2 & 3 wheel Personal TransportReports anticipate that the global market for electric two-wheelede-bikes, e-scooters, and e-motorcycles will grow at a compoundannual rate of 9% through 2016*. Two-wheel vehicles commanded98% of the global market in 2009. China’s compound annual growthrate (CAGR) of 8.2% between 2009 and 2016 will contribute toAsia-Pacific’s sales of 78.6 million electric two-wheel vehicles in 2016(with a CAGR of 8.9% for the region overall), according to the report,“Electric Two-Wheel Vehicles Electric Bicycles, Mopeds, Scooters,and Motorcycles’’.

In collaboration with customers and suppliers, TT electronics’product and process development engineers work continuouslyto meet the demands of a more environmentally demandingmarket place. With every new vehicle platform, the increasinguse of electronics enables improved techniques to be utilisedfor reducing emissions and improving fuel economy. Thecontinued drive for a cleaner environment is behind researchand development into future generations of vehicles andpersonal transport systems. Many of these will incorporatenew and novel forms of power plants including hybrid engines,fuel cells and plug in electrics. These exciting and technicallyadvanced power sources will be controlled using new generationsof electronic functional systems incorporating technology fromTT electronics in the form of components and systems.

TT electronics companies have invested, heavily, in designengineering, process control and modern manufacturingequipment. An essential part of product development is thevalidation of products to customer specific requirements. Inmost of our companies, this process is carried out in-house onindependently certified test and validation facilities. HEV Key Applications –

The HEV market growth due to consumer demand,governmental regulations and supported by subsidies,has created a rapid technology evolution for the vehiclemanufacturers and their suppliers across the transportationindustry. TT electronics has been involved at the forefrontof vehicle electronic technology development for a numberof years and intends to continue the expansion of its productoffering by working in partnership with the manufacturersand tier 1 suppliers on HEV applications.

The key elements of TT electronics’ technology developmentand product offering into the HEV market are two-fold:

1) The further development of the current range of vehiclesensors, components, and systems to offer lighter weight,improved reliability, and reduced cost of ownership.

Examples are: Position sensors on the engine and chassis,temperature sensing, control units, power module invertersfor pumps, and resistive, optoelectronic, and magneticcomponents.

2) Leading technology development partnerships withcustomers solving the functionality issues on maximisingthe efficiency, reliability, cost, as well as more extremetemperature, thermal performance, and resilienceto fluid and dirt ingress.

Examples are: Stop/Start power modules, micro invertermodules, high power inverters 100kW, inductive positionsensors AutoPadTM, current sense and transient resistors.

The technology challenges in HEV requires state-of-the-artsolutions to each of the functional systems blocks of:high-power energy storage systems, integrated high-powerelectronics, regenerative power systems, robust sensing systemsoperating in high voltage environments, voltage conversion,charge management, energy dump, transient suppression,and current measurement.

With the added focus of the virtual market team, TT electronicsintends to be one of the leading technology suppliers in thisevolving sector.

The two drive mechanisms in HEV are in parallel or inseries systems:

In parallel hybrids, the ICE and the electric motor are bothconnected to the mechanical transmission and cansimultaneously transmit power to drive the wheels, usuallythrough a conventional transmission. Current, commercializedparallel hybrids use a single, small (<20 kW) electric motor andsmall battery pack as the electric motor is not designed to bethe sole source of motive power from launch. Parallel hybridsare also capable of regenerative braking and the internalcombustion engine can also act a generator forsupplemental recharging.

In series hybrids, only the electric motor drives the drivetrain,and the ICE works as a generator to power the electric motoror to recharge the batteries. The battery pack can be rechargedfrom regenerative braking or from the ICE. Series hybrids usuallyhave a smaller combustion engine but a larger battery packas compared to parallel hybrids, which makes them moreexpensive than parallels. This configuration makes serieshybrids more efficient in city driving.

HEV Efficiency Factors:

• Engine Stop/Start when vehicle at standstill

• Regenerative Braking to charge batteries

• Smaller engine size and reduced emissions

• Vehicle weight and aerodynamic design

Stop/Start technology claims to reduce fuels consumption byup to 15% in normal driving and some European sources predictthat one in every two new cars produced in 2012 will havestart/stop technology.

