Metal plating is an energy-intensive and environmentally challenging process. That’s why in 2008, after 30 years in business, Foleshill Plating Co Ltd moved markets and installed its first cathodic electro-coating line.

After a second line was added in 2011, e-coating now accounts for over 90% of their business. Foleshill launched into the automotive sector in 2013, and while such growth is a real success story, it also presented some challenges.

A new 16,560 ft2 facility increased Foleshill’s space by over 80% and enabled them to boost production capacity by 120%. Foleshill got in touch with us and discussed its energy needs in depth.

“E.ON were very thorough with their analysis and quotation process,” Chris said. “We were advised that we needed to upgrade our power supply by 500kW. They put in a new transformer, which has two 11KV switches and means that we now have, effectively, three isolatable supplies. At the same time we installed energy-efficient equipment, including soft-start motors, and the painting line’s gas-fired heating was replaced with a hot water boiler system.”

The biggest step forward came when the reality of its energy consumption was quantified. “We’ve boosted capacity by 120% and we’re processing production more quickly, but our energy needs have gone up by only 20%” added Chris.

Matthew Barrow, Business Development Manager at E.ON advises that any business considering expansion should consider the following points:

• Determine how much power you need, now and in the future – so build in future requirements.

• Think about timescales; a large site or an installation in a complex thoroughfare might take many months.

• Be clear on WHY you want it – very few businesses are the same; we’re very happy to talk through real needs and to ensure the right solution.

• We acknowledge that the process can be complex but it sometimes has to be; getting the solution right, first time, takes time.

• We can manage the process all the way through from site visits and technical specifications to customer liaison, installation and even help maximising working capital.

Our advice helped Foleshill Plating to more than double its production capacity but keep increases to its energy use to only 20%, as Technical Director Chris Waterhouse explains.

Steve Cornes, Public Transport Principal Project Officer, Nottingham City Council, explains our involvement in the project:

“E.ON helped us with a very successful initiative called Plugged in Midlands, which involved installing electric car charging points across the region, so they were the natural choice to help with this project.

“We’ve made a commitment to reduce the city’s CO2 emissions by 26% by 2026. Our network of zero-carbon electric buses will make a significant contribution to that target and we couldn’t have done it without E.ON.

“We worked with them to investigate the requirements and logistics involved in managing and charging our fleet of electric buses, including the feasible locations for our charging depot.

“They installed a new connection with substation and switchgear to give us a reliable energy supply for this complex project. There are now 60 charging points around the city, including the three fast chargers and 27 trickle chargers at Queen’s Drive Charging Depot.

“E.ON also worked well with, and helped us co-ordinate, the large number of contractors involved, helping the project run smoothly. It was clear they were committed to giving us the best recommendations for the project, focusing on efficiency and value for money.

Background

EPAX, a pharmaceutical manufacturing plant, had stopped using gas in its production operations for a number of years, but wanted to install new gas-fired equipment. As the previous gas supplier, they asked if we could provide and install a new gas meter to the original pipework.

After initial discussions with Northern Gas Networks, the existing supply was found to be unsuitable for use due to the length of time it had been out of operation. To move the project forward we provided EPAX with a solution which included a high pressure supply, a twin stream meter installation and an upgraded underground outlet to a number of locations on the site.

The project

• A full ground survey was carried out to determine any issues

• Northern Gas Networks carried out a scope of works for the high pressure supply

• The programme of works was agreed with EPAX

• Work began with the excavation and construction of the meter installation base

• Due to the high water table from recent rain, a large water pump was used day and night to provide access to the construction site

• EPAX has a new fit for purpose gas supply provision made for future buildings

We provide project management for sites of any size. When EPAX needed a new gas meter for their manufacturing plant, we were able to provide a solution designed specifically to their requirements

Gas pipework – getting you connected

We’re gas outlet pipe specialists, so we install steel pipework above ground and polyethylene pipework below ground to connect your meter to your plant.

We look after our clients’ requirements for boundary kiosks and meters and we’ll connect these to your building. We ensure all pipework is fully tested, purged and ready for use and we can disconnect, purge and make safe any redundant pipework if required. We offer a wide range of services, including:

Tony Carter, First Milk Group Project Engineer says: “The dairy industry around the world is experiencing really tough trading conditions. Therefore it’s more important than ever to do everything we can to reduce our costs and create greater efficiencies. We process over 700,000 litres of milk every day at our Haverfordwest creamery, turning it into award-winning cheddar cheeses and whey concentrate, which uses a lot of steam.

“To save money and lower our carbon footprint, we needed to replace the oil-fired boilers here at Haverfordwest with gas.

“ E.ON visited the creamery tounderstand exactly what we needed. The switch to gas involved installing a new 745 metre pipeline to bring gas from the local high-pressure gas main into our boiler house. It was a complex project, which took 18 months, but E.ON used the best contractors at each stage to make sure things ran smoothly.

“We were keen to get the project finished quickly and efficiently, so we could start benefiting from the cost savings. E.ON understood the commercial impact of the project and managed everything from start to finish, including liaising with planners, the local network operator and landowners.

“With so many different people on board, communication was really important. E.ON made sure I had a single point of contact to keep me up to date.

“Now we have a consistent source of energy without the need for oil deliveries, and we’ve almost halved our steam generation costs. All in all, another great job by E.ON.”
