GREEN COMPACT DIESELGENERATORS & AUXILIARYPOWER UNITS FOR MILITARY APPLICATIONS

Dewey Electronics Corporation

The Dewey Electronics Corporation, a publiclytraded small business concern (DEWY) locatedin Oakland, NJ, has been at the forefront ofproviding a greener power source for militaryapplications. As a leader in the design andmanufacture of compact diesel poweredportable generator sets and Auxiliary PowerUnits (APUs), we have addressed the needs ofthe military to get more power with less fuel. The development of our DC hybrid generatorsand power systems has resulted in significantfuel savings (50%-70%) and reduced yearlylogistic costs (200% or more) when comparedto standard generators.

These hybrid systems complement our 2kWMilitary Tactical Generator (MTG) family that isthe PM-Mobile Electric Power (MEP) typecertified standard for U.S. Military use. Deweyhas also expanded its APU family with therecent acquisition of the Goodman Ball, Inc.product line. The addition of the GBI productsto the existing Dewey developed APUs nowprovides a power range from 2kW to 20kW tosupport vehicle silent watch needs. Dewey alsoprovides a range of support products for our2kW MTGs including electronic control remotefueling pump kits and NATO adapters. We alsoprovide various advanced development controlsystems for diesel reformer fuel cell systems,DC/DC power converters, and now large scaleenergy storage containers for micro-gridsystems.

DC Hybrid PowerSystems

Over the past five years Dewey’s DC BatteryCharging Generators (BAPUs) have evolved intoDC hybrid power systems. We have developeda digital generator controller that incorporatesbattery monitoring/battery charging features

along with auto start and auto stop controlsthat greatly enhance fuel savings and lowersyearly life cycle costs to the end users. Ourenclosed 2kW hybrid generator is designed fortrailer or vehicle mounting and charges leadacid, AGM, and Lithium Ion batteries. The openframe version is also available in power thatranges from 2kW to 4kW and has foundapplications in trailer and containerized systemsby various defense manufacturers.

The enclosed 2kW 28V DC hybrid powersystem is an ideal auxiliary power unit. Designedto mount on a standard HMMWV towabletrailer it is tactical quiet in operation. Typicalapplications include persistence surveillance

and communications & relay trailers, along withintegration as backup power sources forrenewable energy systems.

The DC hybrid generator can be combined withsolar systems to provide backup power in theevent that solar is not available. Dewey’sgenerators have been paired in demonstrationswith numerous solar systems such as the USMCGREENS, Sun Spider, and other defensecontractors’ systems in locations worldwide toprovide power when the sun is not available.Expanded Military Auxiliary Power (APU)Product Line

Dewey now manufactures the 5kW APU for theM577 Armored Personnel Carrier and the M1068Tracker Carriers. The MEP-952B (NSN 6115-01-425-6513) has over 3,000 units in the field. Thearmor plated APU generates a maximum outputof 6kW of clean 28 Volt DC power. A highlyreliable combination of two outstandingcomponents, the Farymann 43F engine and aC.E. Niehoff alternator are directly coupledwithout pulleys or belts. The APU is equippedwith an electric start or manual hand crank.Starting the APU is accomplished using thestandard control panel on the armored housing. An optional remote control panel allows theAPU to be started from within the vehicle.

This armored unit complements the air-cooledAPU developed by Dewey, the EVPS, and BAPUwhich are found in the USMC inventory.Additionally, Dewey is developing a 20kW APUfor a select military vehicle family.

The APU features a currentlimiting programmable voltage regulator thatcan charge various battery chemistries, redundant local and customized remotecontrols, and a self-bleeding fuel system forvehicle or remote fuel tank interconnections. The engine operates on diesel and JP-8 fuels. This enclosed unit has a noise signature of lessthan 70dBA at 7 meters.

2kW Military TacticalGenerator Sets (MTG)The PM-MEP type certified MEP 95-501A (28VDC) and MEP 95-531A (120V AC) have been thestandard man-portable generators for the U.S.DoD. Dewey has fielded almost 20,000 of theseunits since 1996. These units operate on diesel1, 2, or JP-8 fuels. The MEP 95-501A (NSN 6115-01-435-1567) provides 2kW of 28V DC power. Itweighs 148 pounds with four hours of fuel. Man-portable 120V AC power is provided by the MEP95-531A (NSN 6115-01-435-1565). This unit weighs153 pounds and provides power for fourcontinuous hours before requiring refueling. With full rated operation within thetemperature range of -25° F to 120° F, the MTGsare the lightest type of classified, fully

logistically supported generators in the DoDinventory, complete with full technical manuals, training, and train the trainer support. Thesehighly reliable units meet all Human Factorrequirements and have an acoustic noisesignature of 79dBA at 23 ft.

Accessories for the MTGs include the ElectronicControl Remote Fueling Kit, a self-containedsystem that when installed on the MTG,activates when the fuel tank is 1/8 filled andpumps fuel from an auxiliary fuel can or othersupply container to refill the fuel tankautomatically. The leak-free design is equippedwith anti-siphon check valves and auto shut offto prevent spills and fault, run, and powerindication lights.

The NATO Adapter is a recent addition to the2kW MTG accessory product line. It attaches tothe MEP-501A MTG to provide a receptacle forthe NATO plug. This adapter is available in asingle or dual configuration. We have developedautomatic load banks that monitor andautomatically switch loads on and off the MTGsto prevent “wet stacking”.

HYBRID ROTARYJOINTS FOR RADARAPPLICATIONSSurveillance radars employ multichannel rotaryjoints as transition gears between thetransmit/receive equipment and a directionalantenna that is rotating around its azimuth. Thetask of the rotary joint is to enable low-losstransmission channels between stator and rotorfor various electrical and optical signals and alsofor electrical power and media, if necessary.

