Introduction to the Aluminium Industry
The Aluminium utensile industry in various parts of the globe has emerged as a dynamic sector
recently . Growing concerns about the environment and countries, go-green agenda has led to an increase
in Aluminium recycling processes . The most commonly used recyclable products that form a
significant part of everyday life are aluminum, glass, paper, plastics, iron, steel etc.. of these,
aluminum is the most easily recycled material because of its reflectivity and conductivity, light
weight, workability, non-toxicity, strength, ductility, and other features. Aluminium also has the
advantage of a practically infinite capacity for recycling, making it a preference solution in terms of
environmental protection. The use of secondary aluminum, employing rejects or aluminium products at
the end of their life cycle, requires only 5% of the power required to produce the primary metal. Today,
aluminum is used in the building industry as well as in manufacturing household articles, from lamps,to
kettles and lemon squeezers, often with futuristic designs. Without aluminium, proctective wear for
butchers and firemen would not exist. The aerospace exploration owes it a great deal as well.
Alumininum, with its reasonably priced production cost, is undeniably an exceptional and very adaptable
metal. An aluminium utensil is used overall middle class and lower-middle class households as it is cost
effective and light weight. The growing markets for aluminum are supplied by both primary and recycled
metal. The growing markets for aluminum are supplied by both primary and recycled metal. The
increasing demand for aluminum utensils and the long lifetime of many products mean that overall
volume of primary metal will continue to be substantially greater than the volume of recycled metal.
The growing markets for aluminum are supplied by both primary and recycled metal. The increasing

production and consumption data shows that in the past one and a half decade, aluminum consumption
has grown significantly and hence its production has also increased by a huge margin.

HISTORY OF THE INDUSTRY
One hundred and twenty-five years ago, Charles Martin Hall discovered a method to create
aluminium by separating it from bauxite ore through electrolysis. Nearly 75 percent of the
aluminum produced since then is still in use today—a testament to the material’s durability and
recyclability.
Aluminium is a silvery-white, ductile metallic element. Aluminium is used in cooking vessels (the
first aluminium saucepan was produced in Cleveland Ohio by Henry Avery in 1890) and as foil
for wrapping food, as well as in cans and tube.
Aluminum has transformed modern society, helping people and the economy to operate more
efficiently by enabling advancements in air, road, rail, and sea transport; food, beverage, and
pharmaceutical packaging; construction; electronics; and electricity transmission.

WORLD PERSPECTIVE
Aluminium is the third most abundant element in the earth’s crust and the most abundant metallic
element. It never occurs as a free element in nature. Aluminium smelting as an industrial activity
is the youngest and largest activity of the non-ferrous metal industry, as it began only about a
century ago. Aluminium is a material with a wide range of applications, e.g. Transport vehicles,
construction, packaging industry, electronic production, household appliances, etc., and
consequently the economic activities of these industrial sectors determine the overall demand for
aluminium.
Primary aluminium production is concentrated in relatively few countries. China alone produces
more than 26 % of the world total. The top five producers – China, Russia, Canada, The united
States and Australia accounts for more than 59% of the world output. Production is found where
energy is cheap because making aluminium uses large quantities of electricity. Growing demand
for the lightweight metal is fuelled largely by the booming Chinese economy which already
consumes a quarter of the world’s aluminium production. Analysts predict an annual growth rate
of 7 to 14% in the Chinese automotive industry up to 2011, a 12% increase in construction
expenditure in 2007 and a minimum of plus 16 million annual growths in urban population during
the next 8 years. According to analysts these factors will combine to see China consume 36% of
world’s aluminium production as early as 2010. Global demand for aluminium is increased by 8%
to 43.8 Mt in 2011 and aluminium prices are increased from $2,400 and $2,500/t. China has
become a net importer of aluminium in 2011.
In FY 2009-10, the world aluminium price averaged around $1666/tons, which was about 16%
below the FY 2008-09 average prices. The decline in aluminium price in 2009 was the largest
annual decline on record, mainly as a result of consumption falling faster than production and
stocks increasing to end at over 4.6 million. Global aluminium capacity is estimated at 50.30
million tonnes in 2010, while production is 41.9 million tonnes. This indicates a capacity
utilization of around 80% in 2010 compared to 75% in 2009. It is anticipated that economic
recovery along with the combined strong demand coupled with growth in demand in
industrialized countries at 2-3 per cent a year would propel aluminium higher this year.
MAHADEV ROLLING INDUSTRIES

