GENERAL INFORMATIONS

Warning!This instruction manual is an integral part of the wood fired boiler.An improper installation can cause damages to persons, animals andthings, for which UNICAL cannot be responsible.- Before opening the panel board, position the switch (11) to “O”.- Do not connect loads absorbing more than 4 A.

IntroductionThis manual supplies a summary of what has to be followed during theinstallation, use and servicing of the UNICAL control panels for wood firedboilers.

InstallationThe installation of the boilers and the auxiliary equipments, related to theheating system, must be in conformity with all the regulations and rules inforce.

CommissioningThe main purpose of the commissioning is to verify the correct operation ofall the sefety and control devices.Before leaving the installation the commissioner has to control the operationof the boiler for, at least, a complete working cycle.

GuaranteeThe control panel guarantee is bound to the compliance of the requirementsstated in this manual, and any non-fulfilment or modification will make it void.We suggest that the maintanance of the control panel is made by ServiceCenters of our organisation, because well equiped and well trained.

NormativeIt is the responsibility of the installer to fulfil at the regulations concerning theboiler house, the safety devices, the chimney, the fuel supply lines, the electri-cal installations and all the other local requirements and safety instructions.

ApprovalsThe UNICAL control panels have been tested and declared in conformitywith the EN 60335-1.

Data plate and Serial No.The label identifying the control panel is sticked on its basement.

Use of te control panelsThese panels control the operation of boilers used for heating water at atemperature not exceeding the boiling temperature at the installationconditions.

INSTALLATION / ACCESSORIESOF THE CONTROL PANEL

The control panel is delivered to the user in a cardboard, complete with the following standard equipments:- Limit switch (TKS), to be fitted on the door opening mechanism.- Flow temperature sensor (TC), to be fitted:

• on the flow of wood fired AIREX MODUL or GASOGEN boiler, in combination respectively with the control panel code 26262 or 23557;• on the flow of the oil/gaz fired boiler of the AIREX BICOMB MODUL or GLG2, in combination respectively with the control panel code 26263 or 23559.

- Return temperature sensor (TR), to be fitted on the return of the heating circuit if this one is fitted with an accumulationtank, hydraulically connected in parallel with the wood fired boiler (see INSTALLATION/ heating circuit, in theinstallation, use and maintenance instruction manual of the boiler).- Fan cable of wood fired boiler, already fitted to the three poles plug.- Burner cable of the auxiliary oil/gaz fired boiler, already fitted on the seven pole plug (only for control panel code23559 and 26263).- This technical instruction.The electrical connections to heating pump, shunt pump, fan, etc. and to the temperature sensors mustbe made according to the diagram shown to the chapter 8, page 15.Concerning the installation of the control panel and of the eventual accumulation tank, highly recommendedby the EN 303-5 standard, on the boiler that you bought, see the installation instruction manual providedwith the boiler.

CONTROL PANELS - VERSIONS AND KITS

The following versions of control panels and Kits are available:

1) ON-OFF control panel (code 23557), for boiler with pushing fan: ON-OFF operation of the fan, with possibility tohave an auxiliary boiler beside, hydraulically connected in parallel, without partial load function, with “chimneysweeper” button (pos. 18), with built-in management of the loading of an accumulation tank (for its sizing see EN303-5, paragraph 4.2.5). When the control panel is opened it is possible to see the wiring as describes in thechapter 6.

2) ON-OFF control panel (code 23559), equivalent, from the functional point of view, to the control panel code 23557,but with the possibility to manage an auxiliary fioul/gaz fired boiler (normally overplaced), hydraulically connectedin series.In addition to the standard equipment (sensors, fan cable, limit switch already cabled, this version also foreseesthe burner cable, already cabled to the seven pole plug. When the control panel is opened it is possible to see thewiring as describes in the chapter 7.

