Industry 4.0 – Networked worlds

In the future, the real and virtual worlds will merge and be fully networked with one anoth-er. This development will enable completely

new forms of production and collaboration. What’s new about this approach is that it is not just ma-chines and integrated systems that will commu-nicate with one another. As part of Industry 4.0, all systems will be intelligently networked and will also exchange real-time information with the products to be manufactured. Core elements of In-dustry 4.0 include cyber-physical systems, which supply knowledge to and network real objects. The idea is that the product finds its way autonomously through the factory for shipping.

Technologies for innovative solutionsThe Innovation section of SEW-EURODRIVE has been working for some years on this new modular technology system that enables intelligent, inno-vative and cost-optimized application solutions. In particular, innovations in the fields of induc-tive and optical track guidance, contactless energy transfer systems and energy storage, safety tech-nology, wireless and navigation technology, sensor technology, drive technology and parameterizable control systems are opening up new technical pos-sibilities, from transportation logistics to robotic assistance systems.

SEW focuses on Industry 4.0 in Graben-NeudorfBased on the value creation principles of “one-piece flow“ and “small factory unit“, SEW- EURODRIVE has begun to implement the visions of Industry 4.0 in its own Graben-Neudorf plant and has developed concepts for logistics, assembly and production tasks. In the gearmotor assembly section of Graben-Neudorf, SEW-EURODRIVE has already implemented a concept using mobile logis-tics and assembly assistants. Autonomous, intelli-gent, self-organizing logistics assistants take over the logistic delivery of material for the workplaces just-in-time. In this way, the small factory units – the factories within the factory – are interlinked.

The industrial sector is in upheaval: The growing speed of innovation has increased the pressure on our companies.

Long-term strategies therefore need to be developed that go beyond the current status quo and set out a specific view

of the future tailored to a company’s own activities, history, image and portfolio.

The described structures help to maximize flexibil-ity, while logistics assistants can be easily scaled for the corresponding tasks. Sequential process-es are replaced with parallel workflows. These parallel structures ensure a lasting increase in the availability of the overall system. In the case of systems with fixed structures, the failure of an upstream roller conveyor, for example, will bring the entire production process to a standstill. If a mobile logistics assistant should fail, the process is simply adopted by another vehicle in the swarm and production continues. The transport of goods becomes more compact and can be flexibly adapted to the capacity utilization of the plant. This philos-ophy is in keeping with the notion of Industry 4.0 of creating intelligent products that find their own way through the value creation chain by means of mobile systems.

Modular, U-shaped assembly cells form the key areas of assembly. These are used to establish flexible structures capable of responding quick-ly to the demand for new products and process changes. Here, workers and assembly assistants already share a workplace. Gear units are being as-sembled, motors mounted and filled with oil, and drives checked and transported to the paint shop – all with the help of mobile assembly assistants.

Within modular assembly islands, they act as a mobile workbench that goes to the individual workstations and sets itself to the perfect work-ing height. The assembly assistant becomes a cyber-physical system. Married to the order, it also carries all of the relevant order information, supporting the assembly workers in their job and providing key information about each assembly sequence. The collaboration between man and as-sistant makes it possible to realize completely new production concepts. Savings of approx. 30% can be achieved compared to conventional production methods. Products and assistance systems serve as cyber-physical systems and carry order-specific

data with them, thus reducing the number of errors. The system enables a wide range of individ-ually configured drives.

The machining production section of SEW- EURODRIVE now uses an intelligently linked production system with closed quality control loops. Complete processing enables short order throughput times, which ensures high levels of productivity while retaining a high level of flexi-bility. Mobile handling assistants are used for assembly and workpiece removal to lighten the workload of employees. In the worm manu-facturing section, a specially developed mobile handling assistant with a magnetic grab is respon-sible for the bin picking – taking the un sorted raw parts out of the line bin and placing them on the feed conveyor. After machining, the

handling assistant lifts the finished pieces from the feed conveyor and places them in a honeycomb shelf for the hardening process. The aim is not to remove people from the factories completely. The idea is for the handling robots to help the people by moving heavy parts and placing them in the correct position so that the employee can work without any strain.

New perspectives based on a solid foundationOne thing here is particularly important – tech-nology is not just an end in itself but a basis for Industry 4.0. “Lean Industry 4.0“ will combine the “new“ concepts of Industry 4.0 with the es-tablished principles of lean management and thus enable new collaboration between humans, ma-chines and products, with the focus on humans and their value creation.

