Migration strategy

Globalization and incessantly increasing competitive pressures are forcing com-panies to continuously increase produc-tivity and shorten product time to mar-ket. To this end, it is necessary to continuously optimize engineering pro-cedures and the process, and to simulta-neously consider new industrial require-ments and directives.

Today, many systems and plants must be expanded and modernized to ensure that companies can continue to provide products meeting market requirements. However, since the installed basis of hardware, application software and know-how of the operating and mainte-nance engineers represents an enor-mous value, the safeguarding of invest-ments for companies operating the plants is always assigned a high priority during all modernization plans.

Experience has shown that the success of migration is largely determined by providing a technical solution that opti-mally matches the customer require-ments and the customer’s plant. Data Base Automation

The TELEPERM M process control system from Siemens has proven itself worldwide in many different industry sectors in the past 25 years. More than 15 000 installed systems have proven their performance, reliability and user-friendliness in many years of service, even under extreme operating conditions.

The installed platform of the old process control system repre-sents an immense investment in hardware and application soft-ware as well as a wealth of valuable and complex know-how ac-cumulated by operating and maintenance personnel.

However, many users are now faced with the need to adapt their production operations to market requirements, which means having to expand or modernize their plants.

SIMATIC PCS 7, the modern process control system, offers new plants and plant expansions an open platform for modern, for-ward-looking and economical automation solutions in all indus-tries.

■ Overview

The migration package PCS 7/TM-EA, which combines a SIMATIC PCS 7 automation system with the components re-quired for the connection to the TELEPERM-E/A distributed I/O in one migration carrier MIG II, and the associated conversion services offered for it have facilitated the gradual changeover from the TELEPERM-E/A I/O to the distributed SIMATIC PCS 7 process I/O since 1999.

If you assume that the process I/O of a process cell, including transmitters and actuators, should function for at least 10 years without a new loopcheck, then the preservation of the TELEPERM-I/O in an upcoming migration project appears less attractive today than in the past.

With a view to the discontinuation of the TELEPERM-I/O products announced for 2014, we therefore now recommend that you give immediate priority during plant modernization to the complete replacement of existing TELEPERM M automation systems and I/Os with corresponding SIMATIC PCS 7 system components and new software.

The PCS7/TM-OS operator systems offered in this catalog can be used for the migration of older operator systems of TELEPERM M. This is simply done by replacing the OS 252, OS 26x or OS 52x operator systems already installed in existing TELEPERM M process cells/units with the SIMATIC PCS 7 oper-ator systems, which are designed for connection to the TELEPERM M plant bus CS 275.

The PCS 7/TM-OS operator system with dual-channel functional-ity, which is designed to be operated simultaneously on the TELEPERM M CS 275 plant bus and the PCS 7 Industrial Ether-net plant bus, can be used in combination with the GT104CS gateway (see section on "Communication") to effectively link existing TELEPERM M process cells to SIMATIC PCS 7 process cells.

PCS 7/TM-OS V4.1 coupling package

The "PCS 7/TM-OS coupling package for AS 23x/AS x88" en-ables SIMATIC PCS 7 operator systems to exchange information with the following automation systems via the CS 275 plant bus: • AS 215• AS 230, AS 230 K• AS 235, AS 235 K, AS 235 H• AS 388/TM, AS 488/TM• SIMATIC S5-150U/S5-155U

The coupling package contains a bus-specific channel DLL and a TM Manager. The channel DLL adapts the TELEPERM M mes-sage frames to the OS-specific data structures and procedures by converting the protocol. The TM Manager is a configuration assistant that supports the following configuration functions:

ORPA Import

In accordance with the AS data defined in the PROGRAF AS+/NT configuration tool, the ORPA import function creates structured tags in the operator system for TELEPERM M standard and user blocks. The selection of pa-rameters to be imported can be modified using filters and a dia-log box.

Block Import

In the operator system, the block import function creates block instances of the block types defined in PROGRAF AS+/NT for TELEPERM M standard and user blocks. The selection of pa-rameters to be imported can be modified using filters and a dia-log box.

Connection Import

The connection import function generates connections in the TELEPERM M channel CS 275. It is possible to define here whether status and plain text messages are transmitted and a startup to the corresponding automation system is executed.

Message Generator

The Message Generator function determines the block in-stances which were imported into the operator system and gen-erates messages for these in the AlarmLogging. The message texts can be parameterized. Message class and message type can be defined bit-specifically for MKS blocks.

Batch Import

The Batch Import function prepares the data for the internal data of SIMATIC BATCH. SIMATIC BATCH can then communicate with the interface blocks in TELEPERM M automation systems in the same manner as with SIMATIC PCS 7 automation systems.

Coupling package upgrade/update to PCS 7/TM-OS V4.1

An upgrade package that also includes the PCS 7/TM-OCX pro-gram package is available to upgrade existing WinCC/TM V1.0x, PCS 7/TM-OS V2.x or V3.x coupling packages. One upgrade package is required for each SIMATIC PCS 7/TM-OS single sta-tion system, operator terminal or server. The Order No. of the up-grade must be selected according to the installed platform (PCS 7/TM-OS coupling package and/or PCS 7/TM-OCX (NORA) program package).

PCS 7/TM-OS V4.0 coupling packages can be economically up-graded to V4.1 by means of an update.

They are of multi-lingual design, i.e. the user can choose be-tween the languages German, English and French. The related electronic documentation is supplied on CD in German and En-glish.

The process connection is made by linking the faceplate to the AS standard function block. The Object Control ActiveX (OCX) interactive graphics element performs the logic operation with the process tags.

As a result, the PCS7/TM-OCX (NORA) program package not only makes the configuration of pictures easier, it also does much to simplify and speed up the entire OS configuration pro-cess.

