The experiments, procedures, and results of figuring the sam- pIe workpieces to shallow spherical, parabolic (concave and convex), and non-axially-symmetric shapes are discussed. Several difficulties and limitations encountered with the current system are discussed. A deconvolution is performed, using a series-derivative solution9 developed for the system, to determine appropriate velocities as a function of beam position over the workpiece. Early work on the ion figuring of optical components was performed by Gale.'° This work was expanded at the Uni- versity of New Mexico by Wilson et ai.57 The initial ex- periments involved figuring of 30-cm fused silica, Zerodur, and copper optics with a 2.54-cm ion beam source. Allen et al. developed an ion figuring system for large optics at East- man Kodak.'4 The Kodak ion figuring system (IFS) is ca- pable of processing components up to 2.5 m by 2.5 m using several ion sources of up to 15-cm diam. Other current re- search is being carried out at Oak Ridge National Laboratory. 1 IntroductionThe final figuring step in the fabrication of an optical corn-ponent involves imparting a specified contour to the surface.This can be an expensive and time-consuming step. The re-cent development of ion beam figuring provides a methodfor performing the figuring process with advantages overstandard mechanical methods. Ion figuring has proven ef-fective in figuring large optical componentst7

(PIMS) research facility at NASA's Marshall Space FlightCenter is focused on the figuring of small (10-cm diam)optics using a 3-cm ion source. The experiments discussedhere involved figuring 8-cm-diam fused silica and chemical-vapor-deposited SiC.

The two main advantages of the ion machining processare that it is noncontacting and highly predictable. The ab-sence of contact eliminates the problems of tool wear andedge effects encountered in most standard grinding and poi-ishing techniques. The process also avoids mounting andsupport-structure print-through and warping due to loadingstresses on the workpiece. Holding beam parameters constantensures beam stability and results in a predictable and highlydeterministic removal process. This allows for rapid con-vergence of the process to required specifications, resultingin significant time and cost savings.

Issues of concern in the ion beam figuring process includebeam stability, the surface properties of the workpiece, work-piece heating, and dwell-function computation. Beam sta-bility affects the predictability and accuracy of the removalprocess, while workpiece surface properties and heating in-fluence the effectiveness of the process. The effects on thesurface roughness are reported in earlier work.'2

2 PIMS Configuration2.1 EquipmentThe PIMS machining apparatus itself is constructed arounda vacuum sputtering chamber. Fitted inside the chamber is a3-cm, Kaufman filament-type ion source driven by a pro-grammable power supply. A computer-controlled motionstage is fitted to the floor ofthe chamber, below the ion source.The workpiece holder is placed on the translation stage thatprovides translations and rotations of the workpiece. Themotion of the system as well as the ion-source power supplyis controlled by an 80386-based personal computer. In theconfiguration, the workpiece is moved and the ion beamsource is held in a fixed position above the work area. Thesystem is depicted in the computer model of Fig. 1.

Surface contour measurements are taken using a ZYGOMark IVxp interferometer with a 4-in. aperture. For com-puting rastering parameters, the surface map is transferred toa personal computer. Surface roughness measurements aretaken using a WYKO 3-D optical profilometer. The sampleworkpieces are circular and 80.0 mm in diameter.

2.2 Raster SystemTwo translation motors are used for x—y motion, and a ro-tational motor for angular motion. These motors were pur-chased from Klinger Scientific Corporation. The translationmotors are stepping motors with a 100-mm range and a max-imum velocity of 0.3 mm/s. The velocity range required forthe figuring process exceeds the maximum velocity of thetranslational motors. The rotational dc motor, with a maxi-mum velocity of 15 rpm, provides sufficient tangential ve-locity for figuring. A workpiece holder attached to the motionsystem was designed to provide coverage of the motors toprevent heating and damaging of the motors from exposureto the beam.