3) MODULATING control panel (code 26262) for boiler with sucting fan: modulating operation of the fan, with possibilityto have an auxiliary boiler beside, hydraulically connected in parallel, without partial load function, with “chimneysweeper” button (pos. 18 with built-in management of the loading of an accumulation tank (for its sizing see EN303-5, paragraph 4.2.5). When the control panel is opened it is possible to see the wiring as describes in thechapter 6.

4) MODULATING control panel (code 26263), equivalent, from the functional point of view, to the control panel code26262, but with the possibility to manage an auxiliary fioul/gaz fired boiler (normally overplaced), hydraulicallyconnected in series.In addition to the standard equipment (sensors, fan cable, limit switch already cabled, this version also foreseesthe burner cable, already cabled to the seven pole plug. When the control panel is opened it is possible to see thewiring as describes in the chapter 7.

5) LAMBDA control panel (code 24812 - only for SPIRENOX boiler), derived from the control panel code 26262,guarantees the same basical functions and, besides, via a Lambda sonde, controls, “step-by-step”, the motors thatadjust the primary and secondary air immission, optimizing the combustion according to oxygen percentage insmokes (high efficiency - low NOx).

DESCRIPTION OF OPERATION OF THE CONTROL PANELS(codes 23557, 23559, 26263, 26262) (see flow chart on page 12)

4.1 - STARTING (See Step 0 and Step 1 on page 12)

The main switch (pos. 11), the fan switch (pos. 12) and the central heating pump switch (pos. 13) are all placed inON position: the line ON lampe of the main switch will be ON and the control panel is under tension.The upper door of the boiler is open for the loading of wood: for the codes 26262 and 26263 the opening of thedoor originates the starting up of the fan (Step 1) at the maximum speed.For the codes 23557 and 23559 the opening of the door originates the stop (Step 1) of the fan.The boiler temperature is below the minimum set point temperature (about 65°C).If the installation was equipped with an accumulation tank, as foreseen in the EN 303-5, the thermostatic valve,controling the return temperature, is closed (see the chapter INSTALLATION/heating circuit, in the installation, useand maintenance instruction manual of the boiler).

The opening of the wood loading door activates a time relay (Timer 1) by means of the microswitch (TKS) of thedoor: the set time of the Timer 1 is 30 min and can be increased, during the installation phase, of an additional 30 min.If the furnace doesn’t reach, in the foreseen time (Timer 1), the minimal temperature (about 65 °C), the fan and theshunt pump are stopped; at the same time, the burner of the auxiliary boiler will be started automatically, providedthat the burner switch (pos. 23) is in position “II”.

The opening and the closing of the wood storing door will reset the Timer 1, while starting again the fan and theshunt pump.

If, on the other hand, the boiler reaches, within the foreseen time (Timer 1), the minimum temperature of about 65 °C,the microprocessor program goes in the “normal operation” position (Step 3).

4.2 - NORMAL OPERATION (see Step 3 on page 12)

The microprocessor program verifies the difference between the boiler temperature (TC) and the return temperature(TR) of the heating circuit and, then, one of the two following situations can occur:

A - If the difference between the boiler temperature (TC) and the return temperature (TR) is lower than 6°C (factoryadjustment) the setting value of the Timer 2 is increased; if this last reaches the value of 10 min and, at the same time,the TC temperature is lower than 80 °C, then the shunt pump (KKP) is stopped; if, on the other hand, TC is higher thanthe set point temperature (Timp -5°C) the fan GM stops.

B - If the difference between the boiler temperature (TC) and the return temperature (TR) is higher than 6°C (factoryadjustment) the Timer 2 is reset and the shunt pump (KKP) is started.The previous A and B conditions constitute the strategy of the accumulation tank loading, if present (see thechapter INSTALLATION/heating circuit, in the installation, use and maintenance instruction manual of the boiler).In general, at each opening and closing of the wood loading door the microprocessor program re-activates the fanand the shunt pump.

In any case, the starting and the stop of the fan are controled mainly by the comparison between the boiler temperature(TC) and the temperature adjusted by the user by means of the knob pos. 32.