14
Supporting the prices was the vast amount of Aluminium metal tied up under cheap rent and
financing deals where metal holders would make profits if the prices rise faster than storage costs.
NATION‟S PERSPECTIVE
India has the credit of being the fifth largest producer of aluminium in the world. The country has
a capacity to produce more than 2.7 million tones of aluminium per year, accounting making up
about 5% of the total aluminium production on the globe. India boasts of a massive quantity of
Bauxite reserve of about 3 billion tones. India enjoys the eighth position among the leading
producers of primary aluminium in the world. The country has been witnessing a phenomenal
growth in aluminium production over the past ten years.
There was stagnation in the consumption of aluminium between the 1990s and 2002 when the
consumption of the metal was estimated at 500-600 KT. However, since 2002, there has been a
sharp rise in the consumption of aluminium in the nation. Chiefly, the industries that lead in the
consumption of aluminium are power, infrastructure, and transportation and related firms.
Aluminium industry is one of the leading segments of the Indian economy and is expected to play
a significant role in its future growth. Apart from its potentially large, growing market, India is
endowed with large deposits of high quality bauxite ore, resources for power generation (coal)
and formidable pool of manpower – both skilled and unskilled. Indian aluminium industry is
forging ahead with rapid expansion in both Primary metal and downstream sectors. With the
Indian economy projected to be amongst the top five in the world by 2020, the overall
consumption of aluminium in India is projected to be about 5 million tonnes by 2015, and 10
million tonnes by 2020. Major sectors contributing to Indian aluminium consumption growth,
namely, electrical (power), building and construction, packaging and transportation, are expected
to grow in double digits during the next decade with this India is likely to achieve a per capita
aluminium consumption of about 10kg per annum.
Aluminium is a key component of so many aspects of our life-from the buildings, cars, cans and
flights. It ranks amongst the world’s most abundant elements. The global inventory of aluminium
in use as grown from 90 million tonnes in 1970 in about 600 million tonnes today and is forecast
MAHADEV ROLLING INDUSTRIES
GLOBAL COLLEGE OF BUSINESS ADMINISTRATION
15
to reach more than 1 billion tonnes by 2020.This is creating vast material and energy storage bank
for future recycling use. Aluminium is used in building and construction sector for its
performance like heat conductivity, durability, high strength-to-weight ratio, optimal security,
high reflectivity and low maintenance. This sector is forecasted to represent up to 35%.
Aluminium is used excessively in the modern power sector. Aluminium's alloy electrical
conductors are widely used in overhead electrical transmissions and distribution cables and Power
systems and substations. In transportation sector, this is one of the most important applications
such as it uses in making of Cars, trucks, trailers, buses, Marine, Rail and Aerospace.
The Major Players in the Indian Aluminium Production Sector
Aluminium production industry in India is mainly dominated by about five firms that account for
the majority of the country’s metal production including Hindustan Aluminium Company
(HINDALCO), National Aluminium Company (NALCO), Bharat Aluminium Company
(BALCO), MALCO and INDAL.
HINDALCO: Hindalco is the largest firm in the Indian aluminium industry holding more than
39% of market share. This is a flagship unit of the Aditya Birla Group with its aluminium plant at
located at Renukoot in Uttar Pradesh. The firm manufactures a number of aluminium products
making up a market share of 42% in the primary aluminium segment, 20% in extrusions and 63%
in rolled products, while 31% of the products are in the wheels and 44% in foils segments. Sterlite
Industries is one another giant in the arena comprising two wings namely BALCO and MALCO.
BALCO is a partly integrated firm; MALCO is a completely integrated producer of aluminium.
Sterlite Company holds a market share of about 32%.
NALCO is yet another leading producer of the aluminium metal in India. Government of India
has purchased a stake of about 87.15% in this firm. NALCO’s aluminium refinery unit is situated
at Damanjodi. In addition, the firm also has a smelter unit at Angul, Orissa. At present, NALCO
is focused on an apex project aimed at increasing the volume of its production from 345,000
tonnes to 460,000 tonnes.
The list of aluminium companies in India includes Hindalco, Hindustan Zinc, Jindal Stainless,
Kennametal, India, Nalco, Malco, Ratnamani Metals, Sujana Metal Products, Balco and Indal.