For some AS standard function blocks the PCS 7/TM-OCX (NORA) program package offers not only faceplates in the TELEPERM M NORA presentation but also faceplates in the PCS 7 layout. Both faceplate types can be used simultaneously on the same computer. However, you can use the displays of only one block type for the function "Select display using pro-cess tag".

Intelligent alarm management

The PCS 7/TM-OS coupling packages V4.1 support the intelli-gent alarm management function of the SIMATIC PCS 7 operator system V7.1. By means of intelligent alarm management, those messages which are of less significance for safe and fault-free plant operation during specific plant statuses can be visually and audibly hidden. These messages are still logged and ar-chived as before. This saves a noticeable amount of work for the operators. Insignificant messages can be hidden in two ways:• Dynamically, i.e. depending on preconfigured definition for up

to 32 operating states (Smart Alarm Hiding)• Manually, with time limit

In the case of Smart Alarm Hiding, the status (commissioning, startup, service, etc.) of the unit is transferred to PCS 7/TM-OS by means the function block "SRAH" (Status Representation for Alarm Hiding) and its status message. Depending on this status of the process cell, messages which are irrelevant for the oper-ator are hidden there.

The function block for AS 23x and AS x88/TM with the fixed type name SRAH is a user block which can be downloaded to the cor-responding automation system during operation. It is supplied on the software CD of PCS 7/TM-OS V4.1.

■ Integration

Connecting systems with TELEPERM M basic functions to SIMATIC BATCH V7.1

Using the coupling packages for PCS 7/TM-OS it is possible to connect AS 23x or AS 488/TM automation systems, whose func-tional process areas are automated with GF blocks of the basic functions program package up to version V1.3 (6DS5305-8AA; released for delivery in 08/89), to SIMATIC BATCH V7.1. Con-nection takes place through the UNIB, TR1B and EM1B interface blocks, which are inserted in the AS structure. It can only be im-plemented with client/server-based multi-user systems. Single station systems (single stations) are not suitable for this. The in-terface blocks enable SIMATIC BATCH to dock on in order to for-ward control strategies, setpoints and phase change commands to the master recipe phase, and to read its status.

The dual-channel functionality of the operator system also sup-ports connection to SIMATIC BATCH, i.e. plant units can be used by different systems within a recipe. It is irrelevant for the recipe whether a plant unit is on a SIMATIC PCS 7 automation system or on a TELEPERM M automation system. This is a great advan-tage particularly with plant expansions.

■ Overview

Through connection to the TELEPERM M CS 275 plant bus, PCS 7/TM-OS operator systems and engineering stations with PROGRAF AS+/NT have access to all types of the following au-tomation systems of an existing TELEPERM M plant:• AS 230, AS 235, AS 488/TM• S5-150U, S5-155U

Characteristic features of the CS 275 bus architecture:• Participants within a local range or a cabinet group are con-

nected together at distances up to 20 m by means of the 20-m local bus.

• The transition from the 20-m local bus to the remote bus is made using inductive bus converters UI.

• Up to 9 participants (each UI counts as 1 participant) can be connected into a local bus island using the 20-m local bus.

• The remote bus combines distributed systems/local bus is-lands over distances up to 4 km.

• The local bus is redundant as standard, a redundant design for the remote bus is optional.

There are various possibilities for connecting the engineer-ing/operator stations to the CS 275 plant bus (see design) de-pending on the respective initial situation and on the type and scope of migration project.

■ Design

The following picture and the associated product overview show the basic possibilities for the CS 275 connection of the engineer-ing/operator stations as well as the connection components re-quired in each case.

The N-PCI interface module that acts as a CS 275 interface is not yet integrated into the SIMATIC PCS 7 Industrial Workstations, single station or server versions, that can be used as the basic hardware for an engineering/operator station. It must therefore be ordered separately and retrofitted there.

The current N-PCI interface module can be used with • PCS 7/TM-OS V3.1 SP1 and later and • PROGRAF AS+/NT V4.03 and later.

It operates with 3.3 V and 5 V PCI bus signal voltage. The N-PCI driver V1.4 or higher that it requires, is part of the scope of deliv-ery of PCS 7/TM-OS in V3.1 SP1 or higher.

■ Overview

SIMATIC PCS 7 process cells on the Industrial Ethernet plant bus can be linked perfectly with existing TELEPERM M process cells on the CS 275 plant bus by a combination of the PCS7/TM-OS operator system with dual-channel functionality and GT104CS gateway.

■ Application

The cross-bus communication load can be evenly distributed:• The PCS 7/TM-OS with dual-channel functionality handles

- AS-OS communication with the automation systems on the CS 275 and Industrial Ethernet plant buses, as well as

- time-of-day synchronization for the TELEPERM M unit• The cross-bus AS-AS communication operates via the

GT104CS gateway. The gateway behaves like a virtual auto-mation system.

In connection with the GT104CS gateway, the automation sys-tems AS 488/TM, AS 235 and AS 230 can be used on the TELEPERM M side. The gateway has a bus and node address on the TELEPERM M CS 275 plant bus, via which the cyclic data can be exchanged with as many as 32 automation systems on the SIMATIC PCS 7 Industrial Ethernet plant bus (TCP/IP proto-col). The communication is configured in the participating func-tion blocks of the TELEPERM M and SIMATIC PCS 7 automation systems and can also be performed online. Once the connec-tion is set up, the gateway couples the configured transmission and reception blocks.

■ Function

The Gateway GT104CS is capable of processing the cyclic data exchange between the TELEPERM M automation systems on the plant bus CS 275 and up to 32 SIMATIC PCS 7 automation sys-tems on the Industrial Ethernet plant bus.

The CPU of a SIMATIC PCS 7 automation system can process transmitted or received data of at least 10 AKS- + 10 AKE- + 10 BKS- + 10 BKE-blocks in a 1s cycle. This corresponds to 280 analog values and 1280 binary values per second in each communication direction.