Perfectly realized, Indus-try 4.0-based lean principles and approaches form the basis for networked, modular and efficient production that meets customers’ needs in single quantities. The key to success? The symbiosis of man and technology along the entire value creation chain – from configuration to production and as-sembly, all the way to delivery! The Industry 4.0 Real Smart Factory concept by SEW-EURODRIVE can raise efficiency throughout the value creation chain by 30%. The chaining of individual process modules makes up the core element. SEW-EURO-DRIVE’s mobile assistance systems take over the non-value creating, tedious work.

Mobile handling assistants can be used in diverse ways. Whether used in the area of production for automated machine loading and unloading or in the assembly/joining process to relieve employees, MRK functionality makes it possible. Mobile as-sembly assistants function like driving workbench-

es that support employees using interactive in-structions during the assembly sequence. Mobile logistics assistants navigate together freely around the room and take over the logistic delivery. By ad-justing the amount of work or delivery load they can also be used as mobile assembly assistants.

And now to complete the puzzle. SEW-EURO-DRIVE’s extensive product and technology port-folio makes this all possible. In order to ensure a smooth process sequence in the factories, the mo-bile assistant systems use highly modern naviga-tion, location and communication methods.

Light and LED-based optical data transmissionStationary light modules on the ceiling or floor generate communication sections. Light com-munication takes place between vehicles that are equipped with light modules and the stationary units. Likewise, communication occurs among the vehicles through light modules. The light modules are designed to display vehicle conditions and in-formation using visual devices (driving, braking, turning, etc.).

Navigation and location through SLAM (Simultaneous localization and mapping; simul-tane Lokalisierung und Kartenerstellung)The vehicles are equipped with safety laser scan-ners that emit laser beams which reflect against objects in the environment allowing their distance from the mobile logistics assistants to be ascer-tained. The assistants’ navigation system creates a map of the environment using the laser’s measure-ments. The vehicle can locate itself on this map using the laser’s measurements and odometry (estimated position and orientation using the pro-pulsion system). The system is also capable of po-sitioning relative to the other objects. This allows free navigation in the factory without additional reference points.

fer. Electrical energy is transferred from a fixed conductor to one or more mobile consumers without contact. Time-consuming, cumbersome drag-chain systems have become a thing of the past. Alongside the well-known line structure, MOVITRANS® can also be used in the future for selective charging and is therefore suitable for optimal integration in logistics processes. Mobile assistance systems are also charged with differ-ent types of energy storage devices: accumula-tors, super capacitors, hybrid storage devices.

The intelligent combination of man and tech-nology with mobile assistance systems makes it feasible to reduce the physical stress on em-ployees in production areas by 30%. Modular factory construction and highly modern worker assistance systems keep market and customer requirements within short time frames.

Augmented reality Software solutions introduce entirely new op-tions. In today’s smart factory buildings, tablets and data goggles project assembly and mainte-nance notes as 3D animation in employees’ visu-al field making complex situations much easier and more understandable. Following the motto that “to see more is to know more,“ assistance is offered in the learning phase and the potential for error, especially at a high variance, is reduced.

SEW-EURODRIVE’s portfolio is rounded out by services for products, systems, machines and plants. Condition monitoring and predictive an-alytics allow digital data to be ascertained and analyzed and results to be predicted. Condition monitoring at SEW-EURODRIVE is the regular/permanent recording of a plant’s condition us-ing sensor technology and measuring systems

such as endoscopy, thermography and vibration measurement. This service aims at enabling maintenance that is based on the actual data of a plant’s condition. With the DriveRadar® concept, SEW-EURODRIVE goes a step further: Know today about what will happen tomorrow! Using data calculated and collected during operation of SEW drive systems and modern data analy-sis methods (e.g. machine learning) that use a digital twin, a precise prognosis about an emer-gent failure can be made. New parameters, values and technologies are the challenges facing companies today. SEW‑EURODRIVE will offer a seminar beginning in June 2017 about how to adjust to these changes. The seminar offers the chance to learn about the company, the exten‑sive range of products and the new digital world of production. Using solutions from SEW‑EURODRIVE, participants master the challenges of tomorrow’s workplace and experience the smart combination of lean management and intelligent automation. SEW‑EURODRIVE offers collaborative work systems for flexible and cost‑efficient production in single quantities.

The drive and control technology from SEW-EURODRIVE can solve virtually any task that a mechanical engineer might en-

counter. Packaging machines, in particular, are an area where the components and solutions can truly realize their full potential.