1 - If the temperature exceeds of 1°C the set point, the fan is stopped (control panels code 23557 and 23559); whilst,for the control panels code 26262 and 26263, the microprocessor program, automatically, reduces the fan speedinstead of stopping it.

2 - If the temperature remains lower than the set point, the fan is kept in operation (control panels 23557 and 23559);for the control panels code 26262 and 26263, when approaching the set point, the microprocessor program progressivelyreduces the fan speed up to its minimum value, and the fan stop will occur if the boiler temperature (TC) is 4°C higherthan the set point (Timp).

The fan speed reduction (control panels code 26262 and 26263), has the goal to reduce the instantaneous outputwhen approaching the set point temperatue adjusted by the user by means of the knob 32, while permitting, like

that, to exploit the output asked by the heating circuit. The output range transfered to water is between the 50%and the 100% of the nominal boiler output.

To fix the ideas we can consider, for example, the case where the set point temperature was equal to 80°C; in thiscase we would have:

As the set point temperature is reached by the boiler, the fan speed is equal to the 40% of the nominal value.

If the boiler temperature exceeds of more than 4°C the set point temperature, the fan is stopped. The restart willoccur when the boiler temperature is 3°C below the set point temperature, with the fan speed equal to the 60% ofthe nominal value (roughly).In case of further reduction of the boiler temperature the fan speed will increase up to the obtention of its maxi-mum value (100%), at 6°C below the set point temperature esthablished by the user.

4.3 - LACK OF FUEL (see Step 4 on page 12)

The opening of the wood loading door activates a time relay (Timer 1) by means of the door microswitch (TKS):the set time of the Timer 1 is 30 min and can be increased, during the installation phase, of an additional 30 min.

If the furnace, within the foreseen time (Timer 1), doesn’t reach the minimum temperature (about 65 °C) becauseof a lack of fuel, the fan and the shunt pump will be stopped; at the same time the burner of the auxiliary boiler willbe started automatically, provided that the burner switch (pos. 23) is in “II” position; the opening and the closing ofthe wood loading door will reset the Timer 1,by starting again the fan and the shunt pump.

If, on the other hand, the boiler reaches, within the foreseen time (Timer 1), the minimum temperature of about 65 °C,the microprocessor program goes in the “normal operation” position (Step 3).

4.4 - OPERATION OF THE OIL/GAZ FIRED BOILER (see Step 4, Step 6 on page 12)

In the installations with an oil/gaz fired auxiliary boiler, beside, hydraulically connected in parallel, the burner isstarted (in the control panels code 26262 and 23557) by means of the tension free contact BV, provided that thisone has been integrated by the installer in the electric wiring of the burner control; in the chapter 9.1 it is shown anauxiliary circuit diagram, for the control:- of the heating pump - controlled by the control panel of the auxiliary boiler;- of the three way diverting valve - which allows the deviation of the water from the wood fired boiler circuit to theauxiliary boiler circuit;- and of the auxiliary boiler burner.In the installations with an oil/gaz fired auxiliary boiler, overplaced, hydraulically connected in series, the burner isstarted (in the control panels code 26263 and 23559) by means of the 7 pole plug connected to the burnercontrol (code 24736), shown the chapter 7; in the chapter 9.2 we suggest an auxiliary circuit diagram for thecontrol of the three way diverting valve which allows the deviation of the water from the wood fired boiler circuit tothe oil/gas auxiliary boiler circuit.In case of lack of fuel in the wood fired boiler, the auxiliary boiler is started automatically according to the modesseen in the previous paragraph.

If, on the other hand, the user wanted to start the auxiliary boiler without waiting the time foreseen by the Timer 1,he has only to put the switches pos. 22 and 23 respectively on “I” and “II” position.During the operation of the auxiliary oil/gas fired boiler (overplaced and hydraulically in series with the wood firedboiler), the microprocessor program, to avoid the formation of condensate, stops the central heating pump (MKP)in the case where the boiler temperature (TC) decrease below 40°C about.