■ Configuration

At the GT104CS gateway, the bus and bus node address are to be set on the plant bus CS 275 by means of DIP switches. For communication with the SIMATIC PCS 7 automation system, the gateway requires only a few parameters (IP address). The con-nection between the SIMATIC PCS 7 automation systems and the gateway is configured using the SIMATIC Manager.

The necessary configuration work for this is minimal. For the SIMATIC PCS 7 automation systems, function blocks for the TELEPERM M standard functions AKS, BKS, AKE and BKE are also supplied, as well as a central communications block TM_LINK.

By means of the TM_LINK communications block and the GT104CS gateway, the AKS, BKS, AKE and BKE blocks of the SIMATIC PCS 7 automation systems communicate with the AKS, BKS, AKE and BKE blocks in the TELEPERM M automation sys-tems, which are assigned by addressing. The function block TM_LINK uses the S7 system functions USEND and URECV in-ternally for communication with the gateway.

The APACS+ process control system has been used success-fully world-wide for over 15 years. Its functionality, reliability and user-friendliness have been demonstrated in more than 10 000 installed systems. Migration of the process control system based on APACS+/QUADLOG controllers with the innovative SI-MATIC PCS 7 OS operation and monitoring systems from Sie-mens provides the opportunity for retaining proven functions and for significantly increasing the functionality and perfor-mance at the same time through specific modernization. With its open system platform, SIMATIC PCS 7 provides an ideal basis for modern, future-oriented and economical automation solu-tions in all sectors.

Depending on the plant size, the hardware and user software of an installed APACS+ system represent a considerable invest-ment volume and, together with the know-how of the operating and maintenance personnel, an enormous value. To preserve and expand the installed basis and to increase its value, Sie-mens developed a migration strategy which aims to modernize existing operator and engineering systems with SIMATIC PCS 7 while retaining the APACS+/QUADLOG controllers and the lower-lying I/O level. With this strategy, customers can migrate their existing systems efficiently and economically without hav-ing to replace any controllers, I/O devices or their wiring, and without any loss of associated investment in the system configu-ration. In addition, excellent alternatives are provided at the con-troller level by the AS 41x of SIMATIC PCS 7, especially with plant expansions. ■ Overview

The PCS 7 APACS+ DP/IO bus link offers the possibility of re-placing existing APACS+ controllers (ACM, ACM+ or ACMx) with more powerful SIMATIC PCS 7 AS 417H stations (single sta-tion AS 417-4-1H or redundancy station AS 417-4-2H), without having to renew the installed APACS+ I/O modules, field wiring and field technology.

The ACM transition board and APACS+ CPU in the module rack are simply replaced by the externally identical components DP/IO bus link transition board and PCS 7 APACS+ DP/IO bus link. The PCS 7 APACS+ DP/IO bus link can then be con-nected to the AS 417H via the PROFIBUS DP interface of the DP/IO bus link transition boards.

As a result of the higher performance and speed of the SIMATIC PCS 7 AS 417H, it is not only possible to replace the controllers on a 1:1 basis, but also to reduce the number of them. One SI-MATIC PCS 7 AS 417H automation system is capable of replac-ing as many as three 3 APACS+ controllers.

The PCS 7 APACS+ DP/IO bus link supports both non-redun-dant and redundant configurations (peer-to-peer redundancy). A AS 417H (single station/redundancy station) with APACS+ I/O modules on the PCS 7 APACS+ DP/IO bus link can also be expanded via PROFIBUS DP with ET 200M remote I/Os.

■ Design

Non-redundant configuration with AS 417H single station

Maximum configuration using the example of a non-redundant architecture with AS 417H single station (AS 417-4-1H)

A PCS 7 APACS+ DP/IO bus link inserted in place of the APACS+ CPU in the former controller module rack is connected via its transition board to a PROFIBUS DP Master interface of the AS 417H single station. For each AS 417H single station as many as 3 PCS 7 APACS+ DP/IO bus links - each with up to 28 APACS+ I/O modules - can be connected via two internal PROFIBUS DP Master interfaces and one CP 443-5 module.

In total this means a maximum of 84 APACS+ I/O modules can be connected. The actual limit value depends on the type and the channel allocation of the I/O modules used. Typical numbers are about 15 to 25 APACS+ I/O modules per PCS 7 APACS+ DP/IO bus link.

The actual maximum configuration can be determined using the memory calculator. In doing so, the memory requirement of the module types used is to be multiplied by the respective number of modules. In addition, the memory requirement of the channel types used is to be multiplied by the respective number of chan-nels. The value obtained by adding the two subtotals for mod-ules and channels must not exceed 65 535 bytes.

■ Overview

The PCS 7 QUADLOG DP/IO bus link offers the possibility of re-placing existing QUADLOG controllers (CCM, CCM+ or CCMx) with a more powerful SIMATIC PCS 7 AS 417F (single station) or SIMATIC PCS 7 AS 417FH (redundancy station), without having to renew the installed QUADLOG I/O modules, field wiring and field technology.

The ACM transition board and QUADLOG CPU in the module rack are simply replaced by the externally identical components DP/IO bus link transition board and PCS 7 QUADLOG DP/IO bus link. The PCS 7 QUADLOG DP/IO bus link can then be con-nected to the AS 417F/FH via the PROFIBUS DP interface of the DP/IO bus link transition boards.

As a result of the higher performance and speed of the SIMATIC PCS 7 AS 417F/FH, it is not only possible to replace the control-lers on a 1:1 basis, but also to reduce the number of them. One SIMATIC PCS 7 AS 417F/FH automation system is capable of re-placing as many as three 3 QUADLOG controllers.

