Production technique is dry-production process with precalciner. So Clinker design
modules are based upon the following data:

Burnability: Burnability test shall be conducted before starting of technical design.
1.5 Description of plant
1.5.1 Description of process flow
(1) Limestone crushing & storage
One-stage crushing is utilized for limestone, which is dumped to feed hopper by automatic
dump truck from quarry, and conveyed to limestone pre-blending stock pile by belt
conveyor after crushed by hammer crusher.
(2) Clay crushing & conveying
Clay will be sent to the discharging hopper in plant directly by truck from the quarry, then
fed to the crusher by a apron feeder. The crushed clay will be sent to pre-proportioning
station via a belt conveyor.
(3) Clay pre-blending
Clay and Silica sand will be sent to pre-blending stockpile via a belt conveyor. Clay and
Silica sand are stacked in the form of a chevron style by a suspended stacker. Pre-
blended material is taken out by a bridge scrapper reclaimer and sent to the raw material
proportioning station via a belt conveyor. The pure clay as corrective and iron ore is stored
in the stockpile too, they are sent to proportioning station via belt.
(4) Limestone pre-blending & conveying
A circular limestone pre-blending stock pile with 90m rail diameter is adopted, the
effective reserve of which is 47,000t. A rotary jib stacker is used for strata stacking, while
a bridge scraper reclaimer is for reclaiming. The reclaimed limestone is sent to a
limestone proportioning bin by belt conveyor.
(5) Raw material proportioning station
There are four bins for limestone, clay, silica sand and iron ore in the raw material
proportioning station. Four weighing feeder are located under four bins for proportioning.
To prevent iron ore from blocking up, pre-feeder is considered under iron ore bin. Four
materials are proportioned through the weighing feeders according to pre-set ratio.
Proportioned materials are sent to the raw mill via a belt conveyor.
(6) Raw material grinding & exhaust gas treatment.
A vertical roller mill is used as the raw mill. The gas from preheater is used as the heat
source for drying raw materials. Stand-by heat source is oil fuel heat generator. Grinded
materials is taken into a cyclone separator and a E.P. by the heat gas flow, collected raw
meal is sent on to the homogenization silo via a air slides. The gas out of the raw mill is
dedusted by a EP and the clean air is emitted into the atmosphere. The gas out of the

preheater will enter the conditioning tower directly and be dedusted by a E.P., then the
clean air is emitted into the atmosphere when the vertical roller mill stop running.
(7) Raw meal homogenization silos and kiln feeding system
The raw meal from the raw mill system is transported intoφ22m homo. Silos via a bucket
elevator and the top distribution system of raw meal. Aeration systems for blending and
continuous discharging are installed on the bottom of silos. The raw meal from the
blending silos will be transported to the kiln feeding system via a airslide and a bucket
elevator. Before fed into the preheater via a bucket elevator, the raw meal will be weighed.
(8) Burning system
A-φ4.8×56m dry process rotary kiln with a 5-stage cyclone preheater and a calciner as
well as a clinker grate cooler will be adopted. The fuel for the burning system will be from
pulverized coal preparation. The cool air is from the cooling fans. The secondary air for
the kiln and the tertiary air for the calciner are from the grate cooler. The access gas from
the grate cooler is dedusted by an E.P. and then emitted to the atmosphere. A water-
spray device for adjusting the gas temperature is installed in the cooler.
(9) Clinker storage & conveying
A 1-Φ40m circular silo is applied for clinker storage with effective capacity of 50,000t. The
clinker out of this silo is sent to clinker bin at cement proportioning station by belt
conveyor.
(10) Gypsum crushing
The lumpy gypsum delivered into the plant will be placed in the open area. It will be
loaded to feed bin of gypsum crusher by loader. An apron feeder will send the gypsum
uniformly into a 70t/h impact hammer crusher. The crusher is large in reduction ratio and
low in energy consumption. The permissible feed size is less than 600mm and the product
size is no more than 25mm. The crushed gypsum will be sent to storage by the conveyor.
(11) Cement grinding
2 Roller presses and 2 4.213m cement mills in closed circuits with O-Sepa high
efficiency separator will be used, each with the capacity of 90t/h (at fineness of
3,200cm2/g). The mill will run 20 h/d.
The clinker and gypsum from the silos will be sent to the bins, from which they will be sent
to the cement mill by constant weigh feeders. The cement out of the mill will be sent to the
high efficiency separator by the elevator. The coarse particle will be returned to the mill
and the fine particle carried by air to the dust collector. The fines collected will be the
qualified cement, which will enter the cement silo. The dust concentration of air out of dust