4.5 - PRODUCTION OF DOMESTIC HOT WATER

The summer operation, for the domestic hot water production only, is not suggested and, if no well managed,it could provoke the intervention of the high limit thermostat (see boiler instruction “summer operation”).In the case the user wants to produce domestic hot water, for the execution of this installation it is necessary torefer to the principle diagrams shown in the INSTALLATION, USE AND MAINTENANCE Instruction manual of theboiler, in the chapter INSTALLATION/Central Heating system.It is important that the sizing of the wood fired boiler and the auxiliary one takes into consideration all the applica-ble standards and the regulations, even local, and also the increase of the output, for the domestic hot water produc-tion.Because, normally, the domestic hot water production always has the priority on the heating, it is necessary thatthe domestic hot water storage tank is sized to the real needs of the user and, at the same time, it must be takeninto consideration when making the calculation of the boiler output, in order to avoid too long waiting times for thecommutation from the D.H.W. production mode to the central heating mode.For what concerns the production of sanitary hot water, the logic of electric connection to the controlpanels is described in the AUXILIARY CIRCUITS of the paragraph 9.3.

4.6 - SPECIAL FUNCTIONS

4.6.1 - Overheating (to see Step 5 on page 12)

Wood fired boilers, manualy feeded, are subject to phenomena of thermal inertia that can generate transientperiods of overheating that must be limited as much as possible, in order to avoid the intervention of the high limitthermostat with manual reset.Under this aspect the control panels code 23557, 23559, 26262 and 26263 are foreseen for the management of aheat dissipation pump, that must be connected to the terminals marked MAXP. If the boiler temperature (TC), inspite of the fan stop, exceeds the 89°C, the heat dissipation pump is started and stays ON until the temperaturegoes below 86°C. If the installation is not equipped with heat dissipation pump the link between the MAXP andMKP terminals (see chap. 8 - page 15); this link, in practice, allows the C.H. pump to be feeded, even if the roomthermostat (TAMB) is open; this type of connection could cause the heating of the radiators of the installation notwished, even if the environmental conditions didn’t ask for it.If the installation is equipped with a heat accumulation tank (see INSTALLATION, USE AND MAINTE-NANCE Instruction Manual of the boiler - chapter CENTRA HEATING SYSTEM) the thermal inertia must bedissipated by the shunt pump KKP, anthen it is necessary that the link is connected between the Live ofMAXP and Live of KKP.That is going without saying that to be able to dissipate the heat on the heating system it is necessary that thecirculation, through the flow and return pipes, is not cut by gate valves.

4.6.2 - Temperature control of of the combustion gases (only in case of connection of both boilers to just one chimney)

In case of connection of the wood fired boiler and the auxiliary oil fired one (impossible for an auxiliarygas boiler) to just one chimney, it is possible to install a smoke thermostat, down stream the smokechamber of the wood fired boiler, and to connect it to the terminals AGW, in order to cut the electricsupply of the burner, when the smoke temperature exceeds 100 °C.

4.6.3 - Protective system of the fan against the overheating (only codes 26262 and 26263)

The uncorrect use of wood fired boiler (AIREX MODUL and AIREX BICOMB MODUL) can provoke anoverheating of the turbine of the smoke sucting fan (if, for example, during the normal operation thewood loading door remains open during a long time).

In this case, the microprocessor program, (Step 1), alternates, every second, an acoustic alarm (BUZZ-ER) with a visual alarm (LED).The alarm is cut out if the loading door is closed or if the temperature decreases below the interventionlevel.

4.6.4 - Alarm for bad operation of the temperature sensor (note for the After Sale Service)

If the probe of flow temperature (Tc) was defective or not properly connected to its terminals, themicroprocessor program activates in a constant manner the acoustic - visual alarm constituted by aBUZZER and a LED: if the problem was not solved call on the After Sale Service. The installation of anaccumulation tank (see the chapter INSTALLATION/ heating circuit in the Installation, Use and MaintenanceInstruction Manual of the boiler) foresees the connection of the return temperature sensor on the termi-nals (Tr): to activate the alarm previously described for the Tr sensor, it is necessary that the After SaleService, at the installation stage, remove the link between the terminals 71 and 72, otherwise the alarmfor the bad operation of the Tr sensor is inhibited: the manufacturer refuses all responsibilities.