Such is the case at SVZ Maschinenbau GmbH, based in Satteldorf-Gröningen in Germany. This medium-sized enterprise from the German Mit-telstand specializes in packaging machines for the final packaging process, for example box erec-tors, multipackers, lidding machines and closing machines in the food and beverage, confection-ery, pharmaceutical and cosmetics industries.

SVZ relies on SEW-EURODRIVE for the control and drive technology used in their machines. “This collaboration has benefited us in a num-ber of ways. The Bruchsal-based company not only offers us all drive components from a single source, they also provide powerful and extremely flexible control technology that allows us to mas-ter even complex control tasks in our packaging machines,“ says Sieghard Schwarz, one of the managing directors at SVZ Maschinenbau. “For example, the MOVI-PLC® advanced lets us con-trol not only the machines themselves but also the entire periphery, allowing us to equip our machines with SEW-EURODRIVE technology to form a complete packaging line.“

Repackaging for sale The box erectors and multipackers from SVZ are used to construct boxes and crates from solid or cor-rugated cardboard and fill them. The machines are used in packaging and logistics companies, including Ideal-Pack in Heilbronn, Germany, a large, full-ser-vice provider in the logistics industry. This company offers its customers a wide range of services, includ-ing repackaging goods from their primary packages into special retail displays. For instance, Ideal-Pack has been working with a large German supermarket chain for many years to add a bag of powdered sauce to packaged spaghetti – which is delivered by the manufacturer as bulk material in transparent pack-aging – to create a ready-made meal.

Bringing shape to flat goods Ideal-Pack uses an SVZ box erector of type KA40, in which drives and controllers from SEW- EURODRIVE are installed. The purpose of the machine is to erect cardboard boxes, which are delivered as flat goods, into their three-dimen-sional form. First they are glued on one face. The folded and partially glued boxes are transported on a chain conveyor to a charging machine, at which two product flows meet: the prepared box-es from the folding box erector and the finished and sealed retail packaging units with the spa-ghetti and powdered sauce. These retail packag-ing units enter the charging machine horizontal-ly, are turned 90° at a star wheel turning station and then held and grouped into groups of six or twelve. The charging machine places them in the retail box, which is then glued shut and transport-ed out of the system on a roller conveyor.

Format-specific synchronization The design engineers at SVZ employed two pairs of transport chains that run in parallel. The two chains in each pair are mechanically coupled to each other. The two chain pairs of differing lengths can be moved freely relative to one an-other by the servo gearmotors. The MOVI-PLC® advanced machine controller is fully responsible for synchronizing the chain movements.

Quick product change While in the past the two chain pairs were me-chanically synchronized, a MOVI-PLC® advanced is now used so that the format can be adjusted practically “at the push of a button.“ Since either six or twelve retail packaging units need to be

collected in a box depending on the customer’s order, the line has to be continually switched between single and double box width. With the MOVI-PLC® advanced controller, this can be ac-complished without any mechanical intervention. All you have to do is change the format on the box erector’s operator panel. The MOVI-PLC® then automatically adapts the synchronization of the transport chains – and therefore the distance between the drivers – to the new format. Fine ad-justments are also possible so that the boxes can be gripped as tightly as possible but without dam-aging them.

Sophisticated drive technology To accomplish their diverse tasks, the box aligner and multipacker are equipped with a large number of modulo and positioning axes and a cam switch for controlling the external gluing unit. For the positioning tasks, the design engineers employed CMP.. servomotors from SEW-EURODRIVE, which are equipped with high-resolution, multi-turn ab-solute encoders for high dynamics and precision.

Controller portfolio makes total automation possible All components are coordinated by the central control system, which is based on a MOVI-PLC® advanced controller. It not only controls the fold-ing box erector, but it also serves as the master for all decentralized components in the machine line. A precise cam switch in the internal system bus is used to control additional applications for grouping and multi-packing. This includes the star wheel turner, the feed screw, the accelera-tion belt and the valve terminals for the pneumat-ic actuators. This equipment covers a extensive range of motion functions, from single-axis and multi-axis functions to the extremely flexible and programmable electronic cam functionality.

Scalable and modularized automation system To quickly develop functioning solutions with the MOVI-PLC® controllers, there are two fundamen-tal approaches: One option is to use a prefabricat-ed CCU (Configurable Control Unit) application module. This eliminates the need for complicated programming. The standardized motion and tech-nology modules can be easily parameterized to quickly provide a solution for the application. Even complex functions like synchronous operation and kinematic models are no problem. Other benefits of this approach include fast and uncomplicated startup and practical diagnostics using the control mode. If you need even greater flexibility or if you want to fully automate a machine without a high-

er-level controller, the MOVI-PLC® is also up to the task.

