    Mixing processes

    Agitating, mixing and kneading arebasic unit operations or combining omaterials. The aim is to balance outdierences in concentration and toachieve greater homogeneity.

    Centriugation, ltering, drying andevaporating are examples ounit operations or separating

    processes. The aim may be to obtain ahigh purity end product or to separateout by-products.

    Mixing processes

    Mixing processes are particularly impor-tant in the chemical industry. For a start,intermediate or end products are otenmixtures, dispersions or emulsions, orexample. And, or a chemical reaction,the reactants must be distributed as ho-mogeneously as possible to guaranteean optimum heat and mass transer. Wedistinguish between homogeneous andheterogeneous mixtures. Homogeneousmixtures consist o just one phase, e.g.salt solutions, alloys or air.

    Heterogeneous mixtures compriseseveral phases, such as emulsions orsuspensions. As a rule, we use agitatingor liquid phases, kneading or high-viscosity, paste-like media and mixingor solid substances.

    Suspendingis the even distribution o solids inliquids. In the starting phase, the solidsat the bottom are whirled up. In the endphase, the solids are evenly distributedin the tank.

    Dispersing

    Comminuting a substance or breaking agas down and distributing it in a liquid.The aim o dispersing is to increase thesurace area between the disperse pha-

    se and the continuous phase in orderto improve the mass transer betweenthem which increases in proportion withthe size o the surace. Dispersing isalso used to stabilise emulsions.

    A special technology has beendeveloped or dispersing and micro wetmilling. The application requirementsextend rom low to high viscosity pro-ducts that have to be dispersed down tonanometer range. For these applica-tions, agitated media mills are used to

    disperse powdered substances in liquidphases as nely as possible.

    This requires particularly robust sealdesigns to guarantee successul operati-on. EagleBurgmann can supply suitableseal systems or all such mixing andagitating applications.

    An agitator is generally used or mixingand agitating operations involving mix-tures o substances consisting primarilyo the liquid phase. The requirement ora successul sealing solution is a cleardenition o the operating conditions.

    The separation o mixtures osubstances is one o the most importantunit operation in processes. It normallyrepresents more than hal o theinvestment in a chemical productionplant. The majority o the raw materialsand the products obtained by chemicalreactions are mixtures o substancesthat have to be separated into thedierent components or urtherprocessing or end use. We distinguishbetween mechanical and thermal

    separation processes according towhich physical properties are usedor separation. Mechanical separationmethods include e. g. centriugation andltering where dierent densities o thevarious components are used. Thermalseparation methods such as drying andevaporating utilise the dierent boilingpoints or separation.

    The ollowing separation processesare o particular importance in sealing

    technology.

    Centriugation

    Separators and decanters separatesolids rom liquids or liquid mixturesand remove the solids at the same time.Centriuges as stand-alone machines orintegrated into complete process linesare used to implement new processtechnologies and make the productionecient and cost-eective. The optionsor using mechanical separation tech-

    nologies have signicantly increasedover the past ew years. Separators anddecanters are used in the chemical,pharmaceutical and biotech industries,oil and at recovery and starch industryand in industrial biotechnology.

    Filtering

    Filtering is the mechanical separationo a suspension into the liquid and solidphases using a lter medium. Filtersperorm a large number o solid/liquid

    separating applications. For example,modules o dierent designs are used inclosed systems or optimised solutionsthat are matched to the specicapplication.

    Drying

    By drying, we mean the removal orreduction o the liquid content in asolid by thermal treatment. The liquidis converted into the vapour phase andremoved. Drying involves a very highpower consumption and must be carried

    out gently to prevent product deteriora-tion, so it requires particular attention.Thermal drying always stresses thesolid. It is thereore important to ensurethat the process is sae as well asmaintains the product quality.

    We distinguish between convection,contact and radiant drying according tothe heat transer method.It is also possible to distinguish by theoperating conditions. For example, with

    air drying, the drying is carried out withhot air at atmospheric pressure.For vacuum drying a vacuum is used.This causes the boiling point andthus the drying temperature to dropconsiderably, which makes the processgentler on the product.

    Evaporation

    Evaporation uses the addition o heat toevaporate and remove the solvent roma solution. This method is used to con-

    centrate a solution, or example, to re-cover the pure solvent or to precipitatethe dissolved solid by crystallisation.

    Mechanical seals in mixing processes

    In closed agitator or vessels, the rota-ting agitator shat must be sealed orom the cover or bottom o the vessel.This type o arrangement is known as atop or bottom entry installation. Thereare also horizontally arranged shatentries and side arrangements that arenot horizontal.