The ion beam's operational center is determined using thex-y motors. But in the figuring process the y-axis motor pro-

vides r-axis motion and the rotational motor provides 0 mo-tion in polar coordinates. During figuring the beam center israstered in concentric circle paths shown in Fig. 2. Concentriccircle paths use only the rotational motor during beam op-erations and avoid the velocity limitations of the translationalmotors. Beginning with the outer ring, the beam is rotatedaround the center of the workpiece. When the ring is com-pleted, the beam is automatically shut offand the r-axis motorincrementally bumps the beam center down to the next ring.The beam is subsequently reactivated and the process is re-peated until completing the ring closest to the center of theworkpiece. In the experiments the rings are separated by4 mm. In addition, because the workpiece rotates under thebeam, the beam center need only translate half the radius ofthe work area. This allows the system to accommodate largeroptics—specifically, the 80-mm sample workpieces. Becausethe beam must cover an area at least 40 mm greater aroundthe workpiece, the 100-mm range of the translation motorsis insufficient to cover the work area of an 80-mm part. Thesample workpieces used for initial experiments are also cir-cular, making a polar coordinate system natural for the workarea. A spiral rastering path was not attempted because ofthe difficulty in coordinating the translational and rotationalmotors while providing required varying tangentialvelocities.

2.3 Ion Beam RemovalThe system uses a 3-cm, Kaufman filament-type ion source8from Ion Tech Incorporated. Argon gas provides the ions,and a typical beam current of 50 mA is used here for figuring.The source is controlled by a MPS-3000 power supply, alsofrom Ion Tech. The power supply is in turn activated andmonitored with the personal computer controlling the stagemotion.

After installation it is necessary to determine the beamcenter relative to the stage coordinate system. To performthe computations9 in the figuring process, the statistical mo-ments of the static beam removal are required. A Gaussian

function is used to model the beam removal, and the momentsare subsequently computed from the functional model. TheGaussian beam function is characterized by its intensity, thepeak removal rate F, and its width w:

These parameters are determined experimentally by fittingthe Gaussian function to data as explained below. The vol-umetric removal rate y is a function of the two parameters:

-y=Firw2.For determining these parameters, the surface contour of

the sample (close to flat) workpiece was initially measuredwith the interferometer. Subsequently, the sample was cen-tered under the beam and machined for a known amount oftime. The difference between the postmachining surface andthe initial surface provides the removal distribution. The dataare divided by the machining time to get a removal rate. Thefunction parameters are then determined from the resultingdata.

The beam function defined above is nonlinear in its pa-rameters and requires the use of nonlinear fitting methods.But by taking the natural log of the expression, a linear re-lation is found:

This linear relation is clarified by using related parameters:

Standard numerical linear least-squares fitting routines de-

termine the function parameters.'3 This still leaves a lot ofpossible ways to complete the fitting, including various waysof weighting the data. For example, the center of the beamremoval can be defined as the maximum point or the centroidof the removal data; or alternatively the center can also bedetermined as free parameters for the fitting routine. Like-wise, the peak removal rate can be defined as the maximumdata height or as a free parameter.

Two experiments to determine the beam removal functionwere performed using the parameters in Table 1 . In the firstexperiment a peak removal of 2920 nm resulted after 20 mmof machining. During the second experiment the same piecewas machined for an additional 20 mm and underwent a peakremoval of 6370 nm. A beam removal width parameter, de-fined above, of 25 mm and a peak removal of 160 nm/mmwere finally used for the model. The function is shown inFig. 3 over an 80- by 80-mm area. The two experiments alsodemonstrate that the removal rates in the two 20-mm periodswere similar but not identical. The large beam width corn-pared to the 80-mm diameter of the sample workpiece makesthe figuring of these smaller optics more difficult than thatof larger optical components.

3 Processing Experiments3.1 Experimental ProcedureInitialexperiments involved figuring prepolished fused silicaand chemically-vapor-deposited (CVD) SiC samples. Thesamples are circular, 80.0 mm in diameter, and 6.35 mmthick. All the samples were prepolished to io-A surfaceroughness.

For each figuring experiment, five surface roughness mea-I 1

surements and two surface contour measurements are re-k I corded before machining. A surface contour map measured

by the interferometer is transferred to a personal computerfor the following computations. The desired contour is sub-tracted from the measured surface map to provide a map ofmaterial to remove. According to the previously discussed

(2) deconvolution method,9 a function (weighted polynomial se-ries) is fitted to the removal map. For these experiments, a

21 -termexpansion is fitted to the surface. The deconvolutionis performed using this series to produce the correspondingseries expansion for the dwell function and rasteringvelocities.