It can be custom programmed according to IEC 61131-3 in combination with the lower-level MultiMotion “motion operating system“ from SEW-EURODRIVE. Integrated standard modules and easy access to complete functions like syn-chronous operation and electronic cams allow us-ers to implement a wide range of machine process-es. This configuration, too, offers a control mode for convenient and practical diagnostics. In com-bination with I/O assemblies, HMIs and further

peripheral components, users can control a range of complex machines and systems. No matter which approach users choose, they can be sure that SEW-EURODRIVE’s comprehensive drive portfo-lio has the right products for all automation tasks.

ECDriveS® stands for Electric Commutated Drive System, a brushless DC gearmotor that is a simple, efficient and cost-effective

Because the complete drive system is built from a modular system of products, users can save up to 50% in design and project planning work. The sys-tem also has incremental encoders integrated in

The ECDriveS® have 40 W of continuous power and an overload capacity of more than 250%. A complete modular system for building special-purpose machines: From a small sales company for linear guides to

a globally active medium-sized enterprise – that is the story of MiniTec’s success. Today the company is a supplier

of complete solutions for profile and linear systems, transfer systems and assembly systems. They rely on the drive

“Our foundation is always the modu-lar system,“ says Andreas Böhnlein, Managing Director for Technology,

summing up MiniTec’s strategy for success. The company, which is based in Schönenberg-Kübel-berg, not far from Kaiserslautern, produces a wide range of solutions for components weighing only grams all the way to transport solutions with a load bearing capacity of 400 kg. Their target sectors are the electrical industry and mechanical engineering in general, the food and packaging industry, and transport and testing equipment.

Founded in 1986, MiniTec – which is an acronym that stands for miniature technology – initially provided ball bushings up to 10 mm in diameter, i.e. very small linear components that were used in plotters and medical devices. Before long, they started building not only components but also complete solutions with drives at the request of their customers. Today MiniTec is a full service partner for its customers.

A modular system for over 25 years The modular system for linear technology was de-veloped at the beginning of the 1990s. Since then it has grown along with the applications. Many ideas come directly from projects and as the result of customer requirements. The first aluminum profiles were produced in the early 1990s. Soon

thereafter MiniTec developed its patented profile connector, which connects two profiles without any need for machining. You simply need to tighten a self-tapping screw. The grooves in MiniTec stan-dard profiles are always identical. This allows any profiles to be combined, regardless of their cross section. All parts in the modular system fit togeth-er. The grid spacing is determined by the available installation space and the required strength.

“While other suppliers give their customers maxi-mum assistance in selecting components, MiniTec also handles the project planning and constructs a complete turnkey system, including any special dimensions that need to be accommodated,“ ex-plains Thomas Wolf, Head of Electrical Planning/Programming at MiniTec.

Customer = supplier, supplier = customer MiniTec and SEW-EURODRIVE are very similar in terms of innovation and flexibility. The two compa-nies have a reciprocal customer-supplier relation-ship. Says design engineer Stefan Buchem: “We buy from SEW-EURODRIVE and SEW-EURODRIVE buys many products from us.“ Bernhard Lang, outside sales representative at SEW-EURODRIVE, has dealt with the MiniTec account for many years. He confirms: “The collaboration between our two companies has really intensified in the last twelve years. We talk openly about issues and are very honest with each other. The result is a solid foun-dation for our commercial partnership.“ MiniTec, for example, supplied many of the components for the new electronics production area at SEW- EURODRIVE: test adapters and cabinets, tables, shelves, frames for logistics, transport trolleys. The Rhineland-Palatinate-based company, in turn, purchases drives from SEW-EURODRIVE.

Electric cylinders for process reliability “Our customers always come to us with new, unique requirements that require us to depart from our familiar ways of doing things,“ explains Man-aging Director Andreas Böhnlein. “You have to be ready to assume a certain amount of risk. MiniTec expects the same from its suppliers.“ This flexibil-ity is demonstrated by many of MiniTec’s newest projects, such as the introduction of bath-lubri-cated electric cylinders from SEW-EURODRIVE. Design engineer Stefan Buchem explains: “Our end customer would like to be able to construct its product in varying dimensions. It therefore needs to be able to adjust its system. In the past we used pneumatic cylinders for this purpose. They are reliable, but setup and retooling took a very long time: Forces had to be measured and parameters

set. With the SEW-EURODRIVE electric cylinders that we use now, we can achieve shorter retooling times and higher product quality.“