The PCS 7 QUADLOG DP/IO bus link supports both non-redundant and redundant configurations (node-to-node redun-dancy). An AS 417F/FH (single station/redundancy station) with QUADLOG I/O modules on the PCS 7 QUADLOG DP/IO bus link can also be expanded via PROFIBUS DP with ET 200M remote I/Os.

■ Design

Non-redundant configuration with AS 417F (single station)

Maximum configuration using the example of a non-redundant architecture with AS 417F (single station)

A PCS 7 QUADLOG DP/IO bus link inserted in place of the QUADLOG CPU in the former controller module rack is con-nected via its transition board to a PROFIBUS DP Master inter-face of the AS 417F (single station). For each AS 417F this means that one or two PCS 7 QUADLOG DP/IO bus links each with up to 14 fully configured or 28 partly configured QUADLOG-I/O modules can be connected via two PROFIBUS DP Master interfaces. This corresponds to a total of 28 fully configured or 56 partly configured QUADLOG-I/O modules. The actual limit value depends on the type and the channel allocation of the I/O modules used. Typical configura-tions have about 10 to 20 QUADLOG I/O modules per PCS 7 QUADLOG DP/IO bus link.

The actual maximum configuration can be determined using the memory calculator. In doing so, the memory requirement of the module types used is to be multiplied by the respective number of modules. In addition, the memory requirement of the channel types used is to be multiplied by the respective number of chan-nels. The value obtained by adding the two subtotals for mod-ules and channels must not exceed 65 535 bytes.

In the case of node-to-node redundancy, two redundant PCS 7 QUADLOG DP/IO bus links are distributed across two separate mounting racks. In these former QUADLOG controller subracks they replace the existing QUADLOG-CPU.

Each of the two redundant PCS 7 QUADLOG DP/IO bus links is connected via its transition board to one of two redundant PROFIBUS DP Master interfaces of the AS 417FH (redundancy station). For synchronization, the two redundant PCS 7 QUADLOG DP/IO bus links are to be connected additionally with a DP/IO bus redundancy cable via their transition boards.

The configuration shown using the example of a non-redundant architecture can in principle also be transferred to the node-to-node redundancy (2 x 2 PCS 7 QUADLOG DP/IO bus links on one AS 417FH).

■ Integration

The PCS 7 QUADLOG DP/IO bus link can only be used in plant configurations that are based on the SIMATIC PCS 7 V7.0 + SP1 process control system. It can be operated in these configura-tions together with the following components:• Automation systems AS 417F (single station) or AS 417 FH

Even greater conve-nience during engineering and visualization is offered by the SI-MATIC Safety Matrix V6.1 based on the CFC. According to the principle of a cause & effect matrix, this allows configuration by simply linking the events occurring in the course of the process with precisely defined reactions.

S7 F Systems V6.0 and Safety Matrix Tool V6.1 can be obtained in the form of special SIMATIC PCS 7 Safety ES packages to-gether with the SIMATIC PCS 7 engineering software V7.0 (see Catalog ST PCS 7, Section "Previous Versions, SIMATIC PCS 7 V7.0").

■ Overview

The software packs PCS 7/APACS+ OS offered for migration of APACS+ operator systems are tailored to the architecture of the SIMATIC PCS 7 operator system. They support single station systems (Single Stations) as well as multi-user systems with up to 12 servers/redundant pairs of servers and up to 32 clients.

Data from different systems can be displayed in one process picture on the OS clients of a multiuser system, both from APACS/QUADLOG controllers on the M bus and from SIMATIC PCS 7 automation systems on the Industrial Ethernet. The multi-client architecture of the operator systems enables a client to re-trieve data from different servers.

With smaller systems it is possible to use a PCS 7 / APACS+ OS server with dual-channel functionality. This implements the communication with the APACS/QUADLOG controllers and the SIMATIC PCS 7 automation systems via two separate communi-cation channels.

A PCS 7/APACS+ plant configuration with automation systems (controllers), engineering system and operator system can be expanded by batch clients and batch servers for automation of batch processes using SIMATIC BATCH. Batch clients and OS clients can be operated together on one SIMATIC PCS 7 Industrial workstation or on separate basic hardware. Batch servers are usually set up on a separate SIMATIC PCS 7 industrial workstation, separated from the OS server.

The following software components are required depending on the configuration of a PCS 7/APACS+ operator system as single station or client/server combination (single or redundant):

The number of process objects (PO) supplied with the software components in the table is expandable with SIMATIC PCS 7 PowerPacks V7.0 from section "OS Software V7.0" in Catalog ST PCS 7. PCS 7/APACS+ OS DBA

Database Automation (DBA) tool for generation of the PCS 7 OS database

A core component for the PCS 7/APACS+ OS Engineering is the Database Automation PCS 7/APACS+ OS DBA. This automati-cally generates the OS database with the display hierarchy, re-quired tags, alarm messages and alarm priorities as well as the specific block icons and faceplates from the data of the APACS+/QUADLOG controllers. The display hierarchy is the ba-sis for navigation between the process pictures and for alarm management. PCS 7/APACS+ OS DBA automatically positions the type-specific block icons, e.g. for controllers or analog in-puts (AI), in the generated process pictures. These block icons are linked to the associated function blocks and faceplates through the database. Manual configuration is mainly limited to the design and positioning of the static graphic elements, e.g. tubes or tanks.

APACS+ OS Server Channel DLL

The APACS+ OS server channel DLL implements reliable com-munication with the APACS+/QUADLOG controllers using an original SIMATIC PCS 7 driver, and simultaneously permits com-munication with the AS 41x controllers by dual channel. It sup-ports the Industrial Ethernet interfacing of APACS+/QUADLOG controllers using the CP 1613 communications processor in conjunction with the Industrial Ethernet Module IEM, as well as direct connection to the MBUS using an APACS+/QUADLOG MBI PCI card.