collector is no more than 100mg/m3.
(12) Cement storage
4 18m cement silos will be used as the storage, each having the aerating plate, etc. for
homogenization. Two out of 2 will be attached with truck loading telescopes for bulk
loading. The total storage capacity is 40,000t.
(13) Cement packing
Two cement packers, each 100t/h, can pack the daily cement product completely in 12
hours. The packing system is accurate in weighing.
The cement from under the cement silo will be delivered by the air slide to the elevator,
vibrating screen, buffer bin, etc., before being fed into packer. The bagged cement can be
loaded directly or stored in the finished product storage, which can hold 4,100t.
(14) Fuel oil system
The Stone coal will be transported to the plant via oil truck and discharged into the oil pit,
and then pumped into three oil tanks D20×17m. The oil in the oil tanks will be partly
vacuum heated to 60°C before it can be pumped via recirculation pump into the duplex
high pressure oil pump. The duplex high pressure oil pump will send the oil over the
heating device separately to the metering control system of the preheater burner and the
metering control system of the kiln burner and then to the respective burners.
(15) Compressed air station
An air compressor station will be installed, furnished the drying, oil free and water free
compressed air for consumers in the production line.
(16) Laboratory
The whole plant has one central laboratory. The central laboratory is equipped with
complete equipment for physical test and chemical analysis, and instruments, tools and
chemicals as well as agents. It is responsible for chemical analysis and physical test of
the raw materials, fuel, half-finished products and end product.

1.6 Power Supply and Distribution
1.6.1The scope of our supply
The scope of our quotation includes the electric equipment and material for the
technological process area of the plant, including seven electric rooms and the local

electric equipment and material used for the technological process. But the main power
station used for stepping down voltage from supplied voltage to 6.3KV is not included in
our quotation.

(3) Power supply
The main power station and its incoming power line are designed and built by client, the
main power station should supply six 6.3 KV power line to the main technological process
area, the use of this six power supply and their power capacity required are showed in the
attached diagram. And one line 6.3KV power supply for the limestone quarry and
limestone crushing area are also needed , this power supplied is connected to the main
station or to the electrical net nearby are decided by client according to the distance
between limestone quarry and the main technological process area.
(4) Distribution system
In the plant, six electrical rooms will be erected. And four of them (limestone crushing

electric room, Raw grinding electrical room, Cooler electrical room and cement grinding
electrical room) have 6KV HV distribution equipment which distribute 6.3KV power to the
HV motors 6.3/0.4KV power transformers and 6.3KV rectifier transformers within the
related area. Each electrical room have one or two 6/0.4KV power transformer and a set
of LV distribution equipment (including MDB & MCC ), supplying 0.4/0.23KV LV power for
all the LV load in the related area .
(5) Electric rooms located in plant
Six electrical rooms will be erected in the main technological process area and one
electrical room will be erected in the limestone quarry and crushing area.
Besides in Limestone crushing electric room, In Raw grinding electrical room, Cooler
electrical room and Cement grinding electrical room, 6KV HV distribution equipment will be
installed, and 6KV manual capacitance compensator will be equipped at the 6KV bus of
HV distribution system to adjust the power factor at the incoming end to be more then 0.9.
The 6KV transformers and HV Motors connected to 6KV distribution equipment in the
mentioned electric room above are showed in the attached diagram.
In each electrical room, one or two 6/0.4KV power transformer, LV draw-out type MDB and
MCC,DCS field station (or PLCs) and its I/O moduale cabinet are installed, used to
distribute electricity to and control the technological process in the related aera.
A set of 0.4KV automatic capacitance compensator is equipped at 0.4KV bus of each
transformer, ensuring the power factor there is more than 0.9.
If necessary, some motor starter, speed regulator, special control cabinet are also installed
here.
In each electrical room with HV distribution equipment,The 220V DC nickel-cadmium cell
cabinets will be installed to supply operating power for the HV distribution equipment.
In Cooler electrical room ,a set of 380/220V 50Hz 800KW diesel-electric generator will
be installed to supply emergency power.
The related area of each electric room are divided as follow:
★ limestone crush electrical room for:
quarry site, limestone crushing, storage and conveying.
★ Preblending electrical room for:
limestone conveying,oil storage and conveying,clay and shale crushing and
conveying,preblending and storage,the top of the raw materials proportioning station.
★ Raw grinding electrical room for:
the bottom of the raw materials proportioning station