Thomas Wolf confirms: “The electric cylinders are very reliable. They allowed us to achieve higher process reliability. For example, we can now mon-itor whether the cylinders have actually reached their end positions. The switch was also simple from the control side, since they used the same controllers that were used for SEW-EURODRIVE servo drives. Our employees were already familiar with the software.“

Solar industry on the rise One area of application for the electric cylinders is the manufacture of photovoltaic modules in the so-lar industry. Other national markets are currently breathing new life into the solar industry and ush-ering in a new era of growth. Germany provides the technology that is fueling this growth. “The situation is similar to how it was 15 years ago,“ Thomas Wolf remembers. “New technologies are contributing to this growth. How can I make it bet-ter, more efficient, more cost effective?“

MiniTec, too, is rising to this challenge and devel-oping assembly lines for crystalline photovoltaic modules. A conveyor line first brings the modules to the final assembly area. The line is driven by a 0.37 kW AC motor, which is powered by a field

Proven technology, redesigned from the inside out

distributor. Here, too, the company decided on SEW-EURODRIVE products. The simple and ro-bust decentralized solution still impresses the electrical designers at MiniTec to this day. Various work steps are completed at three work stations with two-hand control. The connection sockets are attached, for example, and the connections are soldered. A pneumatic lifting cylinder raises and turns the modules.

Frame joining device for photovoltaic modules The heart of the system is the frame joining device. It fits the laminated glass into an aluminum fame, which provides mechanical protection for the mod-ules while on the roof. First the aluminum frame pieces are placed in the machine. The unfinished module then enters the machine. It is aligned and the pre-assembled frame is centered on the pane. Four press beams then join the frame together. Six CMSB.. electric cylinder from SEW-EURODRIVE carry out this pressing procedure on the front and rear sides and on both faces. They operate in syn-chronization for part of the process. The pressing forces are monitored using the controller current and documented for quality assurance purposes. “MiniTec was looking for an application solution, ideally from a single manufacturer,“ Bernhard Lang recalls. “The SEW-EURODRIVE electric cylinder was perfect, because it is an easily main-tained component that uses the same familiar, easy startup procedure used for the servo axes.“

Once the pressing process is complete, the mod-ule travels through the system and is then read by a scanner and visually examined at an inspection station. An employee inspects the module, cleans it if necessary and scans the module in. It is then transferred to what is known as the flasher station. This station simulates a flash of sunlight. This lets you measure the module’s power output and clas-sify it into categories from A to D. The difference

This test measures whether there is electrical conductivity between all connected frame parts. The module is then automatically subjected to the high-voltage safety test. The modules are then scanned again, the data saved and the modules transferred to a sorter. The sorter places the complete modules onto four different stacks, from A to D.

Industrial planetary gear units for custom cranes: With gear units, motors, controllers and system solutions,

SEW-EURODRIVE’s industrial planetary gear units with defined service lives can meet even custom requirements,

as the example from Gloning Krantechnik below illustrates.

Gloning Krantechnik GmbH from Stödtlen in the Ostalbkreis district of Germany is an important provider of custom cranes in

Europe. Founded in 1983, the company original-ly offered customer service and maintenance for crane systems, but then started designing cranes itself, which were initially produced by a partner company. In 2000, Gloning took over the produc-tion of standard crane systems and then, in 2008, turned its expertise on the custom crane sector. The company now delivers systems with sophisti-cated designs to mechanical and systems engineer-ing companies, and to companies in the logistics, aerospace and renewable energy sectors.

Planetary gear units save space and reduce weight Gloning often uses planetary gear units from SEW-EURODRIVE’s supplier portfolio for the hoists in its crane systems. Thanks to their high

power density, planetary gear units have only about half the volume and weight of other types of gear units. For example, while a helical or heli-cal-bevel gear unit for a crane with a lifting capac-ity of 22 metric tons weighs in at about 2.5 tons, a corresponding planetary gear unit has an intrinsic weight of only 1.5 tons.

“This difference affects the entire crane design, since the heavier the trolleys are, the more stable the box girders that span the entire hall have to be,“ Jo-sef Gloning Jr. explains. “But if the total mass of the crane system increases, higher forces are transferred to the load-bearing structure, meaning that the cus-tomer has to choose a sturdier and thus more ex-pensive building structure. That is in addition to the increased energy consumption during operation, since the crane’s overall mass has to be accelerated and then decelerated with every travel operation.“

Design with defined service life reduces costs It is clear that there are a number of benefits to using the planetary gear units from SEW-EURO-DRIVE’s supplier portfolio. That is why certain crane systems use exclusively planetary gear units, as their compact design allows operators to op-timally utilize the travel space in the production hall. This is particularly important for steel compa-nies, who seek to utilize every single centimeter of space in their halls.

