![Page 25: Sessions Co](https://reader035.vdocuments.mx/reader035/viewer/2022062400/55837befd8b42a88578b4b47/html5/thumbnails/25.jpg)
Combines material flexibility of powdered metal with design flexibility of plastic injection molding
Parts that are good candidates for Metal Injection Molding (MIM):◦ High volume (5,000 pcs/yr to millions of pcs./yr)◦ Complex and/or intricate geometry◦ Tight tolerances (±0.3% of the dimension)◦ Small part size◦ Excellent surface finish required◦ High material density/excellent mechanical properties
required (>97% of the theoretical density)◦ Uniform wall thicknesses with fillet radii & draft
acceptable◦ One flat side or able to rest unsupported◦ Low unit cost
Why MIM?
![Page 26: Sessions Co](https://reader035.vdocuments.mx/reader035/viewer/2022062400/55837befd8b42a88578b4b47/html5/thumbnails/26.jpg)
Parts that are good candidates for Powdered Metal:◦ High hardness and/or wear resistance – difficult to machine
materials.◦ Part geometry favorable to one axis pressing (i.e. no undercuts,
re-entrant cuts, or threaded features)◦ Less than 5 variations in cross section thickness◦ projected surface area—less than 50 in.² (32,000 mm²) ◦ diameter of less than 7 in. (185 mm) or up to 12 in. (300 mm)
for parts with a large bore ◦ length of 6 in. (75 mm) maximum, 0.060 in. (1.5 mm) minimum ◦ Length/diameter ratio of 5:1 maximum; length/wall thickness
ratio of 8:1 maximum◦ Extremely tight tolerances – down to 1µm (.00004”).
Why Powdered Metal?

Parts that are good candidates for Forging:◦ Medium to high volume◦ Gray iron, ductile iron, steel, stainless steel, bronze,
brass, zinc, or aluminum◦ Part geometry favorable to one axis forming, with the
parting line capable of lying on a plane through the center of the part
◦ Higher strength required than an equivalent cast or machined part
◦ Moderate tolerances◦ Good surface finish◦ Some secondary machining or finishing acceptable
Why Hot Forging?
![Page 69: Sessions Co](https://reader035.vdocuments.mx/reader035/viewer/2022062400/55837befd8b42a88578b4b47/html5/thumbnails/69.jpg)
Parts that are good candidates for Die Casting:◦ Moderately complex geometry◦ Some drafts, fillet radii acceptable◦ Consistent wall thickness◦ Good or very good surface finish required◦ Aluminum or zinc◦ Medium to high volume◦ Small to medium size◦ Good tolerances
Why Die Casting?
![Page 70: Sessions Co](https://reader035.vdocuments.mx/reader035/viewer/2022062400/55837befd8b42a88578b4b47/html5/thumbnails/70.jpg)
Parts that are good candidates for Sand Casting:◦ Low to medium volumes◦ Medium to large size◦ Simple geometry◦ Good surface finish◦ Moderate tolerances◦ Low strength requirements◦ Draft and fillet radii acceptable◦ Consistent wall thicknesses◦ Some secondary machining and finishing acceptable◦ Wide selection of materials◦ Capable of being cast in 2 axes – no side pulls required
Why Sand Casting?
![Page 71: Sessions Co](https://reader035.vdocuments.mx/reader035/viewer/2022062400/55837befd8b42a88578b4b47/html5/thumbnails/71.jpg)

IntroductionThe container used for transportation & storage of missile is made of GFRP and stiffened with semi-circular ribs on the interior surface. The missile is placed on the bulk head which supports the weight of the missile & arrestors made out of chrome leather Nylon belt with rubber padding to clamp the missile on saddles.
The Challenge
Designing the Missile Container for Load of 720 Kg.
Weight optimization of the Missile Container.
Possible Weight/Material reduction considering the
manufacturing aspects.