■ Overview

The Industrial Ethernet Module (IEM) is a flexible network gate-way for APACS+/QUADLOG systems. The IEM supports the three following architectures:• Peer-to-peer communication between ACM/CCM and

S7-41x controllers The IEM offers an interface between the MBUS of APACS+/QUADLOG systems and the SIMATIC PCS 7 Indus-trial Ethernet plant bus.

• Peer-to-peer communication between ACM/CCM control-lers on different MBUS segments The communications function blocks supplied support the for-warding of the following APACS+ data types between the con-trollers:- REAL- BOOLEAN- WORD

• MBUS-to-Ethernet communication conversion for APACS+/QUADLOG systems The IEM can replace the RNI (rack-mounted network inter-face) in existing systems. When using the standard MBUS communication, the OS Engineering Station, OS Single Sta-tion or OS Server may be located up to 168 m from the APACS+/QUADLOG rack. This restriction does not apply to system configurations with the IEM.

In system architectures with higher availability requirements, redundant network gateways can also be implemented on the basis of the IEM.

Note: Fail-safe communication is not currently available for the QUADLOG con-trollers (available soon).

Any USB flash memory medium (min. 1 MB) is required in addi-tion for the IEM configuration, e.g. SIMATIC PC USB-FlashDrive.

The software packs PCS 7/505 OS offered for migration of exist-ing SIMATIC PCS/TISTAR systems are tailored to the architecture of the SIMATIC PCS 7 operator systems. They support single-user systems (Single Stations) as well as multi-user systems with up to 12 servers/redundant pairs of servers and up to 32 clients.

Configuration example of migration of OpenPMC systems

A large number of OpenPMC systems have been installed worldwide. These systems represent a wealth of hardware, user software and know-how accumulated by operating and mainte-nance personnel. In order to retain the installed OpenPMC sys-tems and to increase their value, Siemens has developed an effective migration strategy based on the innovative SIMATIC PCS 7 process control system. This strategy allows OpenPMC customers to replace their existing systems by state-of-the-art SIMATIC PCS 7 systems, with continued use of their OpenPMC controllers and the installed field technology. At the same time, customers can use SIMATIC PCS 7 AS 41x controllers and SIMATIC process I/Os for plant expansions.

When migrating Siemens OpenPMC systems with SIMATIC PCS 7 V7.0, existing OpenPMC operator stations (SIMATIC IT Historian Server and Clients) are replaced by SIMATIC PCS 7 operator systems (Single Stations or Client/Server systems). The OS Single Stations and the OS Servers of such PCS 7/OPMC operator systems can be operated in redundant or individual mode. The OPC server of SIMATIC IT Historian is used for data exchange between OpenPMC controllers and PCS 7/OPMC servers.

The engineering of the PCS 7/OPMC operator systems is based on the data base automation (DBA) software. The data source for DBA is the SIMATIC IT Historian Management Console, which is still used further for configuration of the OpenPMC con-trollers.

The PCS 7/OPMC OS Engineering Pack software V7.0 is re-quired in order to configure a PCS 7/OPMC operator station. This software package comprises the following components: • SIMATIC PCS 7 Engineering Software for OS V7.0,

unlimited POs (see Section "ES software V7.0" of Catalog ST PCS 7)

• PCS 7/OPMC OS DBA V7.0 Database Engineering Package for migration of user data. Contains examples of OpenPMC OS faceplates for use with SIMATIC PCS 7.

• Defined Type Editor / Defined Type Instance Editor For generation of templates and instances of user function block data structures

The SIMATIC IT Historian V6.1 SP1 OPC server is not included in this package.

PCS 7/OPMC OS DBA V7.0

This OS Engineering package contains the Data Base Automa-tion software. OpenPMC does not possess standard icons, face-plates and tag structures. With OpenPMC projects, these ob-jects are created by the users themselves. The database automation software is used to map the project-specific tag structures in OpenPMC onto corresponding SIMATIC PCS 7 tag structures.

PCS 7/OPMC OS DBA contains three example icons, faceplates and tag structures. In this way, project engineers can learn how the necessary icon and function block libraries and tag struc-tures are to be generated for their project.

As soon as the SIMATIC PCS 7 tag structures have been config-ured with the database automation software and the SIMATIC PCS 7 icon and function block libraries have been generated with the PCS 7 Graphics Designer, the database automation software automatically generates the SIMATIC PCS 7 OS data-base with the display hierarchy, required tags, interrupts, alarm messages and alarm priorities as well as the specific function block icons and faceplates. The display hierarchy is the basis for navigation between the process pictures, for alarm manage-ment, and for implementation of safety measures.

PCS 7/OPMC OS DBA automatically places the type-specific block icons, e.g. controller or analog input, in the generated pro-cess pictures. These icons are linked to the corresponding func-tion blocks and faceplates through the database. Manual config-uration is mainly limited to the design and positioning of the static graphic elements, e.g. tubes or tanks.

Many of the process control systems installed worldwide, includ-ing the Bailey INFI 90, are approaching the end of their lifecycle. As individual components are now obsolete or no longer repair-able, there is an urgent need to modernize these systems. As the hardware, user software and know-how of the operating and maintenance personnel represents enormous value, a gradual migration is often preferred to a complete "rip-out and replace" procedure.

The migration strategy developed by Siemens on the basis of the innovative SIMATIC PCS 7 process control system supports many different types of migration scenarios, thus minimizing the investment requirements for an individual automation project. The functionality and performance of an existing system can be significantly increased by modernizing with a SIMATIC PCS 7 operator station. The controller and the subordinate I/O level are retained. At the same time, it is also possible to use SIMATIC PCS 7 AS 41x controllers and SIMATIC process I/Os for plant ex-pansions.