Gloning has already implemented SEW-EURO-DRIVE planetary gear units of size PF002 to PF032 in countless projects. They are equipped with an SEW-EURODRIVE helical-bevel gearmo-tor upstream and exhibit nominal torques of 25 to

70 kNm. As is typically the case in crane construc-tion, these gear units are designed to have a de-fined service life. This means that they can be sub-jected to 25% higher torques than is possible with

the normal design. Smaller sizes can therefore be selected, which not only further reduces the total weight but also significantly reduces procurement costs.

Programmability for custom solutionsGloning Krantechnik does not just use drives from SEW-EURODRIVE; it also increasingly takes advantage of the programming services of the electronics service department in Bruchsal. Soft-ware is becoming increasingly important in crane engineering because crane systems are become ever more intelligent. The requirements placed on control programs are therefore increasing sig-nificantly. Though the inverters already contain the programs for standard applications like lifting and travel, more demanding applications must be programmed individually. In such cases Gloning calls in an expert from the SEW-EURODRIVE elec-tronics service department. This expert carries out the necessary programming and then, if necessary, starts up the crane at the installation location.

Fine adjustments on site The system is then optimized on site, as certain ad-justments can only be made under real conditions. Synchronization functions can be implemented, for example. In this procedure the hoists move at different speeds so that when starting from differ-ent positions – as is the case when loads are lying at an incline – they return the horizontal position with equal hook heights in as little time as possible. For crane systems that operate in continuous duty, the time saved by such automated synchronization is significant. The operator does not have to wait until the horizontal position is reached; instead he

or she can begin travel right away while the syn-chronization function automatically ensures that the hook height remains constant. Operators also frequently implement functions in which the hoist travels faster in the partial load range than would

be possible under full load, since this “field weak-ening mode“ can save significant amounts of time in crane systems subject to high use.

Hoist collision monitoring is also frequently fine-tuned on site, and the distances between the hoists can be adjusted to the operator’s requirements and the particular on-site conditions. If necessary, this can be implemented so flexibly that a single push of a button is enough to move the hoists to a pre-defined distance that matches the particular load. Such tasks are usually handled by the MOVI-PLC® advanced DHE41B motion controller, which also controls all other crane functions and eliminates the need for an additional PLC.

Loading containers in freight depots, river and sea ports would be impossible with-out gantry crane technology. With cranes

Our standard conveyor drive consists of a three-stage bevel-helical gear unit from the X-series of industrial gear units (X3KR180) and an IE3 motor from our DRE.. series of AC motors (DRE315L4). This drive package is designed for torques of up to 58 000 Nm. Other components and features in-clude a thermal housing, taconite sealing system, fan on the input shaft, backstop, flange coupling, swing base, brake and much more besides.

Another conveyor drive being exhibited is de-signed specifically for underground use: It, too, uses a three-stage bevel-helical gear unit from the X-series (X3K190). Together with an IE3 AC motor from our new compact DRN.. series (DRN315H), this drive solution can achieve torques of up to 65 000 Nm. The package is completed by compo-nents such as an axial fan, torque arm, flange cou-pling, brake and much more.

In addition to the belt conveyor drives, our apron conveyor drive is also a popular attraction. That’s be-cause it uses planetary gear units from our P-X-se-ries of industrial gear units (P-X 42), which really deliver the goods in terms of maximum torque: The P-X42 size shown here is suitable for up to around 100 000 Nm. In total, up to 500 000 Nm can be achieved with the P-X-series. In addition to high torques, medium speeds and a high thermal rating are the other distin-guishing features of the exhibited drive solution. This is particularly important as, unlike regular conveyor belts, apron conveyors are used to transport very heavy and sharp-edged piec-es of rock as well as hot ma-terials. Fluctuating loads ranging up to very high maximum loads are thus part of the daily routine in this demanding application.

When it comes to powering large rotating systems, compact and efficient drive technology is required to handle the high radial loads in robust and reli-able fashion. Ball mills and rotary kilns are indis-pensable tools in the cement industry, for example. While ball mills are primarily used to prepare fuels through pulverizing and grinding, rotary kilns play

a key role in the field of clinker production. For ball mills we supply the complete drive unit, compris-ing everything from the drive and various system components to the segmented girth gear and the pinions. For the industrial gear unit, we typically use one of our powerful planetary gear units from the P-series or the X-P-series – which includes a primary gear unit – from our portfolio of standard gear units. Depending on the application, torques of up to 5.2 kNm can thus be achieved.