IMPORTANT FEATURES OF ALUMINIUM
Light Weight
Aluminium is a very light metal with a specific weight of 2.7 g/cm3, about a third that of steel.
For example, the use of aluminium in vehicles reduces dead-weight and energy consumption
while increasing load capacity. Its strength can be adapted to the application required by
modifying the composition of its alloys.
Corrosion Resistance
Aluminium naturally generates a protective oxide coating and is highly corrosion resistant.
Different types of surface treatment such as anodizing, painting or lacquering can further improve
this property. It is particularly useful for applications where protection and conservation are
required.
Electrical and Thermal Conductivity
Aluminium is an excellent heat and electricity conductor and in relation to its weight is almost
twice as good a conductor as copper. This has made aluminium the most commonly used material
in major power transmission lines.
Reflectivity
Aluminium is a good reflector of visible light as well as heat, and that together with its low
weight makes it an ideal material for reflectors in, for example, light fittings or rescue blankets.
Ductility
Aluminium is ductile and has a low melting point and density. In a molten condition it can be
processed in a number of ways. Its ductility allows products of aluminium to be basically formed
close to the end of the product’s design.
Impermeable and Odorless
Aluminium foil, even when it is rolled to only 0.007 mm thickness, is still completely
impermeable and let’s neither light aroma nor taste substances out. Moreover, the metal itself is
MAHADEV ROLLING INDUSTRIES
GLOBAL COLLEGE OF BUSINESS ADMINISTRATION
17
non-toxic and releases no aroma or taste substance which makes it ideal for packaging sensitive
products such as food or pharmaceuticals.
Recyclability
Aluminium is 100 percent recyclable with no downgrading of its qualities. The re-melting of
aluminium requires little energy: only about 5 percent of the energy required to produce the
primary metal initially is needed in the recycling process.
Advantages and disadvantages:
Advantages:
Aluminium combined with an appropriate alloy ensures steel durability.
It may be easily formed in the course of all machining processes, such as rolling, embossing,
forging and die-casting.
Aluminium structures have considerable insulation properties securing from air and light
activity
Such structures are light, which facilitates assembly and transportation.
Aluminium has a natural anti-corrosion layer which efficiently protects from environmental
influences.
Aluminium requires little energy required in the processing process. Recycling saves 95% of
the energy.
Aluminium as a resource is 100% recyclable.
Disadvantages:
Far more expensive that steel.
Limited to certain geometric features using economical processes.
Abrasive to tooling (aluminum oxide is very abrasive).
Difficult to weld.

SCOPE:
With some many applications it is of little surprise that aluminium has rapidly become the largest
base metal in terms of tonnage consumed annually. With all aspects of its use likely to benefit
from continuing growth in the developed economies aluminium has a stable outlook, however,
with the rapid industrialization and urbanization of countries like China and India, aluminium
demand is set to accelerate sharply. Primary aluminium demand has risen from 2 million tonnes
in 1950, to 9.5 million tonnes in 1970, to 15 million tonnes in 1990 and is expected to rise to 28
million tonnes in 2014.