Using its universal migration technology "Data Base Automation" (DBA), Siemens is not only able to migrate its own process con-trol systems, but is additionally able to offer matching migration solutions for systems from other vendors, e.g. for systems from ABB or Bailey.

When migrating Bailey INFI 90/NET 90 systems with SIMATIC PCS 7 V7.0, existing Bailey consoles are replaced by operator systems (single stations or client/server systems) based on SIMATIC PCS 7 V7.0. Existing Bailey controller configurations re-main unchanged. The OS Single Stations and the OS Servers of such PCS 7/90 operator systems can be operated in redundant or individual mode. The Bailey Plant Loop/INFI-NET is con-nected in each case to a PCS 7/90 Operator Station (Single Station/Server) via a Computer Interface Unit (CIU) with serial RS 232 or SCSI interface.

The Data Base Automation (DBA) software is used when engi-neering the PCS 7/90 OS stations. The data source for DBA is the Bailey Engineering Workstation with Composer or WinTools.

PCS 7/90 OS Engineering Pack V7.0

This software package is required for OS engineering and OS in-terfacing of the APACS+/QUADLOG controller. Depending on the application area, you can choose between two product ver-sions whose licensing differs as follows:• PCS 7/90 OS engineering pack V7.0 (unlimited POs)

for an exclusive engineering station with unlimited OS engi-neering license; in this version the use as an operator station is restricted to a 2-hour test mode. Continuous use in produc-tive operation is not possible.

• PCS 7/90 OS engineering pack V7.0 (250 POs), for a combined engineering/operator station; in addition to an OS engineering license for 250 POs, this version also includes an OS runtime license for 250 POs. The number of process objects (PO) is expandable with SIMATIC PCS 7 PowerPacks V7.0 from Catalog ST PCS 7, section "ES Software V7.0".

Both product versions contain the components listed below: • SIMATIC PCS 7 engineering software for OS V7.0 (including

SP) with the licenses described above in accordance with Catalog ST PCS 7, Section "ES Software V7.0"

• PCS 7/90 OS DBA Database Engineering Package for the migration of user data.

PCS 7/90 OS DBA V7.0

This OS Engineering package contains the Data Base Automa-tion software as well as Bailey-specific OS icons, OS faceplates and OS diagnostics displays.

The Data Base Automation software automatically generates the OS database with the display hierarchy, required tags, alarm messages and alarm priorities as well as the specific block icons and faceplates. The display hierarchy is the basis for navigation between the process pictures, for alarm management, and for implementing security measures. PCS 7/90 OS DBA automati-cally places the type-specific block icons, e.g. controller or ana-log input(AI), in the generated process pictures. These icons are linked to the corresponding function blocks and faceplates through the database. Manual configuration is mainly limited to the design and positioning of the static graphic elements, e.g. tubes or tanks.

The PCS 7/90 OS icons, faceplates and diagnostics displays created in line with the SIMATIC PCS 7 standard take into ac-count the special properties of the Bailey controllers (PCUs).

Engineering interface for third-party controllers

DBA enables the user to import a CSV file in order to define AS objects. This simplifies the integration of data coming from third-party OPC servers, e.g. tags for a third-party controller. This per-mits seamless integration of these data into the process control system.

The software components offered for migration of existing Bailey INFI 90/NET 90 systems are tailored to the architecture of the SIMATIC PCS 7 operator system. They support single-user systems (Single Stations) as well as multi-user systems with up to 12 servers/redundant pairs of servers and up to 32 clients.

■ Design

The following software components are required depending on the configuration of a PCS 7/90 operator system as single station or client/server combination (single or redundant server):

PowerPacks as well as further software for PCS 7/90 operator systems can be ordered from the Catalog ST PCS 7, in the sec-tion "OS Software V7.0".

Appropriate basic hardware for a PCS 7/90 operator station as a single station, server or client version can be found in Catalog ST PCS 7 in the section "SIMATIC PCS 7 Industrial Workstations V7.0".

Note: Please note with redundant PCS 7/90 OS Servers or PCS 7/90 OS Single Stations, that the following functions each occupy a COM port in each station:• Optimization of the internal communication over RS 232 con-

PCS 7/90 OS Software

The PCS 7/90 OS Software is used for the OS interfacing of Bailey controllers (PCUs) using an engineering system (PCS 7/90 ES) as well as for operation and monitoring of the PCUs (Process Control Units) using an operator system (PCS 7/90 OS) based on SIMATIC PCS 7.

ES/OS communication with the Bailey controllers is carried out via OPC (OLE for Process Control). The PCS 7/90 OS Software physically supports communication via RS 232 or SCSI. Many of the globally installed process control systems, for exam-ple the Honeywell TDC 3000/2000, have reached the end of their lifecycle. In the case of process control systems whose automa-tion systems (controllers) and operation and monitoring systems are obsolete, the complete rip-out and replace procedure with retention of the field cabling is the best choice for future-oriented automation.

The Siemens migration solution for the TDC 3000 based on the SIMATIC PCS 7 process control system is characterized by the fact that the switchover and restart of the process cell is possible within a very short time. With careful preparation, production can usually restart after just one day.

■ Mode of operation

Siemens FTA modules

The Siemens migration solution leaves both the field cabling and the original Honeywell FTA (field termination assemblies) cabinet where they are. The FTA modules mounted in this FTA cabinet, however, are replaced by new Siemens FTA modules. This elim-inates the enormous amount of time and money required for re-wiring the field devices.

Siemens offers replacement modules and connection cables for a wide range of Honeywell FTA modules. The Siemens FTA modules have the same dimensions as their Honeywell counter-parts. The terminal elements and the dimensions for the fixing holes are also identical. The wired connecting terminals are sim-ply pulled out of the existing Honeywell FTA modules and in-serted in the new Siemens FTA modules. Their connecting ca-bles are routed to the I/O modules of SIMATIC PCS 7 that are mounted in a SIMATIC PCS 7 cabinet together with the SIMATIC PCS 7 automation system. This SIMATIC PCS 7 cabinet replaces the corresponding original control cabinet with the Honeywell controller and the I/O modules.