In rotary kilns, the combustion process is dictat-ed both by the radial loads and by high tempera-tures. However, the drive unit is always located in the cool part of the system. A particular challenge

is that the kiln starts with a high eccentric load, which in turn necessitates a high output torque. To handle these extreme conditions, we supply our customers with a tailored drive package com-prising a segmented girth gear and X-series heli-cal or bevel-helical gear units. Customers can also choose from a wide range of accessories and op-tions – from brakes to base frames.

Be it rotary kilns, ball mills or drum dryers: Such large, rotating systems require sophisticated drive technology for

When it comes to process or harbor cranes, the gearing from the X-series modular system is used, which has

been optimized and expanded in a number of ar-eas. To absorb the radial loads from the rope ten-sion, the gear unit is equipped with a reinforced solid shaft and reinforced bearings as standard. The drives are also available with hollow shafts for connecting to the application. They are available in three different designs to support the torque: in a foot-mounted design, with a torque arm or with a housing bearing.

The increased center distance gives you optimal control in selecting the gear unit size, even if the driving motor and rope drum are arranged in par-allel. Programs are available to assist in the dimen-sioning process; if you wish you can dimension the system based on a typical load spectrum for hoist applications.

The new three-stage and four-stage hoist drives are designed as parallel-shaft helical gear units. The gear ratios range from i = 14 to i = 250. The nominal torque MN2 ranges from 12.8 to 112 kNm.

A wide range of equipment options, including mo-tor adapters, brake consoles, couplings, brakes and (brake)motors, expand the product into a complete drive solution.

The designs of the new drives are optimized for hoist applications. The drive

solution is therefore finely stepped with 11 sizes and has a greater center

distance. The hoist drives are available in an application-specific, weight-

optimized cast housing.

In addition to the standard gear units and gear-motors, the comprehensive drive technology range from SEW-EURODRIVE also includes

Extruder driveExtruders are used to create (extrude) bodies with specific cross sections from solid or viscous masses by pressing them through a nozzle or shaping die. Depending on the system and prod-uct type, very high torques can be required for this process.

The solution presented at the exhibition contains a two-stage helical gear unit from the X-series of industrial gear units (type X2FV160/B). This can be used to achieve torques of up to 36 000 Nm.

Calendar driveCalender systems are used primarily in the plas-tics industry, but also in paper production or in the textile industry. They usually consist of multiple rollers arranged one above the other and are used, for example, in the shaping/manufacture of plastic or rubber films, or of paper webs, etc.

Spiral conveyorSpiral conveyors are a flexible solution for trans-porting granular or pulverized bulk materials upwards across several meters while ensuring minimal dust production.

The drive package included in our exhibition may be used in the equipment of a sand trap, for exam-ple. Due to the high loads transported in such an application, our drive solution is based on a plane-tary gear unit from our P-series of industrial gear units (P002) which, as the primary gear unit, re-ceives powerful support from one of our standard bevel-helical gear units of type KF67. The drive package is therefore designed for a nominal torque of 24 800 Nm.

SEW-EURODRIVE has already proven with the MOVIGEAR® drive system that energy savings of over 50% can be achieved by us-

All supermarkets these days have a wide range of fish products on offer. Salm-on, in particular, is available in a vari-

ety of different forms and from several differ-ent suppliers. The fish itself most often comes from Norway. There is, of course, a good rea-son for this – the country’s location in the North Sea provides direct access to fresh fish from the clear, cool waters around the pictur-esque Lofoten islands, for instance. No won-der the slogan of one major seafood producer translates as: “Lofoten – straight from the sea.“ The company, Lofotprodukt AS, was founded in Leknes on the Lofoten islands in 1994. This small archipelago off the coast of northern Norway has a long history of fishing and high-quality seafood production. It is home to the world’s largest and most tradition-steeped cod fishery. The concept of working where other people go for their vacations is nowhere more applicable than at Lofotprodukt. After all, with spectacular mountain scenery and

the unique phenomenon of the midnight sun, the Lofoten islands are a prime holiday destination for nature enthusiasts, hikers and climbers – and the rich fish stocks also make them very popular with anglers.

Lofotprodukt has won several awards for the sea-food it produces, and the Lofoten label is now well known across the whole country. Over the past decade, the company has undergone major expan-sion. Lofotprodukt currently has about 130 em-ployees. Sales increased from just under NOK 35 million in 2001 to NOK 380 million today, which corresponds to 41 million euros.