During the figuring process the stage is moved under thebeam. The motion rasters the beam center across the workarea in concentric circular paths, and the angular velocitiesin each ring are varied according to the dwell function. Be-tween rings the ion beam source is shut offto avoid removingmaterial as the beam is translated to the next ring. In theinitial experiments, each figuring process is begun with theoutermost ring 10 mm beyond the workpiece, because re-moval is expected even when the beam is not centered directlyon a point on the workpiece. It was later determined that itis necessary to begin with the ring at least 40 mm beyondthe workpiece to allow for the width of the actual beam.Thirteen rings are used, 4 mm apart, beginning at 50 mm andending at 2 mm from the center of the workpiece. Each ringis broken into segments no longer than 4 mm. The velocityassociated with each segment is computed by multiplyingthe dwell-function value at the center of the segment by thecharacteristic width (4 mm) and taking the reciprocal. Thisprovides a tangential velocity value that is converted to anangular velocity for the rotation motor. After machining, thesurface contour is remeasured and the relative improvementof the contour is evaluated. Five surface roughness mea-surements are recorded for each sample after all machiningexperiments on that sample.

3.2 Contour Figuring ResultsThe results of the process for 1 2 cases are shown in Table 2.Using a 3-cm-diam ion source, 10 fused silica samples werefigured to spherical, parabolic (concave and convex), andskewed shapes with approximately 4 m of sag. Figure 4shows the results for the 10 fused silica cases. Initial devia-tions from the desired figures ranged from 500 to2000 nm rms, and the ion figuring process corrected the fig-ures to an average of 365 nm rms error. The average con-vergence ratio over the 10 cases was 4. 10, with typical valuesof around 3.0.

The first case involved imparting a shallow parabola(4 im of sag) on a flat fused silica sample that had an initial

surface error of 1 138 nm rms from the parabola. This wasreduced to 80 nm rms after machining. The initial peak-valleyerror of 4093 nm was reduced to 390 nm. The final shape isshown in Fig. 5, and the deviation is shown in Fig. 6. Theprocess took a total of 1 21 mm of beam operation, and thesurface roughness before and after machining was less than10 A rms. Experiments to impart convex parabolas were alsoconducted; since in them more material is removed along theoutside of the workpiece, a significant amount of materialremoval is expected when the beam is not centered on theworkpiece. Other experiments implemented skewed saddle-like shapes, demonstrating the capability of non-axially-symmetric corrections. The skewed shape is defined asfollows:

For example, the final contour of the sample in case 9 isshown in Fig. 7; the deviation, in Fig. 8. The sample had aninitial surface deviation of 934 nm rms from a saddle thatwas corrected to 261 nm rms in 91 mm of figuring. Also, askewed contour was figured on a CVD silicon carbide sample,improving the figure error from 982 to 324 nm rms. Addi-tional iterations failed to improve the workpiece contours

because of an apparent variation in the beam removal thatwas discovered later and is discussed below.

Occasionally the neutralizing filament failed during a fig-uring process. Then the process was stopped, the filamentreplaced, and the process restarted at the point where thefailure occurred. No adverse effects were observed from theinterruption.

Several cases are not shown where the stage motors un-expectedly stopped and the beam dwelled at a point for ex-tended periods of time. These samples were unrecoverablewithout repolishing because correcting for a deep hole re-quires removing a large amount of surrounding material, andexcessive processing time. This problem was traced to thesoftware controlling the motors and was corrected.

The figuring experiment results indicated a higher removalrate at the center of the workpiece than at the edges. Thevariation in beam removal appeared to be axially symmetricabout the center of the workpiece, and subsequent iterationsfailed to improve the surface contours because of this vari-ation in the beam removal. Later modeling showed that theinitial outermost ring needed to be started further away fromthe edge of the optic to allow for the broad beam removal

function. The modeling also showed that beam-optic misa-lignment does not cause this type of error. With the 25-mmbeam width the work area must extend at least 40 mm beyondthe workpiece.