Porting the user software

Before the modern SIMATIC PCS 7 process control system with its powerful S7-400 automation systems and flexible Windows-based operator stations can take over the process manage-ment, the existing user software must first be ported. The con-version of the control programs and screen displays from Honeywell TDC 3000 to SIMATIC PCS 7 is offered as a service by Siemens. Because of the very short remaining time for which the manufac-turer will still keep supplies of components, a complete replace-ment has emerged as the ideal solution for the Contronic P-mi-gration. The particular features of the Siemens migration solution for Contronic P are: • Software-supported conversion of user software• Changeover during operation• Changeover concepts for the field instrumentation tailored to

different customer requirements

Thanks to the database-supported conversion of the engineer-ing data, errors are avoided and the engineering times signifi-cantly reduced in comparison with a regeneration. Optimized control parameters are converted to SIMATIC PCS 7 with largely the same effect. This ensures that the results of the process op-timizations, some of which have been established over many years, can continue to be used in the long term.

Integration of the safety-oriented Tricon and Trident controllers into SIMATIC PCS 7 via CM104_TSAA gateway

In the past it was customary to operate safety-oriented control-lers separately from the process control system. Consequently, safety controllers are not always included directly in the modern-ization of the process control system.

A Siemens solution developed for the migration with SIMATIC PCS 7 enables the Triconex safety controllers Tricon and Trident from Invensys to be integrated into the process control system when modernizing existing plants.

■ Design

The Tricon and Trident controllers are connected via the CM104_TSAA gateway, the TSAA protocol of Triconex being used for the communication.

The CM104_TSAA Gateway operated on the SIMATIC PCS 7 Industrial Ethernet plant bus is connected by means of an Ether-net interface to the Triconex safety controller. Compliant with the redundant system architecture, two gateways are always used in parallel.

■ Function

The CM104_TSAA gateway manages the data exchange be-tween the SIMATIC PCS 7 automation systems and the Tri-con/Trident controllers. The SIMATIC PCS 7 automation systems communicate with the gateway via the function blocks provided in a separate CFC library, using the S7 system function BSEND/BRECV for this purpose. If defined errors occur, inte-grated diagnostics functions trigger corresponding alarm mes-sages in the SIMATIC PCS 7 operator system. The integration of event messages in the correct chronological order into the mes-sage recording and logging of the SIMATIC PCS 7 operator sys-tems can be implemented on a project-specific basis.

Triconex communications blocks in the CFC

The basis for configuration of the Triconex communication is a CFC library with specially generated function blocks. Individual, tag-oriented read and write blocks facilitate the positioning of the communications blocks within a technological function block. The read and write function blocks offered for various data types conform to the SIMATIC PCS 7 driver concept.

Triconex tags are addressed via Triconex Alias directly to the SIMATIC PCS 7 function blocks. This simplifies the configuration with the SIMATIC PCS 7 import/export wizards as well as the commissioning. Using the integrated simulation functions, the SIMATIC PCS 7 configuration can also be tested without the safety-related controller.

The Triconex application requires only that the access by TSAA protocol is enabled and a "sign of life" is implemented.

Siemens offers a host of OS migration products that enable con-trollers that do not belong to the range of SIMATIC PCS 7 system components to be integrated into the process management with the SIMATIC PCS 7 operator system. This applies to controllers of Siemens and third-party control systems such as APACS+/QUADLOG, Bailey INFI 90/NET 90, OpenPMC, TELEPERM M or SIMATIC PCS/TISTAR.

Supplementary to this, PCS 7/OPEN OS gives you the option of using the SIMATIC PCS 7 operator system also for the operation and monitoring of controllers for which no specific Siemens OS migration products are available.

The prerequisite for the use of PCS 7/OPEN OS is that an OPC server exists for the respective controller type. PCS 7/OPEN OS supports the data exchange with the controllers via OPC DA and OPC A&E.

The core of PCS 7/OPEN OS is based on the database automa-tion software (DBA) familiar from other OS products and essen-tially comprises the following components:• SIMATIC PCS 7 OS engineering and runtime software• PCS 7/OPEN OS DBA data base automation software • PCS 7/OPEN OS runtime software option

The functionality supplied enables the project engineer to inte-grated the existing third-party controllers with additional engi-neering services effectively into the process control with the SIMATIC PCS 7 operator system.

The additional OS engineering services include: • Creation of the type definitions and type instances in the con-

text of the DBA engineering• Creation of the OS function block icons and OS faceplates ac-

cording to the specific properties of the third-party controllers

The existing engineering system continues to be used for changing the existing controller configuration.

This software package is required for the engineering of the PCS 7/OPEN OS operator stations. Depending on the applica-tion area, you can choose between two product versions whose licensing differs as follows: • PCS 7/OPEN OS Engineering Pack V7.1 ( unlimited POs)

for an exclusive engineering station with unlimited OS engi-neering license; in this version the use as an operator station is restricted to a 2-hour test mode. Continuous use in produc-tive operation is not possible.

• PCS 7/OPEN OS Engineering Pack V7.1 (250 POs)for a combined engineering/operator station; in addition to an OS engineering license for 250 POs, this version also includes an OS runtime license for 250 POs. A core component for the PCS 7/OPEN OS engineering is the database automation software PCS 7/OPEN OS DBA. It gener-ates the OS data with the plant hierarchy, the alarms and mes-sages from the OPC tags budget of the OPC server connected with the third-party controller. The plant hierarchy is the basis for the hierarchical structure of the process pictures on the SIMATIC PCS 7 operator station and for the alarm management.

