Disciplined, staged, flexible studiesSedgman takes a disciplined, staged and flexible approach to studies to best support project feasibility, investment realities and construction milestones. The cornerstone of our approach is our co-creation workshops that explore processing and infrastructure trade-offs, risks and opportunities, and work-in-progress concepts. These provide the critical, iterative inputs that drive optimised design and engineering including flowsheets, layouts, equipment selection, and capex and opex strategies.

Design ingenuitySedgman has a long history of plant design and processing innovation that has contributed to our standing as an international industry leader. For example, on one project we optimised the site layout to achieve a smaller footprint, reduced conveyor lengths and transfer stations, and reduced earthworks, while still incorporating appropriate maintenance access to achieve more than 8,000 operating hours per year. From incremental improvements to large-scale innovations, we optimise designs to support better construction and streamlined, efficient operations to deliver maximum economic return.

Integrated, multi-disciplinary teamA central strength of our engineering services is our ability to involve a tailored, multi-disciplinary team to support the unique requirements of each project. This includes experts in process, civil and structural, mechanical and piping, electrical, control systems and services. Clients gain fast-tracked solutions with technical surety. We extend this value through our integrated construction and operations team members who enable greater precision and optimisation in estimating, scheduling, procurement, logistics, project controls, construction, commissioning, operations, maintenance and asset management.

Bengalla, Australia CoalSedgman undertook engineering, procurement and construction management (EPCM) of the original 600t/h coal handling and processing plant (CHPP), including stockpile machine blending systems and a 4.2km overland conveyor. Upgrades have included two capacity expansions to 1,700t/h, tailings dewatering and two-stage dense medium cyclone conversion for greater operational flexibility. Computer modelling and production simulations optimised plant configuration designs for Bengalla Mining Company, resulting in a high-productivity plant that can process 17 individual coal seams concurrently. Safety, productivity and environmental results have exceeded industry standards.

GEMCO, Australia Manganese oreSedgman’s comprehensive feasibility studies for South32 focused on a 0.5Mt/a capacity increase by re-processing manganese ore stored in the tailings stockpile. Our team then moved into delivery with our scope spanning detailed design, supply, fabrication, construction and commissioning of a fine ore beneficiation plant, port stockpile expansion and associated infrastructure. The project maximised the potential of waste material by converting it to a high-value product. Our client achieved record ore production soon after, with high utilisation rates and circuit operation exceeding design capacity.

Mungari, Australia GoldSedgman worked closely with La Mancha on the engineering, procurement and construction (EPC) of this 1.5Mt/a carbon-in-leach (CIL) gold processing plant. The work followed feasibility studies and front-end engineering design (FEED) previously delivered by our team. The plant processes a blend of ores to produce a gold doré product. The highly efficient and cost-effective design supported our client’s rapid move into a high-revenue production phase. The design and seamless delivery enabled a cost-effective solution while maintaining excellent reliability, operability and maintainability.

Off-site and modular constructionOur team has led the development of off-site and modular construction methods internationally for decades. These allow us to leverage repeatable value from proven systems and processes – and techniques such as off-site fabrication and off-site or on-ground preassembly – while tailoring our approach to specific project requirements and constraints. Clients then gain the advantages of our expert project management capability. This includes our construction management systems that support efficient collaboration, field-based records management and BIM modelling, delivering high-quality construction with as-built accuracy for ongoing operations efficiency.

Sourcing strengthWe offer timely, low-cost global sourcing through our proven Shanghai procurement hub. With the backing of rigorous and mature procurement quality assurance, unmatched cost advantages are achieved with high-quality outcomes. Our expertise in Chinese fabrication, preassembly and delivery offers additional, significant cost savings with no compromise to time or quality. Our wider network of pre-qualified local workshops and export-focused subcontract workshops also effectively manages substantial manufacturing volumes. And we work closely with equipment vendors and fabricators on continual improvement.

ATCOM, South Africa CoalAfter Sedgman’s pre-feasibility and detailed design role on the ATCOM project, we formed an integrated project team with Xstrata to deliver this major upgrade to the CHPP and coal preparation plant (CPP) modules. The staged EPC contract gave Xstrata superior certainty for this complex, brownfield expansion – focused on maintaining production levels during delivery. The upgrade included a 1,900t/h raw coal handling system and two 850t/h processing plant modules, incorporating the introduction of large dense medium cyclones to the southern Africa market.