    This creates very dierent requirementsor the mechanical seals. To meet usersexpectations o longer service lie or

    low investment costs, EagleBurgmannhas developed amilies o seals thatully cover a wide range o applicationsand are based on many years oexperience and development.

    These seal designs are standardisedand thus provided the mostcost-eective solution or the required

    application, but are still extremelyreliable. Engineered solutions are stillneeded or special equipment. The sealdesign depends on the type o installa-tion and the process-specic load. Themechanical, process-specic, physical,chemical and saety requirements mustall be taken into account in the designo the mechanical seal.

    Seals may also have additional designeatures depending on the process

    requirements. These may include a

    Cooling fange

    or additional cooling o the seal orprocess temperatures in excess o200 C.

    Leakage drain

    Leakages o media that could harm theproduct or environment can be drainedo into an external system.

    Polymerisation barrier

    prevents polymerisation o the productin the dynamic seal area by means o aliquid reservoir on the process side orby fushing.

    Resublimation barrier

    prevents deposits in the dynamic sealarea released by product resublimationby means o a liquid reservoir on theprocess side or by fushing.

    Top entry installation

    A top entry installation is generally usedto seal the gas containing headspace.

    It should be noted that the dynamicand stationary sealing elements on theproduct side can come into contact withsplasher and oam rom the tank. There

    is also a risk o polymerisation in gapsor in the dynamic sealing area.

    The maximum speed, temperatureand system pressure to be sealed inthe reactor are important actors thataect the design. The mainly overhungagitator shats are subject to bendingstresses that cause the shat to defectin the seal plane. The mechanicalorces that act on the shat seal andbearing also have to be analysedcareully, as well as unwanted vibrations

    caused by internals that aect the fowor special cases, e.g. liquid bearingmissing rom the agi tator.

    Shat defections in the seal area o0.1 mm to 0.3 mm are tolerated asstandard, depending on the size o thedrive system and agitator. Up to 2 mmis possible in special cases.

    DIN standard agitator drives

    DIN 28161 Requirements on agitatordrives covers the most importantrequirements on the seal. It denesspeed limits, direction o rotation,bearing, running accuracy and the

    stung box dimensions or mechanicalseals. The running accuracy o theagitator is dened in relation to theshat diameter, but does not considerdynamic loads on the agitator shatduring mixing.

    DIN 28161 applies to shat diametersrom 40 mm to 220 mm and a sl idingvelocity o up to 2 m/s, a pressure o-1 to 6 bar and a temperature rom-25 C to 200 C.

    Bottom entry installation

    In contrast to top entry, it is the processmedium itsel which is sealed in abottom entry installation. The rotatingagitator shat must be sealed o romthe bottom o the tank and is totally

    immersed in the medium.

    It is characteristic or this installationthat deposits may orm in the area othe dynamic and stationary sealingelements, depending on the processmedium. These can then hang up theseal. Additionally, the seal directly acesthe temperature o the process medium.

    The equipment used in separationprocesses are oten engineered designs,so the seals must be selected anddesigned particularly careully. Top,bottom and side entry installations areall used. The orces acting on the sealduring operation must be considered indetail in advance and must be taken intoaccount in the seal design in order toguarantee an optimum sealing solution.

    The emphasis in the seal design is

    placed on both the relatively highthermal loads (can be in excess o300 C) and the product deposits inthe area o the dynamic and stationary

    sealing elements on the product side.They must not prevent the seal rommoving as required. Process-optimisedseal design with rotating seals on theproduct side (MR series) have provedparticularly successully.

    High temperatures can lead toconsiderable thermal expansionbetween the dryer drum and drive shat.There can also be excessive relativemovement, depending on whether the

    seal is installed on the drive side orthe non-drive side. These movementsmust be absorbed with metal bellows orspecial defector systems. Such metal

    bellows are designed or a specic typeo dryer and the additional orces aretaken into account.

    Examples o equipment used in mecha-nical and thermal separation processes:

    Nutsche lter

    (pressure nutsche lter)

    Nutsche lters are used or thediscontinuous ltration o suspensionswith a relatively high solids content.They consist o a fat, cylindricalcontainer with a horizontal lter surace.The modern types are equipped withagitators, which are generally height-

    adjustable. The ltration process isoperated under overpressure or under

    vacuum. The operating cycle or such anutsche consists o the ollowing steps:

    n Filling the nutsche and ltration; theagitator distributes the suspensionuniormly over the lter surace.

    n Washing the lter caken Removal o the lter cake, e.g. by

    the agitator or by tilting the entirecontainer

    Filter dryer (nutsche dryer)

    The lter dryer is a variant o thenutsche lter that brings together theltration and the cake drying, generallyunder vacuum, in a single apparatuswith no product transer. The agitator,tank walls and sometimes the tank basecan be heated or drying. Filter dryersare used to process sensitive materialsby gentle drying conditions to a lowresidual humidity.