1.6.3 Electric control
The main process line from the discharging system of preblending to the top of the
cement silo are controlled by DCS ,operating and monitoring of the equipment within this
area are on the operating station installed in CCR. And three local control station with
PLC will be installed, one in preblending electrical room for the area of limestone
conveying, clay crushing and conveying, preblending and storage, and the other in
limestone crush electrical room for the area of limestone crushing and conveying. Other
unimportant auxiliary workshops are controlled in the workshop or by motor in a normal
relay-contractor control mode. The details about The use of DCS are explained in the part
of automation.
No matter what control mode is used, each motor will have a local start/stop box installed
by the motor for maintenance and safety.
1.6.4
The Selection of Starter and Speed-Regulating Device
Liquited starter will be used for HV wound rotor induction motors. Frequency controlled
rheostat starter will be used for LV wound rotor induction motors. Squirrel-cage motors
start directly.
For the speed-regulating motors, thyister rectifier device will be used for D.C. motor,
frequency converter will be used for A.C. motor, and liquid coupler may be used
according to technological process .
Installation of Cables
In the outdoor area of the plant ,cable tray are used mainly, and direct burying of cable
into earth is an auxiliary method.

For indoor installation, cable tray, cable trench or protective steal tube may be used
according to the site situation.
Others
380/220V lighting power is supplied by the transformer, Lighting power distribution box is
used in each department to distribute and control the lighting system. The high efficiency
lamp is used in the workshops, and fluorescent tube will be used in control room, electric
room, offices etc. Safe lighting will be used in special place.
To the buildings and structures above 12m, the lightning protected system must be
installed.
The earthing system of the whole plant is a net made of steel with its earthing resistant
less than 4. And the protective earthing system, working earthing system and lightning
protected earthing system are connected to the same earthing network.
The workshop for maintenance of electric equipment is on middle-scale.
1.7 Process Control System and Instrumentation
1.7.1 Technical approach
(1) Control system organization
The structure of the control system is derived from the cement manufacturing process with
its buffered sub-processes which can largely be operated as independent units.
Accordingly the process control system is divided into autonomous control areas.
Furthermore the control system is hierarchically organized into the levels:
I:Level I: field control level.
II:Level II: local process control station.
III:Level III: operator work stations.
The drawing AS-00 shows a general view of this structure on the cement process control
layout.
(2) Highlights of the control system
The objectives for implementation of the control system are:
Protection of personnel, machinery and environment.
Efficient plant operation.
Maximum productivity of quality products.
Optimum use of raw materials and energy savings.
(3) Uniform philosophies
An operator philosophy dedicated to the industry combined with comprehensive
background functions for alarm, event and data logging are the perfect function for a clear

and fast operator interface. Each operator station can be equipped with video displays
showing motor status, loop control, instrumentation valves and production data.
The process equipment is operated and referred to in tag numbers and engineering units
operation by picture-dedicated soft keys with function like start, stop or parameter settings is
used. Most operation commands are give directly on the graphical process displays, or on
plant-dedicated overview displays.
(4) System structure
A clear separation in the hierarchical levels as well as in the process sections enables
independent operation of each process department. In case of shutdown of one
department the other plant sections can remain in full operation.
The system and panel construction are thoroughly modular and the same hardware
modules are often used with different software to suit different purposes and to reduce the
hardware variants, this consistent construction is carried through down to the component
level.
The motor sequences, interlocking, loop control, instrument valve supervision and process
calculation are handled by the same process control station. Hereby interconnections by
wiring between different process stations are not necessary and the result is a clearly
structured and transparent software function; providing easy trouble shooting.
All types of the above software function are programmed with graphic function blocks. The
standard block elements comprise a long range of elements for motor and loop control but
include also the possibility to create industrial or customer specific elements. With this kind
of language even complex control tasks can be programmed as one function and thereby
contribute to the transparency of the software.
The modularity in software and hardware together with the on line facilities for
modifications allow almost unlimited extensions of the installation, without interruption of
production.
(5) Availability and maintenance
The self diagnostic functions and the modular construction in hardware give superior
guidance for the maintenance personnel.
On line programming and database modifications make it possible to modify the software
functions during operation, also editing or modification of graphical and other displays can
be done on line.
(6) Equipment and highlights
A: The system provides a complete set of control function in the control station, therefore

