Introduction The objective of this application guide is to provide an overview of which Danfoss Industrial Refrigeration products are suitable for use in CO2 applications.

Today, Danfoss is offering a broad programme of industrial products applicable for CO2, however this is dependent on demands regarding the design pressure. The table on page 8 lists the components which are suitable for CO2 applications together with the maximum working pressure limits.

General information about CO2

For further background information about CO2 as a refrigerant, please refer to the Danfoss article "CO2 Refrigerant for Industrial Refrigeration".

There are a number of important factors to be taken into consideration when determining the design pressure.

1. Pressure during operation: The pressure during operation is dependent on actual system design (single stage, cascade system or CO2- ”brine” system) and the load variation.

2. Pressure during “stand still”: The pressure during stand still can be very high and this has to be taken into consideration:

• Asmallseparaterefrigerationsystem can be used to keep the liquid temperature at a level, where the saturated pressure is lower than the design pressure

• Designingthesystemwithanexpansion vessel of a size that prevents the pressure from exceeding the design pressure.

• Designingtheplantsothatitcan withstand the saturated pressure at the design temperature (approx. 80 bar)

From Danfoss’ experience, it would appear that the most common solution for industrial refrigeration applications is to use a small separate refrigeration system to limit the temperature of the liquid CO2.

3. Pressure tolerances for safety valves (10 – 15 %) Safety valves require a certain pressure difference (difference between set pressure and reseating pressure) to ensure that the valve is closed properly. Normally the closing tolerance is 10% of the set pressure. Additionally, it is good practice to add 3-5% to the closing tolerance, to take care of any pressure variations / peaks.

Design pressure Note: In the “IoR - Code of Practice” issued by the Institute of Refrigeration in London, the above mentioned tolerance is stated to be 20%

4. Temperature / pressure requrements for defrosting Depending on the actual design, different ways of defrosting can be applied (natural, water, electrical or CO2 hot gas defrosting). The CO2 hot gas defrosting is the most efficient, especially at low temperatures, but it also has the highest pressure demand. With a design pressure of PS=50-52 bar, it is possible to reach a defrosting temperature of approx. 9-10°C. The saturated pressure at 9°C is 43.9 bar g. By adding 10% for the safety valves and approx. 5% for pressure peaks, the requirement is for pressure PS ~ 50-52 bar g.

There is not one common method to perform defrosting. All methods, as described above, are used, depending on the system, but also on the availability of suitable compressors and other components.

Material compatibility The tests have shown that CO2 is different, and modifications have to be made on some products. The large amount of CO2, which can dissolve in polymers, has to be taken into consideration. Some commonly used polymers are not compatable with CO2, and others require different fixing methods e.g. sealing materials.

When the pressure is close to the critical pressure and the temperature is high, the impact on polymers is much more extreme. However, those conditions are not important for industrial refrigeration as pressure and temperatures are lower for these systems.

CO2 is compatible with almost all common metallic materials, unlike NH3. There are no restrictions from a compatibility point of view, when using copper or brass.

The compatibility of CO2 and polymers is much more complex. As CO2 is a very inert and stable substance, the chemical reaction with polymers is not critical. The main concern with CO2 is the physiochemical effects, such as permeation, swelling and the generation of cavities and internal fractures. These effects are connected with the solubility and diffusivity of CO2 in the actual material.

Danfoss has carried out a number of tests to ensure that components released for use with CO2 can withstand the impact of CO2 in all aspects.

In NH3 systems it is well known that there are problems as a result of reaction with oil, oxygen, water and solid contaminations, but these are all handled today by frequent oil changes and use of air purgers. Compared to NH3 CO2 is less sensitive, but if water is present, problems may occur.

How can water penetrate into a CO2 system?

• ThepressureofCO2 systems is always above the atmospheric pressure, therefore there are not the same risks as in e.g. NH3 systems, of air/water penetration into a leaking CO2 system. However, pemeation of water into the system is still possible.

• WhenchargingCO2, there are different grades of CO2, some of which allow relatively high amounts of water.

• CO2 is a safe refrigerant, and therefore there is a risk, that it is handled without following the normal refrigeration safety requirements. If a system is opened up, air can penetrate into it, and the moisture can condense inside the tubes. If the system is not evacuated properly, some water may well be retained.

• Bycharginglubricant(oil)tothecompressor.

From the reports, it seems that incomplete water removal, due to insufficient vacuum procedure, is one of the main reasons for water contamination in CO2 systems. Vacuum procedures sufficient for ammonia systems are not sufficient for CO2 systems.

The acceptable amount of water in CO2 systems is much lower than in systems with other common refrigerants. If the water content exceeds the dew-point, and the temperature is below 0°C, the water will freeze, creating a risk of problems with equipment in the system e.g. blocking control valves.

The water can very easily be removed bymounting a drier in the system.

Driers in CO2 are very efficient, and are normallymounted in the liquid line to avoid anyunnecessary pressure drops being created.

In fig. 2, the maximum water content, which can be dissolved in the CO2 gas phase, is compared with other commonly used refrigerants. The maximum water content for CO2 is much lower

than for the other refrigerants. If the maximum concentration is exceeded, this will appear as free water or as ice in the refrigeration system.

An indication of water content can be obtained by using a Danfoss SGN sight glass.- A “dry” system is shown with a green indicator- A “wet” system is shown with a yellow indicator

Water/moisture content values for these conditions are shown in fig. 3

Due to the thermodynamic properties of CO2, in particular the triple point, which is located at much higher pressure than for all other common refrigerants, the formation of solid CO2 can occur.

If a safety valve is mounted in a CO2 system at e.g. 52 bar, the pressure in the downstream (outlet) line from the safety valve will pass the triple point at 5.2 bar.Below the triple point, CO2 will change from a mixture of liquid and vapour into a mixture of solid and vapour. The formation of solid CO2 in the downstream line can, in the worst case, block this line.

Safety valves in CO2 systems

The most effective solution to this problem is to mount the safety valve without an outlet line, thus blowing directly into the atmosphere.

The phase change of the CO2 does not take place directly in the valve, but just after the valve, and in this case in the atmosphere.

If safety valves or any other safety devices, have to be mounted in liquid lines, they must never blow to the atmosphere or any other places where the backpressure is below 5.2 bar.If the back-pressure is below the triple point (5.2 bar) a very high fraction of the CO2 will be solid.

componentsToday, Danfoss is offering a broad programme of industrial components applicable for CO2.

The majority of components listed below have been evaluated and upgraded, and are therefore applicable for CO2 within the pressure and temperature range stated in the technical documentation. In particular the pressure is the limiting factor for this group of components.

Special components for “high” pressure CO2 applications have been developed. The most

common types of valves are listed on the following pages.

Please note the high pressure specials are generally available to order only and extended delivery times should be considered.

Due to the high pressure difference between the condenser and evaporator, the Maximum Opening Pressure Differential (MOPD) demand for the solenoid valve in some applications may exceed the standard coil capabilities.

Typical applications could be:

Liquid injection for cooling the compressor

Hot gas defrost

Shut off valve before expansion valve

Therefore Danfoss offers a 20 W coil, that covers a MOPD range up to 40 bar. The 20 W coil program includes 24, 110 and 230 V a.c. 50 Hz power supplies.