    Conical dryerThis type o dryer is used primarily orbulk goods that must not stick or caketoo much during drying. The materialis circulated gently by a mixing screwwhich rotates both about its own axisand along the tank wall. The conicaldryer can be operated under vacuum orunder overpressure. Heat is supplied viathe wall heater and additionally via theheated screw. There are variants withtop drive or bottom drive design which

    has signicant eects on the operatio-nal saety and the ability to empty theapparatus. One particular challenge orthe sealing technology in bottom entryinstallation the sealing o two coaxialagitators moving at dierent speeds.

    Double cone dryer

    (rotary dryer)

    In a double cone dryer, the vessel isset in a tumbling motion by rotation.Thereby the product in the dryer ismixed and comes into contact withthe heated wall. This ensures a good

    thermal transer. Usually the doublecone dryer is operated under a vacuumand is suitable or drying ree fowingmedia. The internal space generally hasno internals, so the apparatus is easy toempty and clean. Choppers are some-times used to break up the product. In

    apparatuses can oten be opened at theend since the shat is only mounted atone end. Large paddle-dryers can reachup to 20 m3, in which case the shatwill be mounted at both ends.

    Depending on the type o equipment inwhich they are used, and on the medium,mode o operation and environmentalprotection requirements, etc, agitatorseals may need additional design eaturesto ensure ecient operation.

    As the requirements on mechanical sealincrease, their design, mode o operati-

    on and ultimately their supply systemsare changing. The ollowing pages showthe most commonly used and provensupply systems used in state o the artsealing technology or agitator seals.

    Barrier or quench systems

    Mechanical seals can only be guaran-teed to work eciently i the space

    between the product and atmosphereside o the mechanical seal is com-pletely lled with clean medium. Theliquid reservoir may be un-pressurisedor pressurised.

    Quench system

    Quench is the term commonly used insealing technology or an arrangementthat applies an un-pressurised externalmedium (liquid) to a mechanical sealssliding aces. The quench perorms atleast one o the ollowing tasks:

    n Absorption or removal o leakage bythe quench medium

    n Monitoring o the mechanical seals

    leakage rate by periodic measure-ment o the level o the quenchmedium in the circulation vessel orthermosiphon vessel

    n Preventing o the contact betweenleakage and atmosphere or mediawhich react undesirably with oxygen

    n Protection against dry runningn Coolingn Lubrication

    Supply systems

    Supply systems or liquid-lubricatedmechanical seals can essentially bedivided into two types:

    Open circuit: Buer fuid system

    A circuit which provides both circulationand pressurisation via a supply system(e.g. EagleBurgmann SPA). The barriermedium is depressurised ater it hascirculated and is collected in an un-pressurised tank.

    EagleBurgmann supply systems

    Closed circuit: Thermosiphon system /pressure booster or cooling circuit withrell unit

    Here, all the components are under thesame pressure. They are pressurised viaan external pressure source or nitrogen(TS system) via a rell system (SPN) orby the process pressure (DRU system).

    Beore double seals start-up it is vital,to ensure a sucient rate o circulation

    o the barrier liquid. The barrier liquidpressure should be 10 % or at least1.5...2 bar above the maximum pressureto be sealed. To ensure that the slidingaces are lubricated well, the outlettemperature o the barrier medium mustbe regulated via the fow rate so that theboiling point o the barrier medium in thesealing gap is not exceeded at atmosphe-ric pressure. The maximum acceptableinlet/outlet temperature dierential is 15K. The barrier liquid outlet is situated atthe highest point o the seal chamber or

    automatic venting o any vapour.

    The basic operating conditions denethe ollowing unctions o the supplysystem:

    n Build-up pressure in the barrierinterspace

    n Compensation o leakagen Circulation o the barrier mediumn Cooling o the barrier mediumn Cooling o the seal

    Thermosiphon systems

    The EagleBurgmann TS system TS 1016or TS 2000 is used to supply barrierfuid to double and tandem seal arran-gement or a wide range o applications.TS vessels are equipped as standardwith all the necessary connections andbrackets. Additional components (e.g.circulating and rell pumps, measuring

    equipment, level switches and valvegroups) may be installed as required.The vessel is used or storage, pressuremaintenance and cooling o the quenchor barrier liquid in the sealing circuit.