The PCS 7/OPEN OS DBA is also used for the configuration of: • Runtime Extension Framework (responsible for the synchroni-

zation, persistence of the alarm status information)• SIMATIC PCS 7 message system (alarm logging)• SIMATIC PCS 7 archive system (tag logging)

Step 1

First, the information sources suitable for Step 2 must be deter-mined:• Engineering system of the third-party controller • Description of the third-party controllers • Source data of the OPC server

Step 2

The function blocks and their parameters relevant for the display and operation then have to be identified on the basis of the sources of information determined in Step 1.

Step 3

The type editor from the PCS 7/OPEN OS DBA must then be used to create templates for the function blocks used in the ap-plication. The instance editor first creates an instance of each of these templates. This instance can then be exported to Microsoft Excel for the fast preparation of all instances of one type. The in-stances created in Microsoft Excel can subsequently be reim-ported into the instance editor.

At the same time, function block icons and faceplates are to be created for all new function block types using SIMATIC PCS 7 OS standard tools (Graphics Designer and Faceplate Designer).

Step 4

On completion of all instances, the content of the instance editor is to be exported to the DBA database and the plant hierarchy is to be created. This is followed by the compilation and import of the DBA data into the SIMATIC PCS 7 operator system.

Step 5

Following the import of the OS data relevant for the third-party controller into the SIMATIC PCS 7 OS project, the sequence of the subsequent configuration is analogous to a SIMATIC PCS 7 standard project.

Integration of FOUNDATION Fieldbus H1 in SIMATIC PCS 7 via DP/FF Link

By means of the DP/FF Link, Siemens offers the possibility for in-tegrating FF H1 field devices into the SIMATIC PCS 7 process control system via PROFIBUS DP. The DP/FF Link supports cy-clic and acyclic communication. The hardware configuration and the detailed diagnostics of the FF-H1 components conform to the system. The FF-H1 components can also be integrated into the SIMATIC PCS 7 Asset Management.

The FF H1 integration into SIMATIC PCS 7 supports "control in the field", i.e. control with suitable field devices independent of the control system’s controller.

• The router from PROFIBUS DP to the FOUNDATION Fieldbus H1 (FF-H1) is implemented using the DP/FF Link bundle which consists of the following components: - PROFIBUS DP interface module Anybus DP-Link- Fieldbus Interface Module 3420 (FIM 3420) for four FF-H1

Software typesSoftware requiring a license is categorized into types.The following software types have been defined:• Engineering software• Runtime software

Engineering softwareThis includes all software products for creating (engineering) user software, e.g. for configuring, programming, parameteriz-ing, testing, commissioning or servicing. Data generated with engineering software and executable programs can be duplicated for your own use or for use by third-parties free-of-charge.

Runtime softwareThis includes all software products required for plant/machine operation, e.g. operating system, basic system, system expan-sions, drivers, etc.The duplication of the runtime software and executable pro-grams created with the runtime software for your own use or for use by third-parties is subject to a charge. You can find information about license fees according to use in the ordering data (e.g. in the catalog). Examples of categories of use include per CPU, per installation, per channel, per instance, per axis, per control loop, per variable, etc.Information about extended rights of use for parameteriza-tion/configuration tools supplied as integral components of the scope of delivery can be found in the readme file supplied with the relevant product(s).

License typesSiemens Automation & Drives offers various types of software license:• Floating license• Single license• Rental license• Trial license

Floating licenseThe software may be installed for internal use on any number of devices by the licensee. Only the concurrent user is licensed. The concurrent user is the person using the program. Use begins when the software is started. A license is required for each concurrent user.

Single licenseUnlike the floating license, a single license permits only one installation of the software. The type of use licensed is specified in the ordering data and in the Certificate of License (CoL). Types of use include for example per device, per axis, per channel, etc. One single license is required for each type of use defined.

Rental licenseA rental license supports the "sporadic use" of engineering software. Once the license key has been installed, the software can be used for a specific number of hours (the operating hours do not have to be consecutive). One license is required for each installation of the software.

Trial licenseA trial license supports "short-term use" of the software in a non-productive context, e.g. for testing and evaluation purposes. It can be transferred to another license.

Factory licenseWith the Factory License the user has the right to install and use the software at one permanent establishment only. The perma-nent establishment is defined by one address only.The number of hardware devices on which the software may be installed results from the order data or the Certificate of License (CoL).

Certificate of licenseThe Certificate of License (CoL) is the licensee's proof that the use of the software has been licensed by Siemens. A CoL is required for every type of use and must be kept in a safe place.

DowngradingThe licensee is permitted to use the software or an earlier ver-sion/release of the software, provided that the licensee owns such a version/release and its use is technically feasible.

Delivery versionsSoftware is constantly being updated.The following delivery versions• PowerPack• Upgradecan be used to access updates.Existing bug fixes are supplied with the ServicePack version.

PowerPackPowerPacks can be used to upgrade to more powerful software.The licensee receives a new license agreement and CoL (Certificate of License) with the PowerPack. This CoL, together with the CoL for the original product, proves that the new soft-ware is licensed. A separate PowerPack must be purchased for each original license of the software to be replaced.

UpgradeAn upgrade permits the use of a new version of the software on the condition that a license for a previous version of the product is already held.The licensee receives a new license agreement and CoL with the upgrade. This CoL, together with the CoL for the previous product, proves that the new version is licensed.A separate upgrade must be purchased for each original license of the software to be upgraded.

ServicePackServicePacks are used to debug existing products. ServicePacks may be duplicated for use as prescribed accord-ing to the number of existing original licenses.

License keySiemens Automation & Drives supplies software products with and without license keys.The license key serves as an electronic license stamp and is also the "switch" for activating the software (floating license, rental license, etc.).The complete installation of software products requiring license keys includes the program to be licensed (the software) and the license key (which represents the license).