The energy efficiency of a conventional car is only about 20%,with the remaining 80% of its energy being converted to heatthrough friction. The miraculous thing about regenerativebraking is that it may be able to capture as much as half of thatwasted energy and put it back to work. This could reduce fuelconsumption by 10% to 25%. Hydraulic regenerative brakingsystems could provide even more impressive gains, potentiallyreducing fuel use by 25% to 45%.

The Hybrid Electric Vehicle (HEV) in simple terms is the combinationof an internal combustion engine (ICE) with one or more electricmotor/generators and a battery pack. It combines the propulsionsystem with a rechargeable energy storage system (RESS) and getsbetter fuel economy.

Battery ManagementAn electrical ballast infrastructure needs to be developed,globally, to accommodate and keep HEVs moving.

The electrical ballast network module is connected betweenthe battery and the vehicle electrical harness. The InsulatedGate Bipolar Transistor (IGBT) and resistor network basicallyabsorbs any surges protecting the battery from any transientsbalancing the voltage networks. The ballast network serves toreduce and share current that is drawn from the alternatorstabilizing the vehicle voltage supply.

When the power requirement has been reduced, the networkblends the battery recharging current back in a controlledmanner. In order to use an electric drive in an optimum way,the available energy must also be used efficiently. Energy flowregulation must be a controlled process under any operatingcondition, which also requires a continuous measurement ofcurrent and voltage.

The technology challenges of this ballast network functioninvolves voltages of up to 800 V, a current range from 10 mAto 150 A with 1.5 kA peaks with precision measurement to 0.1%.

HEV battery ballast management products bring togetherTT electronics’ technologies to provide reliable cost effectivesolutions for the customer. Our technology expertise in surfacemount, thick and thin film ceramic (active and passive)processing, 3D encapsulation and thermal design, powercomponent assembly and test come together in advanced,compact structures that are predicted to be in great demandas EV/HEV applications gather pace in the ‘greener society’.

TT electronics aims to maintain its position at the forefront ofthese technologies in order to satisfy these ever changingdemands.

Case StudyHEV is one of the key drivers on the technologydevelopment of applying Silicon Carbide (SiC) insemiconductor manufacture and into electroniccircuits for power modules.

SiC provides application advantages in HEV:

• Greater power density• Lower switching losses• Higher operating frequencies• Higher operating temperature

The requirement for high temperature electronics in HEVapplications of under-the-hood, in the wheel, or integratedinto the motor, will be a technology driver for SiC in boththe semiconductor and the electronics module substrates.

TT electronics is today exploiting this advanced materialin both research and manufacturing with the result thatmore automotive manufacturers and suppliers, existingand new, are engaging with us on multiple applications.

Although SiC is expensive today, the expansion of theadoption by semiconductor companies to meet theapplication demands and the utilisation of larger diameterwafers should result in significant cost reduction. Theexpansion and success of SiC will be the catalyst for theemergence of Gallium Nitride (GAN) as a high temperaturewide band gap semiconductor for the HEV market whichcould promise improved performance cost ratios.

Key Applications – Thick Film Platform Technologies

TT electronics companies have been designing andmanufacturing thick and thin film products for over 30 yearsand are global leaders in advanced performance products.

For the HEV market challenges, TT electronics is applying thisthick film application knowledge and process competence toprovide a range of high reliability products including: hightemperature electronic modules, rugged electronics integratedwith mechanical functions, power, precision and pulse resistors,LED lighting modules, inverter modules, voltage converters,sensors and systems.

High Temperature and Rugged Electronic ModulesThick film alumina or metal substrate technology combinedwith conductive and resistive ink printing and firing processesprovides TT electronics with a platform to integrate control andpower electronic circuitry. The application of our PATCHWORKcombines Ag/Pd/Pt, copper and gold conductors, hightemperature solder, window framing design and efficientthermal properties, to deliver application integrated solutionsfor HEVs. Our technologies are complemented by a responsivecustomer focused engineering team with extensive knowledgeof thick film materials, packaging, partitioning, and testing forperformance, reliability, and cost.