A new, state-of-the-art plant was built in 2012, a project that involved several different companies. A large proportion of the work was completed by general contractor Dynatec, which supplied the conveyor belts, Holmek Palletering, an engineer-ing company that was responsible for the con-trol system and assembly of the materials han-

dling system as a whole, and SEW-EURODRIVE Norway, who supplied the drive technology.

Mechatronic drive systems in fish production: Norwegian seafood producer Lofotprodukt uses intelligent, energy-

efficient materials handling technology to make life easier for the staff at its plant. In the past, much of the internal

transportation required in salmon production was performed manually. These days, the MOVIGEAR® mechatronic

drive system from SEW-EURODRIVE makes things much easier. But that’s not all – it also meets the highest sanitary

standards and is exceptionally energy efficient.

Cutting-edge chain conveyors A major investment was made to install cut-ting-edge conveyor and drive technology for the new plant. A total of 52 plastic chain conveyors with 52 motors were installed. They are powered and controlled by the MOVIGEAR® mechatronic drive system from SEW-EURODRIVE. This was the first large-scale MOVIGEAR® project to be completed in Norway, representing a new frontier for everyone involved.

Energy-efficient drive technology The original plan was for centralized drive tech-nology to be used. This conventional solution, with motors installed on the conveyor belts and sepa-rate frequency inverters in control cabinets, would have required four or five enclosures. However, on the basis of extensive consultation with SEW-EURODRIVE, Holmek Palletering ultimately opted for the decentralized MOVIGEAR® mecha-tronic drive system. This consists of a synchronous motor with a gear unit and frequency inverter in a single structural unit, and meets the requirements of energy efficiency class IE4.

Thanks to its optimized components, the system provides consistent energy savings of up to 50% compared with conventional solutions. These sav-ings are partly due to an exceptionally high starting torque. Many conventional drives have a starting torque of 150%, whereas MOVIGEAR® provides 400%. As a result, the mechatronic drive systems can be configured for the continuous power re-quired and do not need to be over-dimensioned.

MOVIGEAR® is the ideal solution for companies in the food and beverage industry. Lofotprodukt

AS serves as a prime example. Alongside the sig-nificant energy savings, other advantages include the minimized need for replacement parts and a hygienic surface protection system such as HP 200. “For engineering companies like us, there is virtually nothing better than a mechatronic solu-tion of this kind,“ says Helge Eiken. The managing director of plant constructor Holmek Palletering also emphasizes that the slightly higher costs of the mechatronic solution are balanced out by the shorter installation time and reduced cabling re-quirements.

The company completed installation in approx-imately one third of the time required for past projects, employed stand-alone frequency invert-ers and motors. The time saved is roughly equiva-lent to the higher purchase costs of MOVIGEAR® drives.

As a result, we have now equipped sever-al other plants – all with the same successful out-come. SEW-EURODRIVE’s Industrial Gear

Unit Service helps increase oper-

ational and process reliability in a

number of industries. An effective

method of preventive maintenance

is to visually inspect the condition of

industrial gear units.

Municipal and industrial wastewater is cleaned in sewage treatment plants, which must operate 24 hours a day,

seven days a week. SEW-EURODRIVE, with its service portfolio for treatment plant operators, ensures that the

drive technology can meet these high requirements in terms of service life and system availability.

Preventive maintenance is becoming an in-creasingly important issue from an eco-nomic point of view. SEW-EURODRIVE

examines gear units with an inspection scope to systemically determine the gear unit’s condition without disassembling it. The gearing and the bearings are visually inspected, and an analysis is performed to detect substances like water or metal particles inside the gear unit housing.

Using a flexible video endoscope, our service tech-nicians can perform a precise and reliable on-site visual inspection of all of the parts inside of the gear unit housing, such as gear wheels and roll-ing bearings. The inspection scope examination is documented in an inspection report along with an evaluation and graphical depictions of the wear curves. Based on this visual inspection, along with

SEW-EURODRIVE’s decades of experience, we can provide you with a clear picture of the current state of your gear unit. Based on these results we derive measures to extend the gear unit’s service life and provide appropriate recommendations to the customer. This servicing can also be performed on products from other manufacturers.

The flexible video endoscopy helps minimize idling times and reduce maintenance costs. It al-

lows operators to detect damage in advance and to plan maintenance work. SEW-EURODRIVE devel-ops concepts to increase operational reliability and system availability that are tailored to the custom-er’s specific needs.
