Axial-Load Bulge Forming

Axial-load bulge forming is the most advanced technology for producing sheet metal compo-nents from superalloy materials. The axial-load bulge forming process can maintain uniform wall thickness. Intricate parts as small as 1/4” diameter and 0.008” material thickness can also be bulge formed.

Axial-load bulge forming capability was initially established to produce sheet metal flanges for pneumatic ducting systems. Capability has subsequently been expanded to facilitate more ef-fective production of parts with complex shapes that previously had been formed by spinning, hydroforming or drop hammering.

CapabilitiesMaterials: Parts can be formed in a wide variety of materials including aluminum, 300 Series stain-less steels, titanium (15-3-3-3 to CP-70), 17-4 stainless steel, nickel alloys 625 and 718 and other high-temperature alloys.

Sizes: Material thickness can vary from approximately 0.008” to 0.100”. Current equipment can produce parts as large as 24” in diameter and 24” in height.

- 5 -

AdvantagesMinimal wall thinning occurs with axial-load bulge forming since metal is “fed in” to compensate for shape expansion. Complex parts, previously produced by welding together sepa-rate components, can now be formed as a single part.

Bulge forming capabilites enable Voss to produce one piece “wyes” and “tees”

that are used on the cooling tubes of aircraft turbine engines.

Roll Forming and Bending

Voss has been producing roll-formed shapes for over 50 years—currently specializing in roll-formed rings. We design and produce all tooling in-house for both symmetrical and non-symmet-rical ring cross sections—in diameters up to 16 feet for industrial, military and aerospace usage.

Custom roll-formed rings and straight shapes are made from all superalloys, including stainless steels, nickel alloys and titanium from 0.020” to 0.186” thicknesses, depending upon material and shape.

CapabilitiesMaterials: Alloy steel, stainless steel, titanium, brass, copper, nickel alloys, aluminum

Thickness: 0.020” to 0.156”

Width: 12” maximum (flat)

Diameter: 2 inch min. (dependent upon material, thickness and complexity of shape) to 16 foot max.

AdvantagesOnce the shape is established, the range of diameters is virtually infinite, since parts are “coiled to size” on the rolling mill. If the desired shape were to be stamped, a new set of tooling would be required to produce each size.

Small Diameter BendingVarious commercial and specialized Voss designed and built (hand and power) roller/benders are used to roll-form shapes to diameters down to 2 inches.

Machining

Our CNC machining capabilities encompass state-of-the-art vertical machining and turning centers enabling Voss to provide precision, one-of-a-kind prototypes through high quality production runs. We have the capacity and flexibility to produce a wide range of parts. Our extensive experience ranges from machining parts from aluminum to difficult-to-machine alloys such as nickel 625 and 718.

A Machining Department supports the need for fabrication of component parts, as well as performing secondary operations on cold headed or formed parts, milling, turning, drilling, tapping via automatic and manual feed.

CapabilitiesParts can be turned up to 16” O.D. on CNC lathes with up to a 22” swing. CNC mills offer maximum horizontal travel of 60” x 25” with vertical travel of 21.50”. The CNC machines utilize off-line programming capabilities and most can also be programmed at the controller.

Measurements are done with digital equipment and the CNC Machining Department is networked into a SQC system.

Welding

We have the welding expertise to join conventional or exotic alloys with certified GMAW and GTAW capabilities. Automatic seam welders are utilized for joining metals with consistent high quality longitudinal welds up to 48” long. Voss also features the area’s largest certified resistance spot welding capability for volume production of components.

Spotwelding

CapabilitiesApproximately 50 resistance spot welders are used for join-ing material thicknesses from 0.015” to 0.156” depending upon type of material. The materials include A286 and 300 series stainless steels, nickel alloys, titanium or some com-binations thereof. Our in-house tooling department designs fixtures necessary to ensure proper location of each weld.

CertificationVoss Industries and Voss Aerospace are PRI/Nadcap Accred-ited for resistance spot welding per AWS D17.2, AS7110 and other individual company specifications.

All welders are certified and electronically controlled to en-sure consistent dwell time, current limitations and pressures. Fixtures are also provided for location of each weld.

The welders are capable of producing Class “A” and “B” welds—only the qualification/certifica-tion/quality requirements for the final weld differ. The Class A weld has more stringent require-

ments and is normally used on aircraft or aero-space applications.

GTAW and Seam WeldingGTAW welding capability is used primarily to support requirements for fabrication and/or at-tachment of components or completed parts. Au-tomatic seam welding capability is utilized in fab-rication of “tubes” that will subsequently be bulge formed into complex shapes, as well as welding of component parts to form final assemblies.

Over 300 different production and process machines allow us to perform a wide variety of operations with unmatched attention to detail throughout the produc-tion process for prototypes, short or long production runs.

Voss fabricating and assembly expertise is ideal for manufacturing superalloy components.

RivetingThis capability was established in response to customer requirements for mechanical joining by means other than spotwelding. It is supported by in-house tooling produced to provide repetitive and precise hole size and location requirements needed to produce a high quality riveted joint.

CapabilitiesCompression and orbital riveting techniques are used to join stainless steel or lightweight metals (such as aluminum or titanium) to customer requirements. A286 CRES or nickel alloy 718 rivets

are used where high shear loads and vibration exist.

Voss Aerospace has also developed a “dimpling” technique for some applications which further en-hances the strength of the riveted joint while main-taining a larger cross section area.

This high pressure torpedo reservoir was made using several of Voss’ sheet metal and machining processes: • bulge forming • CNC machining • stamping • automatic seam welding • GTAW welding.

Many of Voss’ sheet metal capabilities were employed to fabricate this aircraft oxygen bottle cradle, including: blanking, forming, riveting, painting, cold heading, thread rolling & assembly