The result is a fast and economic engineering turnaroundservice, combined with world class investment in automatedmanufacturing, providing the customer with a competitive highreliability and tested product to improve their time-to-market.

ResistorsHigh performance and high reliability resistors are at the heartof many HEV applications including:

Specialist resistor technology is widely used in hybrid andelectric vehicles and we work with customers on multipleHEV applications. A key area is inrush current limiting andcapacitance discharge.

HEV battery banks require high voltage, capacitors to filterand maintain the charging system voltage. TT electronics hasadapted and validated its high wattage wirewound resistorsto both limit the inrush current to these capacitors as well asperform the discharge function. The resistors are located in theBattery Disconnect Unit (BDU). Most BDU designs also includethe main fuse for the high voltage bus, switching relays, andmanual service disconnect within the module. System voltageranges are seen from 138 Vdc for Battery Assist Start Vehicles,(BAS), up to 420Vdc on a full Plug in Hybrid (PHEV). The BDUmodule is a standard system for all HEV charging systems.

SensorsMeeting EMC requirements is one of the key technicalchallenges resulting from the global shift towards theengineering of efficient and manufacturable electric drivevehicle propulsion systems. This is necessary to ensurecustomer satisfaction, meet legal requirements and to supportmission performance goals. Many of the existing methods arebased upon “legacy” low voltage components and systems.

Inductive sensing methods are emerging as the platformtechnology of choice for position sensors. Compared withHall-effect sensors, TT electronics’ proprietary AutoPad TM offersvastly improved susceptibility performance in the presence ofthe strong magnetic field encountered close to HEV powerplants. AutoPadTM is fully configurable for rotary andlinear measurement applications.

InvertersTT electronics is actively developing a range of high powerinverters for a wide variety of HEV drivetrain applications for anumber of prestigious vehicle manufacturers. These invertershave power capabilities of a few kilowatts to many 100s ofkilowatts. They employ the latest thermal managementmaterials and circuit topologies to keep the activesemiconductor devices operating at temperatures thatwill ensure product longevity and class leading reliability.

The designs focus on power electronic cost reduction. Inclusionof high temperature semiconductors such as SiC and GaN forunder bonnet applications in areas of high temperature is alsobeing actively addressed, given the increasing importance ofthese semiconductors in power system applications.

DC-DC Converters and AC-DCThe new electrical architecture in the HEV designs now requiresa high voltage bus beyond the standard 12 Vdc operatingsystem. The need for inverters and converters is now requiredto provide power at voltage levels to support the BAS from thevehicle charging system. The energy either stored or dissipatedfrom the high voltage battery packs requires conversion tointerconnect with the traditional 12 V system. PHEV storeenergy at even higher levels and utilize both the Invertersfor the plug in charging system as well as the convertersfor the on board charging system.

Optoelectronics and Lighting SolutionsTT electronics continues to expand the optoelectronicrange of products for vehicles with infrared sensing productsand visible LED components and modules.

TT electronics is providing custom external LED lightingclusters for indication, braking, daylight running, and thedevelopment of high power for headlight full beam.

In lighting applications the management of the 3 criticalthermal junctions is further enhanced by TT electronics’patented Anotherm®Plus Technology, providing an extremelyefficient thermal interface to the housing of the lamp.

By combining our thick film knowledge and visible LEDcompetence, we can address the thermal performanceissues to provide the customer with high power productsthat meet the extended life reliability expectations withina defined wavelength and lumens output.

Case StudyAB Mikroelektronik has worked with ProteanElectric to develop advanced modules forin-wheel electric drive.

The new micro inverter/power electronic module is arugged high reliability device designed to withstandwater and dirt ingress and be resistant to shock andvibration. Each of Protean's in-wheel motors containsmultiple drive modules enabling vehicle performancethat matches the performance of traditional 2-wheeland 4-wheel drive vehicles.

Our competence is not just limited to cars. A furtherexample is a compact control unit for a KTM motorcycledue for launch early 2011. The compact control unitconverts the high voltage of 300V for the motor controlto 12V for controlling smaller electronic devices like horn,blinker or light. Leading car manufacturers have alsoshown great interest in this technology, which wonthe 2010 Salzburg Innovation Award.
