Cut from main fabric:1 circle2 half circles1 tab

Step 1: Cut fabric and batting
Cut the straight edge of the half circle along the grain. Since we will not be applying fusible interfacing, the straight edge will need the most stability. The grain runs parallel to the selvedge. If you are using scraps, you can identify the grain by gently tugging on the fabric. The grain will be taut, the cross grain will stretch slightly. You want the stability of the grain, not the stretchiness of the cross-grain.

(Optional) To avoid trimming batting later, cut batting 1/4” smaller than the fabric around the outside. Don’t trim the straight part, we’ll trim that off after sewing the zip. Since we will use a 3/8” seam allowance, the batting should still catch in the seam the first time. If a small part of it does not catch in the seam it will be secured later when you topstitch the pouch.
Step 2: Attach zipper
a. Place one lining half circle right side up and place the zipper right side up on top. Align top edges.
b. Place a main fabric half circle on top, wrong side up (right sides together with the zipper).

d. Sew with a 1/4″ seam allowance. Sewing with the edge of my zipper foot gives a 1/4” SA. Measure yours to make sure it does too, or adjust accordingly.
It’s important to use a 1/4″ SA here because the zipper is 1″ wide, and if we use two 1/4″ seam allowances we are subtracting 1/4″ from each half circle and adding 1/2″ in the middle of the zipper. Perfect!
e. Trim away the excess batting from the seam.

f. Fold back both pieces of fabric and the batting and press (be careful not to melt the zip.)
g. Now repeat steps a-f with the other side, centering the half-circles with the first side.
You should now have this:
h. Increase your stitch length a bit and topstitch 1/8” away from the zipper.
You can switch back to your regular foot for this if you want, just adjust the needle position.

a. Fold tab in fourths - fold edges to center. b. Fold tab in half. c. Topstitch around the outside of tab.
d. Unzip the zipper part way and “tack” the zipper closed at the edge of the circle. Set the machine on the widest zig-zag stitch and almost zero stitch length. Sew back and forth several times.

e. Fold the tab in half and place it with the raw edges towards the outside of the circle, centered over the zipper and sew it at the same spot where you tacked the zip.
Step 4: Sew circle
Before you stack the circle pieces, check the grain by gently tugging on the fabric in both directions of the fabric weave. The taught direction is the grain. Line up the grains on the two pieces of fabric.
You will be placing circle pieces wrong sides together with the batting in the middle.
a. Place the lining circle wrong side up. b. Place the cotton batting on top. c. Place the main fabric circle on top of that. (Like a quilt sandwich.)
d. You should now have a front and back. Make sure the zipper pull is IN THE MIDDLE of the circle. You don’t want to end up cutting it off!

e. Keeping the grain aligned, flip the full circle piece over on top of the piece with the zipper, right sides together.
Tip for a better circle - trim any excess using the circle piece as a guide. Then when you sew, use the circle piece as a guide for your seam allowance.
f. Time to sew! Start anywhere on the circle and sew all the way around with a 3/8″ seam allowance.
I find it’s easiest to move my needle over so that it’s 3/8” from the edge of the presser foot, and use the edge of the foot along the edge of the circle.
If you get puckering, hold the fabric taught, lift up the presser foot (with the needle down), pivot and keep sewing.
Since there won’t be a ton of reinforcement at those zipper edges, I like to stitch across them a couple times. Just hit your backstitch button a couple times, taking a few stitches across them back and forth.

h. Sew over the edge of the zipper on the side where it opens, with the tab. You can use a wide zigzag stitch or an overlock stitch if your machine has it. Don’t make it too dense or it will be difficult to turn completely right side out. You just don’t want the edge that won’t be topstitched to unravel.

If you cut the batting smaller in the beginning, this is all that should peek out. As long as the stitching caught
most of it, you will be fine because you’ll catch it in the topstitch in Step 5.
If you did NOT cut the batting smaller, trim it out now.
If you did not cut the batting smaller than the fabric, trim excess batting now.

i. Apply Fray Block to the edges of the zipper.
j. Turn the pouch right side out. I find that sliding the blunt end of a turning tool inside helps to get the edges rolled all the way out. Press it with steam.
Step 5: Topstitch and Finish
k. Increase stitch length (to about 3.5-4) and stitch about 1/4” from the edge, using the edge of the presser foot as a guide. Start past the zipper on the open end and sew to it on the other side. This is so the pouch will open a little wider and look neater. Set your machine to stop with the needle down. Go slowly and stop to pivot every few stitches if you need to.

l. Pull the top threads to the back. Tug on the bobbin thread and pull the loop the top thread makes through to the back. Or you can just thread a needle with the top thread and pull it through.
m. Tie off the threads on the back side and then thread them through a needle and bury them. Push the needle from right where the stitches are tied through to the lining. Clip threads carefully.
n. Add a split ring and your earbuds and you are DONE!