19
STATUS OF INDUSTRY AT PRESENT
Production of primary aluminium is done in three stages. It starts with the mining of bauxite, a
reddish-brown aluminous earth found in tropical latitudes in Australia, South America, India, the
Caribbean and Africa. Bauxite is then refined to produce alumina, which is then smelted to
produce aluminium. To produce one tonne of primary aluminium takes two tonnes of alumina,
which in turn takes four tonnes of bauxite.
The reduction of aluminium from its oxide, alumina, is very power-intensive, hence why
significant parts of world primary aluminum production are located near cheap energy sources,
whether it be hydro-electric power in Canada or near the oil and gas fields in the Middle East.
Interestingly, when OPEC limited oil exports in the Middle East in the 1970's, oil producing
countries found themselves with surplus oil production capacity which they were not allowed to
export. Instead they converted the oil and gas to electricity and produced aluminium which could
then be exported.
It is important to understand the huge energy requirement need to make primary aluminium. The
Hillside smelter in South Africa produces around 460,000 tpy of aluminium, but to do so takes the
of equivalent to about 5% of all the electricity consumed in South Africa.
Recycled aluminium plays an important part of the supply chain as aluminium's use in packaging
often has a short life span. To produce aluminium from scrap aluminium costs a fraction of the
cost of producing primary aluminium. To produce one tonne of aluminium from scrap consumes
only 5% of the amount of electricity that it takes to produce one tonne of primary aluminium.

20
FUTURISTIC APPROACH OF THE INDUSTRY
Aluminium is widely used in the construction, transport, and packaging industries. Aluminium's
attributes are ideal for the construction business. The metal is strong, light, corrosion resistant and
versatile. It is used in construction, for windows, doors, cladding, weather-proofing, light
constructions such as conservatories and canopies.
In transport, aluminium is used in the auto, aerospace, rail and marine industries, again its
strength, lightness and resistance to corrosion means it is ideally suited for both the construction
of the shell / bodies as well as many of the working parts, fixtures, fittings and engine
components. In aircraft, aluminium and aluminium alloys account for around 80% of an aircraft’s
unladen weight. In auto production, aluminium is gaining market share from steel for vehicles
bodies, engine blocks, engine components and wheels. Its use for railway cartridges and for ships
hulls, fixtures and fittings, all mean considerable weight savings compared to their steel
counterparts.
Packaging, aluminium is used extensively for the protection, storage and preparation for food and
drinks. Again its lightness, especially compared to glass, helps to reduce transportation costs.
Aluminium foil is light, strong and flexible and is a barrier to air, light and micro-organisms,
which all help food preservation. The aluminium can has all the above advantages, but it is also
easily recyclable, which makes it an environmentally friendly packaging material.
Electrical uses- Aluminium is used in overhead and underground power-lines and power cables.
Aluminium weighs only one-third as much as copper and one kilogram of aluminium cable can
carry twice as much electricity as one kilogram of copper cable.
Water treatment and medicine- Aluminium hydroxide is used as an antacid to combat gastric
upsets, while aluminium chloride and chlorohydrate is used widely in anti-perspirants. Water
treatment also uses aluminium sulphate to purify waste water.

Process of aluminium utensils:
Raw material:
Melting of raw materials:
The raw material is melted and is converted into a billet. Each billet has a Cast No. and is free
from all defects. The billets formed are reheated in a furnace. The fireman ensures proper
temperature control in furnace.
Rolling mill:
These billets are rolled in HOT ROLLING MACHINE and later in COLD ROLLING
MACHINE to provide us aluminium sheets in a preferred gauge. The quality control
supervisor keeps a continuous watch to ensure rolling within laid down tolerances.
The sheets drawn out of the Rolling Machines can be of long length so these sheets are cut
into half using SHEARING MACHINE.