Aurora, Guyana GoldThe EPC contract for this gold processing facility was the result of a joint venture with leading South American constructor Graña y Montero. The GSJV combined Sedgman’s processing and engineering expertise with GyM’s local capability to deliver the 1.75Mt/a processing plant. The team overcame challenging terrain and remote logistics to achieve a cost-effective, on-time result, on a lump sum basis, backed by Sedgman’s global sourcing capability. This allowed Guyana Goldfields to benefit from high-margin production, sooner.

Pumpkin Hollow, United States of America CopperSedgman’s innovative feasibility study helped Nevada Copper to unlock value by linking a revised mine plan with a fit-for-purpose process and infrastructure solution. This included a 1.8Mt/a processing plant and surface infrastructure. The innovative solution turned into a lump sum EPC contract to deliver the copper concentrator plant and surface infrastructure. In addition to collaborating with the client team to deliver a high-efficiency plant, the introduction of Sedgman’s safety system to the local market underpinned best-practice outcomes.

OperationsFor more than 20 years, we have delivered processing, materials handling and tailings management services, alongside operational support services, to position projects for maximum production outcomes. Many of our coal operations are cost-effectively achieving 8,000 operating hours annually and we have a record of exceeding budgeted throughput rates, metallurgical recoveries and product volumes. Our proactive maintenance regimes also return lower operating cost profiles. When we operate plants that we have designed and built, our integrated capability drives even greater optimisation. When operating plants designed by others, we nevertheless draw on our in-house engineering bench strength, and knowledge database across multiple sites, to maximise outcomes.

Through our advanced operations and maintenance strategies, streamlined processes, and lean team structures, we deliver excellence. For clients, these result in timely and practical responses to site needs, sustainable efficiency, vital performance assurance and reliability, and reduced whole-of-life costs and performance risks. Our ready-to-go team is known for delivering above and beyond. Our agile approach uses minimal management on site with trade-skilled operator-maintainers, supported by off-site resources as needed. We work smarter and deliver more value via these smaller, highly skilled site teams that are empowered to access our multi-disciplinary, remote engineering capability 24/7. With experienced operators, we can also establish new plants or take over brownfield plants with minimal ramp-up time.

Dedicated operations and maintenance reviews, effective optimisation strategies, reliability engineering, and preventative and condition-based maintenance practices are all available via a world-class team without the overhead burden. The enduring nature of many of our operations contracts underscores the value we deliver.

Operational readiness and transitionWe support clients from the start of each new project, providing knowledge transfer from design and construction phases, and sharing benchmarked insights from our operations. Our comprehensive operational readiness services span systems, planning, procurement and team development. And our flexible transition services help clients optimise their operations and maintenance at any stage of a plant’s life, from commissioning and ramp-up, to relief work, to ongoing training and improvement. Sonoma, Australia CoalSedgman has been operating this plant for Sonoma Mine Management ever since we completed the EPC contract in 2007. The facility, which produces thermal and metallurgical coal products, consistently operates at around 8,000 hours per annum, with Sedgman providing all aspects of maintenance and reliability strategy and execution in house. Our team has also managed the facility during all stages of multiple upgrades, including dense medium cyclone modules, a spiral and flotation plant, and continuous debottlenecking for throughput, recovery and reliability.

Red Mountain, Australia CoalSedgman first supported the Red Mountain Infrastructure Joint Venture during their CHPP commissioning, providing rectification and optimisation services to reach the designed 1,000t/h throughput. Our operations team has managed the facility since then, improving performance via strategic upgrades and operations and maintenance optimisation, including the first full-scale testing of reflux classifier technology in a production environment. The team has increased plant throughput by 50 per cent, with improved metallurgical performance, and continues to achieve safe, 8,000-hour operations with exceptional productivity and cost-efficiency.

Century Zinc Mine, Australia ZincSedgman completed the successful feasibility study for New Century Resources to restart the mine, concentrate pipeline and Karumba port, based on building a business to sell a high-value zinc concentrate from a waste tailings dam. Our team’s technical expertise paired with the rapid delivery of the EPC contract for the refurbishment and commissioning. Sedgman is now operating the processing plant and port facility under a long-term arrangement with an innovative commercial approach, efficiently producing up to 250kt of zinc in concentrate.