Transmission channels can be divided into fourdifferent types according to their primaryfunction: RF channels (high and low powersignals), Power channels (for power supply ofelectrical equipment), Media channels (coolingmedia, dry air, etc) and Data channels (optical,Ethernet, RS232, RS422…). SPINNER has built upincreasingly complex hybrid rotary joints toserve all those customer requirements. Here, arange of the latest transmission paths that havebeen developed for radar applications isdescribed.

DATA CHANNELSThe basic function of a classical low power RFjoint is the submission of data which is collectedby the antenna. Figure 1 shows an L bandmedium power channel rotary joint with arelatively large center opening. It has afrequency range of 1.0 to 1.1 GHz, an averagepower rating of 500 W, typical insertion loss of0.5 dB and a 70 mm diameter.

A higher data rate can be achieved with acontactless fiber optic rotary joint. Opticalrotary joints are available as single mode as wellas multi-mode solutions with up to 20 channels.SPINNER’s new optical rotary joint family isavailable with four mechanical housings: A singlechannel joint, a dual channel joint, a smallmultichannel housing with space for up to sixchannels (shown in Figure 2) and a largemultichannel housing with up to 20 channels. All optical rotary joints represent a hightechnical standard with a large temperaturerange, a high mechanical capability againstvibration, shock and bump, as well as veryattractive optical parameters.

A newly developed module for contactlessbidirectional data transmission with Ethernetinterface is shown in Figure 3. The standards itsupports are: 10BASE-T, 100BASE-TX, 1000BASE-T; 16 mm diameter). This module automaticallyrecognizes and selects the connected devices’current Ethernet standard and duplex mode

(full or half). All Ethernet modules can bestacked directly and will be attached togetherto an Ethernet unit which can be implementedinto a rotary joint assembly.

MEDIA ROTARYJOINT

Modern radar antennas generate the RF powerdirectly on the rotating part. This process callsfor a cooling liquid which needs to betransmitted up and down. In total three mediachannels, one dry air and two cooling media are needed for a typical modern rotary joint. The essential technical data is summarized inTable 1.

The technical data has been chosen in such away that they meet the customer requirementsfor a large number of applications. The modulewas thoroughly tested in SPINNER‘s test facilityand all data stated could be proven in the tests. When developing the media module, care wastaken so that it can also be used in a wide rangeof other joints. The mechanical flanges allow forvirtually any integration into any hybrid joint. Inaddition to this module, a second module iscurrently being developed that has an identicaltechnical design, but allows a considerablyhigher flow rate for cooling water.

The life time of a rotary joint is normally limitedby the mechanical wear of the sliding contacts. In order to reduce maintenance and increasereliability of a rotary joint, it is necessary toreduce the number of sliding contacts. Toeliminate wear completely contactless systemsneed to be used. Contactless systems areavailable for RF channels (choke systems withlimited bandwidth), for data channels (Ethernetand optical joints), for media, and for somepower transmission in the range up to 1 kW.

HYBRID JOINTSSeveral rotary joints with multiple transmissionpaths have been realized. The multichannelrotary joint in Figure 4 is used for a radaremploying a passive electronically scannedarray (PESA). On the antenna unit, which rotatesat a speed of up to 30 rpm, digital interfacesignals as well as the electrical power supplynecessary for feeding active electronics andelevation drives are needed. Four Gigabit-Ethernet channels are realized in a contactlessway, whereas the power supply is realized witha classical slip ring module.

In 2013 SPINNER developed and manufacturedthe first hybrid rotary joint not serving an RFpath. The media joint was designed for acustomer project, in which a phased arrayantenna is used. In order to cool the electroniccomponents the supply antenna is suppliedwith the corresponding coolant.

In Figure 5, the integrated media joint is shownin the assembly process prior to the finalcompletion with the power and signal slip ringmodule. The elements for the differenttransmission channels such as the modules of

non-contacting Ethernet transmission, coolingwater and air are clearly identifiable. In addition, there is a 20-channel fiber optic multimoderotary joint as well as a 14-bit encoder systeminside the hybrid system.

SUMMARYAs can be seen the SPINNER portfolio of hybridrotary joints for radar applications iscomprehensive and expansive, meeting allrequirements, in any format. The rangecontinues to expand and 2014 will see newproducts enter the market.

• Some react vigorously or explosively oncontact with water• May be ignited by heat, sparks, or flames• May reignite after fire is extinguished

In fact, a major product of the reaction ishydrogen gas. The release of hydrogen isthe primary cause of any fire safetyconcern surrounding FRHs and has resultedin at least one cargo fire during shipment.A container filled with FRHs was loadedonto a container ship at a naval station inGuam. The ship’s crew detected leakinghydrogen from the container and removedit from the ship. Fire fighters decided toattempt to move the contents and spreadthem among three separate containers. While performing this operation, thecontents burst into flames.

Contracts worth over one million Euros havebeen awarded by the German Armed Forcesto WEW, leading suppliers of deployable fueland water systems. The contracts are torefurbish the German Armed Forcesequipment at the end of their operationaldeployments in Kosovo and Afghanistan.

During the refurbishment process in therecently established, purpose designed, facility, the ISO based water and fuel systemswill be deep cleaned and brought up to thelatest standards.

“This contract is the first of what we hopewill be a number of refurbishmentopportunities as our defence customersbring their equipment back from operationsand seek to have it fully prepared again,” saidDr Ulrich Bernhardt, Chief Executive.

“We design our systems to be rugged andable to take all the mechanical and thermalstresses of deployment in hostile areas. Tomaximise the already long life cycle havingthe equipment updated and refurbishedensures that this life span extends wellbeyond the initial expected serviceableperiod. This makes return on investmenteven better. The design of our systems is