When occuring the bad operation of the Tr sensor, the shunt pump (KKP), the C.H. pump (MKP) andthe heat dissipation pump (MAXP) will be switched ON, the fan will switched OFF and the automatic ormanual change over to the auxiliary boiler will be inhibited.The temperature sensor is a resistance of NTC type (Negative Temperature Coefficient) and the verificationof its correct operation can be executed while taking into consideration the following values:

4.6.5 - Thermostat against the fire

A protective thermostat against the fire can be connected to the terminals BS of the control panelswitch OFF of the fan, in order to stop the combustion in the wood fired boiler.

4.6.6 - Waiting time (function for the After Sale Service.)

The waiting time (Timer 1) is equal to 30 min; to facilitate the test at the installation stage of the boiler,the main PCB, from the version 2.0, is equipped with a logical function that allows to reduce the waitingtime to 3 min: the installer, to get access to this function, must position the jumper on the terminals 69-70.

ATTENTION: The installer, once finished the test of the boiler, must remove the jumper to reactivate thenormal operation: the manufacturer refuses all responsibilities and the possible additional costs boundto the non resumption of the normal operation.

4.6.7 - Installation of the return temperature sensor (Tr)

The installation of the accumulation tank foresees the connection of the return temperature sensor tothe terminals (Tr) (see the chapter INSTALLATION/ heating circuit, in the Installation, Use and MaintenanceInstruction Manual of the boiler): it is necessary that the After Sale Service, at the installationstage, remove the jumper placed on the terminals 71 and 72. If not, the alarm against the badoperation of the return temperature sensor (Tr) and the control of the accumulation tank loading pump

(KKP), are inhibited: the manufacturer refuses all responsibilities.

The control panels codes 23557, 23559, 26262, 26263 are managed by the main PCB controled by a microproces-sor (Motorola MC68HC908JL3).The logic of control of the control panels is described in the chapter 4 and is simplified below in a Flow-Chart thatidentifies its main functions.The denominations of the functions are the same in the chapter 4 and in the Flow-Chart.

In the Step 0 reference is made to “IL”: it represents the position of the Jumper, as describe to the pages 13 and14, pos. 54-55.This jumper manages the logic of starting of the fan in relation to the opening of the wood loading door.If the fan if fitted downstream the combustion chamber (i.e. if it sucts the smokes; e.g. in the AIREX MODUL -AIREX BICOMB MODUL - SPIRENOX MODUL boilers) this jumper is between the terminals 54-55 (IL=0), while ifthe fan is fitted upstream the combustion chamber (i.e. if it pushes the smokes; e.g. in GASOGEN and GLG2boilers) the jumper is already removed in the factory).

The state of the logical function that allows to move from the control of wood fired boiler to the oil or gas auxiliaryone is identified in the flow diagram with “LG” and associated to the switch pos. 22 of the control panel:

In the Step 4 and Step 6 reference is made to SPARE: it represents the position of the jumper as describes topage 14, pos. 56-57.This jumper manages the logic of starting of the auxiliary oil or gas boiler, by distinguishing between auxiliaryboiler hydraulically connected in series, generally overplaced and auxiliary boiler hydraulically connected inparallel, generally nearby.If the wood fired boiler and the auxiliary one are connected in parallel (i.e.: AIREX MODUL boilers, GASOGENand SPIRENOX MODUL) this jumper is between the terminals 56-57 (SPARE=0).If the wood fired boiler and the auxiliary one are connected in series (i.e.: AIREX BICOMB MODUL and GLG2)this jumper is already factory removed from terminals 56-57 (SPARE=1).

In the flow diagram all the constants, used in the program installed in the microprocessor of the main PCB areshown. These constants identifie the working limits in relation to the flow (TC) and return (TR) temperature of theboiler.