31
Hot rolling:
Hot rolling is a metalworking process that occurs above the recrystallization temperature of the
material. After the grains deform during processing, they recrystallize, which maintains an
equaled microstructure and prevents the metal from work hardening. The starting material is
usually large pieces of metal, like semi-finished casting products, such as slabs, blooms, and
billets. If these products came from a continuous casting operation the products are usually fed
directly into the rolling mills at the proper temperature. In smaller operations the material starts at
room temperature and must be heated. This is done in a gas- or oil-fired soaking pit for larger
work pieces and for smaller work pieces induction heating is used. As the material is worked the
temperature must be monitored to make sure it remains above the recrystallization temperature.
To maintain a safety factor a finishing temperature is defined above the recrystallization
temperature; this is usually 50 to 100 °C (90 to 180 °F) above the recrystallization temperature. If
the temperature does drop below this temperature the material must be re-heated before hotter
rolling.
Hot rolled metals generally have little directionality in their mechanical properties and
deformation induced residual stresses. However, in certain instances non-metallic inclusions will
impart some directionality and work pieces less than 20 mm (0.79 in) thick often have some
MAHADEV ROLLING INDUSTRIES
GLOBAL COLLEGE OF BUSINESS ADMINISTRATION
32
directional properties. Also, non-uniformed cooling will induce a lot of residual stresses, which
usually occurs in shapes that have a non-uniform cross-section, such as I-beams and H-beams.
While the finished product is of good quality, the surface is covered in mill scale, which is an
oxide that forms at high-temperatures. It is usually removed via pickling or the smooth clean
surface process, which reveals a smooth surface. Dimensional tolerances are usually 2 to 5% of
the overall dimension.
Hot rolled mild steel seems to have a wider tolerance for amount of included carbon than cold
rolled, making it a bit more problematic to use as a blacksmith. Also for similar metals, hot rolled
seems to typically be more costly.
MAHADEV ROLLING INDUSTRIES
GLOBAL COLLEGE OF BUSINESS ADMINISTRATION
33
Cold rolling:
Cold rolling occurs with the metal below its recrystallization temperature (usually at room
temperature), which increases the strength via strain hardening up to 20%. It also improves the
surface finish and holds tighter tolerances. Commonly cold-rolled products include sheets, strips,
bars, and rods; these products are usually smaller than the same products that are hot rolled.
Because of the smaller size of the work pieces and their greater strength, as compared to hot
rolled stock, four-high or cluster mills are used. Cold rolling cannot reduce the thickness of a
work piece as much as hot rolling in a single pass.
Cold-rolled sheets and strips come in various conditions: full-hard, half-hard, quarter-hard, and
skin-rolled. Full-hard rolling reduces the thickness by 50%, while the others involve less of a
reduction. Skin-rolling, also known as a skin-pass, involves the least amount of reduction: 0.5-
1%. It is used to produce a smooth surface, a uniform thickness, and reduce the yield-point
phenomenon (by preventing Lauder bands from forming in later processing). It locks dislocations
at the surface and thereby reduces the possibility of formation of Lauders bands. To avoid
Lauders bands formation it is necessary to create substantial density of unpinned dislocations in
ferrite matrix.

It is also used to break up the spangles in galvanized steel. Skin-rolled stock is usually used in
subsequent cold-working processes where good ductility is required.
Other shapes can be cold-rolled if the cross-section is relatively uniform and the transverse
dimension is relatively small. Cold rolling shapes requires a series of shaping operations, usually
along the lines of: sizing, breakdown, roughing, semi-roughing, semi-finishing, and finishing.
If processed by a blacksmith, the smoother, more consistent and lower levels of carbon
encapsulated in the steel makes it easier to process, but at the cost of being more costly.
Annealing:
Annealing is applied to both grades to promote softening. Complete and partial annealing heat
treatments are the only ones used for the non-heat treatable alloys. The exception is the 5000
series alloys which are sometimes given low temperature stabilisation treatment and this is carried
out by the producer.
Annealing is carried out in the range 300-410°C depending on the alloy. Heating times at
temperature vary from 0.5 to 3 hours, conditional on the size of the load and the alloy type.
Generally, the time need not be longer than that required to stabilise the load at temperature. Rate
of cooling after annealing is not critical.
Where parts have been solution heat-treated a maximum cooling rate of 20°C per hour must be
maintained until the temperature is reduced to 290°C. Below this temperature, the rate of cooling
is not important.

Aluminium circles: (Depend on size)
After this process, the sheets are cut into Aluminium Circle using CIRCLE CUTTING
MACHINE. After Aluminium Circle is cut, it is put back into heating furnace so that the circle
becomes soft and doesn’t break in the further processes to come. It is again very important to
ensure proper temperature control in furnace.

Pressing process: (Depend on size)
The circle is cooled down and pressed into a desired shape in a DOUBLE ACTION DEEP
DRAWING PRESS MACHINE. You can provide any kind of shape using a press machine
with the help of different dyes.
After pressing of aluminium circle, the edges or corners of aluminium utensils are cut to give
them equal corners using CUTTER MACHINE.