3.3 Surface RoughnessFiveroughness measurements were made on each workpieceprior to any machining. After all machining on each work-

piece, five additional measurements were taken to determinethe effects ofthe figuring process. The initial and final averagemeasurements are shown in Table 3 along with the totalamount of time the sample was machined. The three casesshown are samples for which the complete history is knownand that did not experience any defects from sources otherthan ion figuring. The typical figuring process removes anaverage of 2 im of material per hour. Some of the sampleswere machined several times, but measurements were onlytaken after all machining was completed. None ofthe samplesexperienced significant increases in surface roughness. Thisalso indicates that the samples were carefully polished andcontained little subsurface 2

Some samples experienced severe, visible defects. It wasdiscovered that previously sputtered material had formed acoating on the roof of the vacuum chamber. This materialwould flake off and drop on the workpiece during machining.Ions would preferentially remove material along the edgesof the flakes and when the flaked material finally sputteredaway, the holes along the edges would coalesce. The defectsstopped appearing once the coating on the chamber ceilingwas noticed and removed.

3.4 Beam Aperture ExperimentA 1-cm aperture was installed in the ion source to attempthigher-frequency corrections. A simple nonmagnetic stain-less steel annulus is used for the aperture. The aperture isplaced inside the source and rests on extraction grids. It isnecessary to reduce the beam current, and therefore the peakremoval rate, to achieve a stable beam with the aperture inplace. The resulting beam removal was still Gaussian-shaped,but it had a greatly reduced volumetric removal rate, bothbecause the overall width (footprint) was smaller and thepeak removal was reduced. Experimentally determined beamparameters (assuming a Gaussian function as in Sec. 2.3) areshown in Table 4. The volumetric removal rate of the 1-cmapertured beam is 20 times less than the open source. Thisreduced removal rate makes the aperture source useful onlyfor small (less than 100 nm rms) corrections.

The apertured ion beam source was used to improve asingle flat fused silica sample with an initial surface error of59 nm rms. The process took 1 38 mm and reduced the surfacecontour to 24 nm rms from flat. The surface roughness mea-sured before and after machining was less than 10 Arms.The aperture could be used to make finer corrections onoptical components but is limited by the reduced volumetric

4 ConclusionThe precision ion machining system was successful in fig-uring 8-cm-diam fused silica and chemical-vapor-depositedSiC samples. The 12 cases are summarized in Table 2 forfiguring to spherical, parabolic (concave and convex), andnon-axially-symmetric shapes. A 1-cm aperture was used forcorrecting a near-flat, fused silica sample. Small aperturesare useful for making finer corrections on optical components,but their use is limited by the reduced volumetric removalrate. Subsequent iterations failed to improve surface contoursbecause of an apparent nonconstant removal that occurredbecause insufficient area was covered by the ion beam duringmachining. None of the workpieces experienced significant

increases in surface roughness, although severe defects ap-peared on some samples, caused by flakes ofpreviously sput-tered material dropping on the sample during the process.

The proposed processing technique shows promise as aviable alternative to conventional fabrication techniques inthe production of ceramic mirror components. A small ionmachining facility at NASA' s Marshall Space Flight Centerhas been established, and successful figuring experimentshave been carried out.

Afterachieving his BS, he worked in researchinvolving satellite remote sensing for at-mospheric characterization. He returned toBoston University for his MS and contrib-uted to a major project in image process-ing, specifically medical imaging. He hasperformed extensive work in mathematicaldeconvolution techniques and control the-

ory. Dr. Drueding recently completed his PhD in mechanical engi-neering at Boston University under the National Aeronautics andSpace Administration Graduate Student Research Program. His re-search is in the area of ion beam machining.

Steven C. Fawcett received his PhD inmechanical engineering from North Caro-lina State University in 1991. His primaryresearch was in precision fabrication of op-tical materials. He has extensive experi-ence in ion fabrication techniques, single-point diamond turning, optical metrology,ductile-regime grinding, and sensor andactuator development. Dr. Fawcett wasformerly a research engineer for NASAMarshall Space Flight Center's Optical

Fabrication Branch, where he managed fabrication of relay optics fora composit infrared spectrometer. He is currently employed by Sum-mit Technology Incorporated, of Waltham, Massachusetts.