only one type of process station is required.
B: Closed loop control up to the highest standard of an instrumentation system combined with
sequence and interlocking functions on one level only found in the best PLC system.
C: All these functions are combined in one single graphical programming language, structured
and process oriented in order to be programmed by process engineers and with automatic
documentation facilities.
D: The operator station gives the best possible facilities for customer-designed mimics.
E: The response time from the process to the operator screen is seconds with redundant
operator stations the need for panel instruments and recorders is eliminated.
F: Further the operator station automatically generates displays of all measuring points and
controlled objects, motors as well as loops.
G: Gateways from the Standard Net provide the possibility of controlling or commicating with
other control system.
H: Links are also available for communication with mini-computers installed for process
incoming or management information system.
I: Most parts of the control system can be redundant in order to create fail-safe system.
J: All system errors are automatically reported on the operator screen, including all units
down to I/O broads and channels.
K: Hardware modules and software packages can be replaced during operation.
L: Uniform structure in hardware, application programmed can automatic error detection,
provides magnificent facilities for maintenance.
1.7.2 QCS quality control system
QCS is an advanced product for the closed-loop incoming of the raw mix in order to
produce the required kiln feed with constant chemical composition. It is most important for
a modern cement plant to produce clinker with high quality.
A high performance raw mix composition control system has the following advantages:
The improved clinker quality is resulted by the optimum ncoming of the raw mixture.
Homogeneous raw mix prevent extensive or unstable coating formation in kiln or
preheater.
Homogeneous raw mix prolong the refractory life and reduces the heat consumption by
ensuring stable coating formation.
Increased clinker yearly production through shorter kiln downtime.
The mix application runs on its own dedicated computer and linked to the process via a
serial interfaces to the existing control system and to the X-ray analyser system.

1.7.3 Scanex system
Kiln shell scanning system
The system is designed for continuous measurement and instantaneous display of the
kiln shell external temperature on a display located in a Central Control Room.
Temperature measurement is made using infrared techniques. The system allows either
one or two sensors to be simultaneously display on a single monitor, each controlled
independently from single keyboard and micro computer. All screen displays can be
directly output to an ink jet colour printer. Maximum, minimum and mean temperatures for
each point scanned on the kiln can be recorded continuously to provide a file that win
reflect the thickest and thinnest coating at each point and show variation in
coating/refractory thickness. So that can provides a safeguard in the event of excessive
shell heating or cooling, particularly during kiln light up/shut down.

TV system for kiln and cooler supervision
This system is designed in order to supervise hot areas such as burning zones and cooler
grates. The camera is well protected by means of water cooling and air purging. In case of
water, air or power failure the camera will be retracted automatically.

CHAPTER 5
COAL FIRED POWER PLANT
German brand, slightly used
In result of Feasibility will be recommended an independent Electrical Power supply for the
entire plant project including the quarry. Therefore will be implemented a separate Power plant
fired by Stone Coal within the plant area. Stone Coal will be feed into the plant area by truck
from oversea harbor Al-Hodeida.
The trucks for loading and bringing the coal into the plant will be not affected by the Seller’s duty.
A coal bin will be created by a circular stock pile in the raw material section of the plant.
An Apron feeder will transport the coal to a Roller crusher for hackling oversize coal boulders to
usable stone coal particles.
For milling the coal raw meal will be used 2 (two) coal mills within the power plant house to
prepare the coal for firing.
A special coal fire grate burns the coal meal and heats the boiler system up.
The boiler system develops the water steam and feed the steam into the first steam turbine. In a
second back pressure turbine will be collected the waste steam.
Both turbines accelerate the electrical generator to produce the electrical power.
The exit of Electrical power will be transformed into several voltages from 24 V up to 11kV
within a main station as well as in several substations.
The autarkic Power supply with Electric power gives the plant a surely power supply
independently on voltage lacks from national grid.
As a positive side effect we have from 36 MW a free power capacity of 10 MW for delivery
outside the plant to provide or sell power supply into places nearby the area.
